Polymer infiltration studies

During the past three months, significant progress has been made on the preparation of carbon fiber composites using advanced polymer resins. The results are set forth in recent reports and publications, and will be presented at forthcoming national and international meetings. Current and ongoing research activities reported herein include: textile composites from powder-coated towpreg - role of surface coating in braiding; prepregger hot sled operation in making tape from powder coated tow; ribbonizing powder-impregnated towpreg; textile composites from powder-coated towpreg - role of bulk factor in consolidation; powder curtain prepreg process improvements in doctoring of powder; and hot/cold shoe for ATP open-section part warpage control.

Powder-Curtain Feeder For Coating Filament Tow

Continuous fiber web receives powder coat first on one side, then on other. Vibrating helical screw mechanism in powder feeder provides even flow of powder to form powder curtain that descends onto moving web. Small amount of powder that falls to side or through web recovered easily. Powder-curtain feeder part of apparatus similar to one described in "System Applies Polymer Powder to Filament Tow" (LAR-14231).

Non-rectangular towpreg architectures

A shaped towpreg ribbon having a cross-sectional geometry which promotes intimate lateral contact between adjacent composite tows was prepared. The cross-sectional geometry is non-rectangular and promotes intimate lateral contact between adjacent towpreg ribbons during normal processing.

Continuous Measurement Of Mass Density Of Yarn

Prototype instrument provides measurement data from which one computes mass density of strand of yarn. Includes fixtures placing known length of yarn under known tension across fixed and movable support. Transverse vibrations induced in yarn by moving movable support up and down. Source of light illuminates photodetector at midlength of yarn, and photodetector senses repeated shadowing caused by vibration of yarn through light, thereby measuring vibrations. Also used for continuous real-time monitoring of such yarn-manufacturing processes as coating or impregnation.

Alternative Cross-Section Towpregs For Robotic Layups

Proposed process suggests robotic placement processing improvements realized by altering cross-sectional shape of wide and flat ribbon materials. Angled cross-section helps composite ribbons to align themselves and correct adjacent tow gaps and overlaps. New prepreg architectures include isosceles triangles, parallelograms, hexagons, and variations of trapezoids.

System Applies Polymer Powder To Filament Tow

Polymer powder applied uniformly and in continuous manner. Powder-coating system applies dry polymer powder to continuous fiber tow. Unique filament-spreading technique, combined with precise control of tension on fibers in system, ensures uniform application of polymer powder to web of spread filaments. Fiber tows impregnated with dry polymer powders ("towpregs") produced for preform-weaving and composite-material-molding applications. System and process valuable to prepreg industry, for production of flexible filament-windable tows and high-temperature polymer prepregs.

Weavability of dry polymer powder towpreg

Carbon fiber yarns (3k, 6k, 12k) were impregnated with LARC (tm) thermoplastic polyimide dry powder. Parameters for weaving these yarns were established. Eight-harness satin fabrics were successfully woven from each of the three classes of yarns and consolidated into test specimens to determine mechanical properties. It was observed that for optimum results warp yarns should have flexural rigidities between 10,000 and 100,000 mg-cm. Tow handling minimization, low tensioning, and tow bundle twisting were used to reduce fiber breakage, the separation of filaments, and tow-to-tow abrasion. No apparent effect of tow size or twist was observed on either tension or compression modulus. However, fiber damage and processing costs favor the use of 12k yarn bundles versus 3k or 6k yarn bundles in the weaving of powder-coated towpreg.

Polymer infiltration studies

Progress was made in several areas on the preparation of carbon fiber composites using advanced polymer resins. Polymer infiltration studies dealt with ways of preparing composite materials from advanced polymer resins and carbon fibers. This effort is comprised of an integrated approach to the process of composite part fabrication. The goal is to produce advanced composite materials for automated part fabrication using textile and robotics technology in the manufacture of subsonic and supersonic aircraft. The object is achieved through investigations at the NASA Langley Research Center and by stimulating technology transfer between contract researchers and the aircraft industry. Covered here are literature reviews, a status report on individual projects, current and planned research, publications, and scheduled technical presentations.

Composites from powder coated towpreg - Studies with variable tow sizes

Part fabrication from composite materials usually costs less when larger fiber tow bundles are used. On the other hand, mechanical properties generally are lower for composites made using larger size tows. This situation gives rise to a choice between costs and properties in determining the best fiber tow bundle size to employ in preparing prepreg materials for part fabrication. To address this issue, unidirectional and eight harness satin fabric composite specimens were fabricated from 3k, 6k, and 12k carbon fiber reinforced LARC-TPI powder coated towpreg. Short beam shear strengths and longitudinal and transverse flexure properties were obtained for the unidirectional specimens. Tension properties were obtained for the eight harness satin woven towpreg specimens. Knowledge of the variation of properties with tow size may serve as a guide in material selection for part fabrication.

Customized ATP towpreg

Automated tow placement (ATP) utilizes robotic technology to lay down adjacent polymer-matrix-impregnated carbon fiber tows on a tool surface. Consolidation and cure during ATP requires that void elimination and polymer matrix adhesion be accomplished in the short period of heating and pressure rolling that follows towpreg ribbon placement from the robot head to the tool. This study examined the key towpreg ribbon properties and dimensions which play a significant role in ATP. Analysis of the heat transfer process window indicates that adequate heating can be achieved at lay down rates as high as 1 m/sec. While heat transfer did not appear to be the limiting factor, resin flow and fiber movement into tow lap gaps could be. Accordingly, consideration was given to towpreg ribbon having uniform yet non-rectangular cross sections. Dimensional integrity of the towpreg ribbon combined with customized ribbon architecture offer great promise for processing advances in ATP of high performance composites.

Process for application of powder particles to filamentary materials

This invention is a process for the uniform application of polymer powder particles to a filamentary material in a continuous manner to form a uniform composite prepreg material. A tow of the filamentary material is fed under carefully controlled tension into a spreading unit, where it is spread pneumatically into an even band. The spread filamentary tow is then coated with polymer particles from a fluidized bed, after which the coated filamentary tow is fused before take-up on a package for subsequent utilization. This process produces a composite prepreg uniformly without imposing severe stress on the filamentary material, and without requiring long, high temperature residence times for the polymer.

Polymer Infiltration Studies

Progress was made on the preparation of carbon fiber composites using advanced polymer resins. Processes reported include powder towpreg process, weaving towpreg made from dry powder prepreg, composite from powder coated towpreg, and toughening of polyimide resin (PMR) composites by semi-interpenetrating networks. Several important areas of polymer infiltration into fiber bundles will be researched. Preparation to towpreg for textile preform weaving and braiding and for automated tow placement is a major goal, as are the continued development of prepregging technology and the various aspects of composite part fabrication.

LaRC dry powder towpreg process

The dry powder towpreg process overcomes many of the difficulties associated with melt, solution and slurry prepregging of advanced composite materials. In the process, fluidized powder is deposited on spread tow bundles and melted on the fibers by radiant heating to adhere the polymer to the fiber. Bench scale design and operating data have been correlated for use in process scale up to commercial operation. Powdered towpreg has been woven and molded into preform material of good quality. Cost estimates suggest that processing costs are comparable to those of conventional hot melt prepreg. In the future, from a part fabrication point of view, powder coated prepreg tape, woven broad goods and woven and braided preforms may be considered as options to similar materials made by other methods.

Powder towpreg process development

The process for dry powder impregnation of carbon fiber tows being developed at LaRC overcomes many of the difficulties associated with melt, solution, and slurry prepregging. In the process, fluidized powder is deposited on spread tow bundles and fused to the fibers by radiant heating. Impregnated tows have been produced for preform, weaving, and composite materials applications. Design and operating data correlations were developed for scale up of the process to commercial operation. Bench scale single tow experiments at tow speeds up to 50 cm/sec have demonstrated that the process can be controlled to produce weavable towpreg. Samples were woven and molded into preform material of good quality.
