Catalysis and biocatalysis program

This final report presents a summary of research activities and accomplishments for the Catalysis and Biocatalysis Program, which was renamed the Biological and Chemical Technologies Research (BCTR) Program, currently of the Advanced Industrial Concepts Division (AICD), Office of Industrial Technologies of the Department of Energy (DOE). The Program was formerly under the Division of Energy Conversion and Utilization Technologies (ECUT) until the DOE reorganization in April, 1990. The goals of the BCTR Program are consistent with the initial ECUT goals, but represent an increased effort toward advances in chemical and biological technology transfer. In addition, the transition reflects a need for the BCTR Program to assume a greater R&D role in chemical catalysis as well as a need to position itself for a more encompassing involvement in a broader range of biological and chemical technology research. The mission of the AICD is to create a balanced Program of high risk, long-term, directed interdisciplinary research and development that will improve energy efficiency and enhance fuel flexibility in the industrial sector. Under AICD, the DOE Catalysis and Biocatalysis Program sponsors research and development in furthering industrial biotechnology applications and promotes the integrated participation of universities, industrial companies, and government research laboratories.

Biocatalyzed processes for production of commodity chemicals: Assessment of future research advances for N-butanol production

This report is a summary of assessments by Chem Systems Inc. and a further evaluation of the impacts of research advances on energy efficiency and the potential for future industrial production of acetone-butanol-ethanol (ABE) solvents and other products by biocatalyzed processes. Brief discussions of each of the assessments made by CSI, followed by estimates of minimum projected energy consumption and costs for production of solvents by ABE biocatalyzed processes are included. These assessments and further advances discussed in this report show that substantial decreases in energy consumption and costs are possible on the basis of specific research advances; therefore, it appears that a biocatalyzed process for ABE can be developed that will be competitive with conventional petrochemical processes for production of n-butanol and acetone. (In this work, the ABE process was selected and utilized only as an example for methodology development; other possible bioprocesses for production of commodity chemicals are not intended to be excluded.) It has been estimated that process energy consumption can be decreased by 50%, with a corresponding cost reduction of 15-30% (in comparison with a conventional petrochemical process) by increasing microorganism tolerance to n-butanol and efficient recovery of product solvents from the vapor phase.

Making Thermoplastics Flame-Resistant

Inorganic hydrate-salt filler coated with elastomer containing acidic groups imparts flame and smoke retardancy to thermoplastics while preventing degradation of impact resistance that results from high filler loadings in thermoplastic.

ECUT: Energy Conversion and utilization Technologies program biocatalysis research activity. Generation of chemical intermediates by catalytic oxidative decarboxylation of dilute organic acids

A rhodium-based catalyst was prepared and preliminary experiments were completed where the catalyst appeared to decarboxylate dilute acids at concentrations of 1 to 10 vol%. Electron spin resonance spectroscoy was used to characterize the catalyst as a first step leading toward modeling and optimization of rhodium catalysts. Also, a hybrid chemical/biological process for the production of hydrocarbons has been assessed. These types of catalysts could greatly increase energy efficiency of this process.

Elastomer coated filler and composites thereof comprising at least 60% by weight of a hydrated filler and an elastomer containing an acid substituent

The impact resistance of flame retardant composites, especially thermoplastic molding: compounds containing over 60% hydrated mineral filler such as Al(OH)3 or Mg(OH)2 as improved by coating the filler with 1 to 20% of an elastomer. The composite will fail by crazing or shearing rather than by brittle fracture. A well bonded elastomeric interphase resulted by utilizing acidic substituted resins such as ethyl-hexyl acrylate-acrylic acid copolymers which bond to and are cross-linked by the basic filler particles. Further improvement in impact resistance was provided by incorporating 1 to 10% of a resin fiber reinforcement such as polyvinyl alcohol fibers that decompose to yield at least 30% water when heated to decomposition temperature.

ECUT: Energy Conversion and Utilization Technologies program biocatalysis research activity. Potential membrane applications to biocatalyzed processes: Assessment of concentration polarization and membrane fouling

Separation and purification of the products of biocatalyzed fermentation processes, such as ethanol or butanol, consumes most of the process energy required. Since membrane systems require substantially less energy for separation than most alternatives (e.g., distillation) they have been suggested for separation or concentration of fermentation products. This report is a review of the effects of concentration polarization and membrane fouling for the principal membrane processes: microfiltration, ultrafiltration, reverse osmosis, and electrodialysis including a discussion of potential problems relevant to separation of fermentation products. It was concluded that advanced membrane systems may result in significantly decreased energy consumption. However, because of the need to separate large amounts of water from much smaller amounts of product that may be more volatile than wate, it is not clear that membrane separations will necessarily be more efficient than alternative processes.

Thermal Polymerization of N-Butyl Acrylate

Simple new polymerization method enables production of n-butyl acrylate polymer of desired high molecular weight, without disadvantages that usually attend more conventional methods. Process, which is hybrid of thermal, solution, and emulsion polymerization methods, involves controlled thermal polymerization of monomer at moderate temperatures without use of catalysts or additives.

Prepolymer Syrup for Encapsulating Solar Cells

Clear polymer syrup, made by disolving n-butyl acrylate prepolymer in monomer, used to encapsulate solar cells by any of three standard processes (dipping, multiple coating, or automated machine coating). Use of cyclohexane instead of methanol/water solvent during initial polymerization stage maintains high molecular weight and raises yield of linear polymer to essentially 100 percent.

Development of flame and smoke retardant thermoplastic molding compounds

Compositions of polypropylene and ethylene-acrylic acid resins filled with high levels of alumina trihydrate of magnesium hydroxide were examined for smoke generation and impact resistance. Best results were obtained using alumina trihydrate coated with a low modulus elastomer, and ethylene-acrylic acid resin. Addition of polyvinyl alcohol fibers to the filled resin improves impact resistance and causes somewhat of an increase in smoke evolution.

Sewage sludge additive

The additive is for a raw sewage treatment process of the type where settling tanks are used for the purpose of permitting the suspended matter in the raw sewage to be settled as well as to permit adsorption of the dissolved contaminants in the water of the sewage. The sludge, which settles down to the bottom of the settling tank is extracted, pyrolyzed and activated to form activated carbon and ash which is mixed with the sewage prior to its introduction into the settling tank. The sludge does not provide all of the activated carbon and ash required for adequate treatment of the raw sewage. It is necessary to add carbon to the process and instead of expensive commercial carbon, coal is used to provide the carbon supplement.

Prepolymer dianhydrides

A process for preparing dianhydrides that are miscible with hydroxyl prepolymers at moderate temperatures and can cure hydroxyl prepolymers to elastomers at moderate temperatures is disclosed. The dianhydrides are prepared by solution reaction of a prepolymer diol with excess hydride followed by removal of unreacted dianhydride. The prepolymer dianhydrides are miscible with hydroxyl substituted hydrocarbon prepolymers and cure the prepolymers to polyester-linked elastomers.

Development and Evaluation of Elastomeric Materials for Geothermal Applications

A material was formulated having about 250-350 psi tensile strength and 30-80 percent elongation at 260 C for at least 24 hours in simulated brine. The relationship between these laboratory test results and sealing performance in actual or simulated test conditions is not entirely clear; however, it is believed that no conventional formation or casing packer design is likely to perform well using these materials. The synthetic effort focused on high temperature block copolymers and development of curable polystyrene. Procedures were worked out for synthesizing these new materials. Initial results with heat-cured unfilled polystyrene 'gum' at 260 C indicate a tensile strength of about 50 psi. Cast films of the first sample of polyphenyl quinoxaline-polystyrene block copolymer, which has 'graft-block' structure consisting of a polystyrene chain with pendant polyphenyl quinoxaline groups, show elastomeric behavior in the required temperature range. Its tensile strength and elongation at 260 C were 220-350 psi and 18-36 percent, respectively. All of these materials also showed satisfactory hydrolytic stability.

Low-temperature elastomer production and curing

Thermally and chemically stable polymers are needed for materials applications, particularly highly-stable elastomers for solid propellant binders where initial high temperature required for dissolving anhydride in polymer is deerimental. Solvent reactant system allows polymerization without condensation of products under low heat. Solvents utilized were dimethylacetamide, dimethyflormamide, etc.

Curable liquid hydrocarbon prepolymers containing hydroxyl groups and process for producing same

Production of hydroxyl containing curable liquid hydrocarbon prepolymers by ozonizing a high molecular weight saturated hydrocarbon polymer such as polyisobutylene or ethylene propylene rubber is discussed. The ozonized material is reduced using reducing agents, preferably diisobutyl aluminum hydride, to form the hydroxyl containing liquid prepolymers having a substantially lower molecular weight than the parent polymer. The resulting curable liquid hydroxyl containing prepolymers can be poured into a mold and readily cured, with reactants such as toluene diisocyanate, to produce highly stable elastomers having a variety of uses such as binders for solid propellants.

Development and evaluation of elastomeric materials for geothermal applications

A material for a casing packer for service for 24 hours in a geothermal environment was developed by synthesis of new elastomers and formulation of available materials. Formulation included use of commercial elastomer gumstocks and also crosslinking of plastic (high Tg) materials. Fibrous reinforcement of fluorocarbon rubbers was emphasized. Organic fiber reinforcement did not increase hot properties significantly. Glass fiber reinforcement gave significant increase in tensile properties. Elongation was reduced, and the glass-reinforced composition examined so far did not hold up well in the geothermal environment. Colloidal asbestos fibers were also investigated. A few experiments with polyphenyl ether gave material with low tensile and high compression set. Available high styrene SBR compositions were studied. Work to date suggests that new synthetic polymers will be required for service in geothermal environments.

Dual membrane hollow fiber fuel cell and method of operating same

A gaseous fuel cell is described which includes a pair of electrodes formed by open-ended, ion-exchange hollow fibers, each having a layer of metal catalyst deposited on the inner surface and large surface area current collectors such as braided metal mesh in contact with the metal catalyst layer. A fuel cell results when the electrodes are immersed in electrolytes and electrically connected. As hydrogen and oxygen flow through the bore of the fibers, oxidation and reduction reactions develop an electrical potential. Since the hollow fiber configuration provides large electrode area per unit volume and intimate contact between fuel and oxidizer at the interface, and due to the low internal resistance of the electrolyte, high power densities can be obtained.

Fire-and smoke-retardant polyesters and elastomers

Test results indicate that most effective fire-and smoke-retardant fillers are inorganic hydrates and carbonates that release water and/or carbon dioxide. Most effective filler tested was hydrated sodium silicate. Effectiveness is due to high water content and formation of viscous molten glass when heated. Glass tends to inhibit polymer combustion and to promote formation of char residue.
