Electric Motor Thermal Management

The poster reports the accomplishments of EDT-Electric Motor Thermal Management consortium project for 2024 VTO Annual Merit Review (AMR). The overall aims of the project are to support research enabling compact, reliable, low-cost, and efficient electric machines aligned with roadmap research areas; to collaborate with ORNL, Ames, and SNL to provide motor thermal analysis support, reliability evaluation, and material measurements on related motor research at national laboratories; and collaborate with university partners including Georgia Institute of Technology and University of Wisconsin Madison to support university-led motor thermal management research efforts.

PWM for Simultaneous Minimization of Switching Losses and CM Voltage in Current Source Inverters

This article proposes a new pulsewidth modulation (PWM) scheme that reduces common-mode (CM) voltage and switching losses simultaneously in CSI. The proposed PWM [i.e., reduced voltages PWM (RVM)] reduces CM voltages and switching losses by selecting the optimal zero current vector and PWM sequence based on the CSI output voltage conditions. This article also proves the proposed RVM achieves both objectives (i.e., reduced CM voltage and switching losses) simultaneously for all CSI operating conditions without compromising the other objective. The proposed RVM inherently achieves zero-voltage switching (ZVS) conditions during the zero current vector transitions, further reducing the switching losses. Experimental results demonstrate significant reductions in CM voltage, reaching up to approximately 95%, accompanied by an increase of up to about 5.5% in CSI efficiency across a wide operating range compared to alternative PWM methods, confirming the predicted advantages of the proposed RVM.

Comprehensive Comparative Analysis: VSI-based vs. CSI-based Motor Drive Systems with Sinusoidal Output Voltage

The emergence of wide-bandgap (WBG) power devices opens opportunities for current source inverters (CSIs) to provide a promising alternative drive configuration for motor drive applications. The sinusoidal output voltage of CSI offers significant advantages for numerous motor drive applications, including reducing the risks associated with motor terminal overvoltages and bearing discharge currents. This paper compares the performance of CSIs and voltage source inverters (VSIs) with the same performance capabilities. More specifically, sine filters are added to the VSI output terminals to match the CSI performance, and a front-end boost converter is added to the VSI to match the CSI’s voltage-boost capability. The results show that the CSI active components require 48% less volume than the VSI, combined with other performance advantages that make it an appealing candidate for some future motor drive applications.

Electric Motor Thermal Management

During FY 2022, NREL efforts focused on supporting collaborations with external research partners within the Electric Drive Technologies research consortium. The poster highlights collaborations with SNL, ORNL, and Georgia Tech. The collaboration with SNL utilized NREL's experimental capabilities to mechanically characterize SNL-provided material samples for motor applications. The collaboration with ORNL supported efforts to refine the design of a high-speed, non-heavy-rare-earth outer-rotor motor. The collaboration with Georgia Tech focused on a novel cooling technique for electric machines. NREL supported the effort by leading the thermal analysis and design of advanced machines.
