Development of Novel Sintered Carbon-Ore Building Materials

The main objective for this project was to develop value-added products from carbon-ore leading to commercialization of a carbon-based product. These carbon-based products (LIG2 products) are produced using the sintered carbon-ore building materials (SCBM) technology and have carbon contents greater than 70 wt.% carbon with greater than 51wt.% of the carbon coming from carbon-ore. The project team produced LIG2 bricks at a rate of five bricks per day and characterized the material properties of the bricks. These products can then be used in fabrication of a carbon-based building. A technical and economic analysis (TEA), cradle-to-grave life cycle analysis (LCA), technology gap analysis, and conceptual design were also completed for the LIG2 carbon-ore brick manufacturing process.

Production of Germanium and Gallium Concentrates for Industrial Processes

A conceptual design of a process to produce germanium and gallium metal from mixed rare earth concentrates (consisting of oxides or carbonates) (MREC) produced from lignite carbon-ore was developed. The design was based on past work associated with the recovery of Ge from carbon-ore ash, modeling of the behavior of Ge and Ga in pyrometallurgical processes, and laboratory testing of the potential recovery of Ge and Ga from MREC. A teaming plan was developed that encompasses the entire supply chain that consisted of the Ge and Ga-rich carbon-ore resource, MREC pilot scale concentrate producer, MREC processing facility to produce Ge/Ga concentrates, refining of Ge and Ga concentrates to produce high purity metals (99.999+ purity), and Ge/Ga end users. A research plan was developed to transition the Ge and Ga separation from MREC, concentrating, and refining technology from a conceptual design to commercial scale. A technical and economic assessment of the conceptual design indicated that MREC derived from the UND process can produce 90 to 99% pure Ge and Ga concentrates at >20% lower costs.

Demonstration of Multi-Gamma Based Sensor Technology for As-Fired Coal Property Measurement

This project demonstrated the application of the use of an advanced multigamma attenuation (MGA) sensor to accurately and precisely measure coal properties at the point of injection into burners. Accurate and precise coal property information at the burner provides the opportunity to adjust burner parameters to better follow changing load condition, optimize flame stability, and decrease nitrogen oxide formation at each burner. In addition, coal property information at the burner will assist in managing slag flow behavior, fireside ash related deposition, corrosion, and erosion issues. The advantage of having multiple gamma emitters is that the atomic/elemental interaction with the gamma energy takes place at several energies and the resulting attenuation is dependent upon the atomic number of the atom/element encountered in the coal.

Improving Coal-Fired Plant Performance Through Integrated Predictive and Condition-Based Monitoring Tools

The project demonstrated the ability to improve boiler performance and reliability through the integrated use of condition-based monitoring (CBM) and predictions of the impacts of coal quality on boiler operations at a full-scale coal-fired power plant. The advanced tool developed actively monitors and manages coal quality and overall boiler conditions that maximizes availability and maintains generating capacity while reducing cost. The tool is used to forecast and alert plant operators and engineers about poor boiler conditions which may occur as a result of incoming coal and/or current power plant operating conditions. The Combustion System Performance Indices (CSPI) and CoalTracker (CT) programs predicts fireside performance of the plant including slagging, fouling, erosion, slag flow, strength development (sintering/densification), and slag layer thickness based on the composition of delivered coal. CT program is tailored for each plant and is used to track the coal from the point of delivery to the burner. The most successful application of the CSPI-CT has been at plants where the coal composition is determined through the use of a full stream elemental analyzers based on prompt gamma neutron analysis (PGNAA). The CSPI-CT program information is used by coal procurement, coal mining and plant operations personnel to select and blend coal properties for the best plant performance.

Investigation of Rare Earth Element Extraction from North Dakota Coal-Related Feedstocks (Phase 2 Final Technical Report)

There were four major goals of this project: i) identify promising lignite or lignite-related feedstocks with total rare earth element content above 300 parts per million (ppm), ii) evaluate at the lab and bench-scale the extractability of the REE from the material, iii) determine the processing required to generate REE concentrates in excess of 2 wt%, iv) evaluate the economic feasibility of the process and develop a pathway for commercialization. In the Phase 1 study, work was primarily focused upon resource evaluation and labscale extractability of the REE, with a preliminary techno-economic assessment (TEA) conducted, whereas in the Phase 2 work, the extraction process was conducted at the bench scale, a method for cost-effective generation of higher purity mixed REE concentrates (up to 65%) was developed, and a refined TEA on the bench-scale data for a 1,000 kg coal processing test was conducted.
