Power Generator with Thermo-Differential Modules

A thermoelectric power generator consists of an oven box and a solar cooker/solar reflector unit. The solar reflector concentrates sunlight into heat and transfers the heat into the oven box via a heat pipe. The oven box unit is surrounded by five thermoelectric modules and is located at the bottom end of the solar reflector. When the heat is pumped into one side of the thermoelectric module and ejected from the opposite side at ambient temperatures, an electrical current is produced. Typical temperature accumulation in the solar reflector is approximately 200 C (392 F). The heat pipe then transfers heat into the oven box with a loss of about 40 percent. At the ambient temperature of about 20 C (68 F), the temperature differential is about 100 C (180 F) apart. Each thermoelectric module, generates about 6 watts of power. One oven box with five thermoelectric modules produces about 30 watts. The system provides power for unattended instruments in remote areas, such as space colonies and space vehicles, and in polar and other remote regions on Earth.

Face-Sheet Quality Analysis and Thermo-Physical Property Characterization of OOA and Autoclave Panels

Increased application of polymer matrix composite (PMC) materials in large vehicle structures requires consideration of non-autoclave manufacturing technology. The NASA Composites for Exploration project, and its predecessor, Lightweight Spacecraft Structures and Materials project, were tasked with the development of materials and manufacturing processes for structures that will perform in a heavy-lift-launch vehicle environment. Both autoclave and out of autoclave processable materials were considered. Large PMC structures envisioned for such a vehicle included the payload shroud and the interstage connector. In this study, composite sandwich panels representing 1/16th segments of the barrel section of the Ares V rocket fairing were prepared as 1.8 m x 2.4 m sections of the 10 m diameter arc segment. IM7/977-3 was used as the face-sheet prepreg of the autoclave processed panels and T40-800B/5320-1 for the out of autoclave panels. The core was 49.7 kilograms per square meters (3.1 pounds per cubic feet (pcf)) aluminum honeycomb. Face-sheets were fabricated by automated tape laying 153 mm wide unidirectional tape. This work details analysis of the manufactured panels where face-sheet quality was characterized by optical microscopy, cured ply thickness measurements, acid digestion, and thermal analysis.

Thermo-Mechanical Methodology for Stabilizing Shape Memory Alloy Response

This innovation is capable of significantly reducing the amount of time required to stabilize the strain-temperature response of a shape memory alloy (SMA). Unlike traditional stabilization processes that take days to weeks to achieve stabilized response, this innovation accomplishes stabilization in a matter of minutes, thus making it highly useful for the successful and practical implementation of SMA-based technologies in real-world applications. The innovation can also be applied to complex geometry components, not just simple geometries like wires or rods.

Optical Method for Detecting Displacements and Strains at Ultra-High Temperatures During Thermo-Mechanical Testing

An ultra-high temperature optical method incorporates speckle optics for sensing displacement and strain measurements well above conventional measurement techniques. High temperature pattern materials are used which can endure experimental high temperature environments while simultaneously having a minimum optical aberration. A purge medium is used to reduce or eliminate optical distortions and to reduce, and/or eliminate oxidation of the target specimen.

A Finite Volume Procedure for Thermo-Fluid System Analysis in a Flow Network

This paper describes a finite volume procedure for network flow analysis in a thermofluid system. A flow network is defined as a group of inter-connected control volumes called “nodes” that are connected by “branches”. The mass and energy conservation equations are solved at the nodes and momentum conservation equations are solved at the branches. The flow network also includes solid nodes to account for fluid to solid heat transfer. The heat conduction equation is solved at the solid nodes in conjunction with the flow equations. The properties of a real fluid are calculated using a thermodynamic property program and used in the conservation equations. The system of equations describing the fluid-solid network is solved by a hybrid numerical method that is a combination of the Newton-Raphson and successive substitution method. This procedure has been incorporated into a general-purpose computer program, the Generalized Fluid System Simulation Program, GFSSP. This paper also presents the application and verification of the method by comparison with test data for several applications that include (a) internal flow in a rocket engine turbo-pump, (b) pressurization and loading of a cryogenic propellant tank, (c) fluid transient during sudden opening of valve for priming of an evacuated feed line, and (d) chill down of a cryogenic transfer line with phase change and two phase flows.

Application and Development of Atomic Layer Deposition Techniques to Improve Thermo-Optical Coatings for Spacecraft Thermal Control and Advanced Optical Instruments

A key technology development driver in environmental control systems and next generation optics are discussed utilizing thin film development borrowed from the semiconductor industry. The optical and physical properties of spacecraft radiator coatings are dictated by orbital environmental conditions. For example, coatings must adequately dissipate charge buildup when orbital conditions, such as polar, geostationary or gravity neutral, result in surface charging. Current dissipation techniques include depositing a layer of ITO (indium tin oxide) on the radiator surface in a high temperature process. The application of these enhanced coatings must be such that the properties in question are tailored to mission-specific requirements. The multi-billion-dollar semiconductor industry has adopted Atomic Layer Deposition (ALD) for self-assembly and atomic-scale placement. ALD is a cost-effective nanoadditive-manufacturing technique that allows for the conformal coating of substrates with atomic control in a benign temperature and pressure environment. By using ALD, modification of these coatings can be accomplished during coating application preprocessing. The preprocessing is rendered directly on the coating dry pigment before binding. Through the introduction of paired precursor gases, thin films can be deposited on a myriad of substrates ranging from glass, polymers, aerogels, metals, powders, and other high aspect-ratio micro- and nano- structures. By providing atomic-level control, where single layers of atoms can be deposited, the fabrication of metal transparent films, precise nano-laminates, and coatings of nano-channels and pores is achievable. A method has been demonstrated for the ALD of In2O3 and films on a variety of substrates from Si(100) wafers, glass slides, and on Z93P pigments resulting in a direct spaceflight application. Results will be presented that verify the chemical composition of ALD pigments and charge dissipation properties when the pigment goes through its binding and coating process and we present early results of ALD for carbon nanotube formation and encapsulation.

Laser power supply thermo-structural analysis for the Mars 2020 rover

Operation of the Laser Power Supply (LPS) module provides the dual challenge of high power dissipation, and the need for strict dielectric isolation, while needing to survive in an environment on Mars that will see a chilly night-time temperature of -123°C, and to a daytime instrument environment in excess of 50°C. Additionally, power restrictions prevent the use of survival heating during the night. The harsh mechanical vibration environment of launch and landing provides an additional challenge to reliability. A multi-physics simulation was created that took into account temperature property variations, as well as solving the transient analysis that also included rapid variation in power-pulsing during the operation of the laser. The steady state analysis employed a more traditional finite element based analysis, but with provisions for Mars gas convection and thermal radiation.

Multi-Physics Based Thermo-Well Fatigue Design Tool

In this study, mathematical-based models for fatigue life were developed for Resistance Temperature Detectors (RTDs)/thermo-wells in high-pressure, cryogenic flow environments. A literature review that identified bench-scale stainless steel fatigue data at cryogenic temperatures that can be used to validate fatigue life mathematical models was pursued. Developing the ability to predict the fatigue life of RTDs/thermo-wells in high-pressure, cryogenic flow environments, especially liquid oxygen (LOX), will lead to a lower incidence of RTD damage and failure during propulsion test activities. During this performance period, the project was transitioned to a computational RTD/thermos-well fatigue modeling effort rather than the previously proposed experimental fatigue testing in FY19 since the computational modeling approach will provide a better fundamental understanding of fatigue behavior at cryogenic temperatures prior to pursuing potentially costly experimental tests. Due to COVID-19 issues impairing access to some needed university partnerships, tools and lab facilities, FY20efforts are continuing into FY21 and will be reported upon in greater detail in the FY21 report
