Study determines the heat treatment cycle of aluminum casting alloy M-45 which will increase the strength levels of the alloy while maintaining optimum stress corrosion resistance. Evidence indicates that present production castings are overaged too severely to take full advantage of the strength of the alloy.
Wrought aluminum alloys provide high-strength substitute in the damaged area of aluminum castings. The segment can either be welded to the cast alloy or built in with a heat-treatable welding rod.
General procedure and molding sand composition for preparing molds usable for casting variety of alloys are developed. Molds are prepared from mixture of sand, sodium silicate binder, and organic liquid ester. Castings of radiographic quality are produced from various alloys.
Evaluation program to determine feasibility of fabricating segmented rocket engine thrust chambers using low cost, lightweight castings extends state of the art in areas of casting size and complexity, and in ability to provide thin sections and narrow, deep, cooling channels. Related developments are discussed.
Short lengths of 7-cm ID polyethylene pipe are cast in a mold which has a core made of room-temperature-vulcanizable (RTV) silicone. Core expands during casting and shrinks on cooling to allow for contraction of the polyethylene.
Description of a casting technique for fabricating high-quality plastic structural models, and review of results regarding the use of such specimens to parametrically study the effect of base ring stiffness on the critical buckling pressure of a ring-stiffened conical shell. The fabrication technique involves machining a metal mold to the desired configuration and vacuum-drawing the plastic material into the mold. A room-temperature curing translucent thermoset epoxy was the casting material selected. A shell of revolution computer program which employs a nonlinear axisymmetric prebuckling strain field to obtain a bifurcation buckling solution was used to guide the selection of congifurations tested. The shell experimentally exhibited asymmetric collapse behavior, and the ultimate load was considerably higher than the analytical bifurcation prediction. The asymmetric buckling mode shape, however, initially appeared at a pressure near the analysis bifurcation solution.
An experimental program to optically characterize hyperpure slip cast silica at elevated temperatures is described. This sintered ceramic material is being used in the development of a reflective heat shield for the Outer Planet Entry Probe. A unique high temperature integrating sphere reflectometer is described and reflectance data in the spectral range 0.23-2.3 micron are presented at temperatures up to 1427 C in air and helium environments. Kubelka-Munk (K-M) scattering and absorptance coefficients (K and S), using the Reichman extension of the K-M theory, are presented as is a unique method of obtaining K and S from the Reichman equations using only reflectance data. The hyperpure slip cast silica material was found to retain its high diffuse reflectance at temperatures up to 1204 C, with slight degradation occurring at higher temperatures.
Teflon grommet, cast in place, is easily installed and compatible with honeycomb structural integrity. After casting, grommet blank had only minimum hole size; however, opening can be enlarged by drilling to accommodate larger range of cable diameters. Since grommet is installed flush with adjacent mounting surfaces, it cannot fall out.
A method is described for casting a solid propellant in the casing of a rocket engine having a continuous wall with a single opening which is formed by leaves of a material which melt at a temperature of the propellant and with curved edges concentric to the curvature of the spherical casing. The leaves are inserted into the spherical casing through the opening forming a core having a greater width than the width of the single opening and with curved peripheral edges. The cast propellant forms a solid mass and then heated to melt the leaves and provide a central opening with radial projecting flutes.
An experiment at zero-g aboard a NASA sounding rocket was conducted to evaluate the distribution of BeO particles in a Be casting. A distinction is drawn between the downward settling of particles in a quiescent melt, and the velocity gradient collisions of particles in a melt agitated by electromagnetic stirring. A similar experiment was conducted on earth using the same melting and solidification of a 0.922 cm spheroid of HIP-50 as was carried out in space; the only difference arising from the effect of gravity. Under zero-g conditions, the time needed for agglomeration was lengthened considerably, but the result was a casting of more uniform particle distribution.
Solar cells fabricated from HEM cast silicon yielded up to 15% conversion efficiencies. This was achieved in spite of using unpurified graphite parts in the HEM furnace and without optimization of material or cell processing parameters. Molybdenum retainers prevented SiC formation and reduced carbon content by 50%. The oxygen content of vacuum cast HEM silicon is lower than typical Czochralski grown silicon. Impregnation of 45 micrometers diamonds into 7.5 micrometers copper sheath showed distortion of the copper layer. However, 12.5 micrometers and 15 micrometers copper sheath can be impregnated with 45 micrometers diamonds to a high concentration. Electroless nickel plating of wires impregnated only in the cutting edge showed nickel concentration around the diamonds. This has the possibility of reducing kerf. The high speed slicer fabricated can achieve higher speed and longer stroke with vibration isolation.
Ingot casting was scaled up to 16 cm by 16 cm square cross section size and ingots weighing up to 8.1 kg were cast. The high degree of crystallinity was maintained in the large ingot. For large sizes, the nonuniformity of heat treatment causes chipping of the surface of the ingot. Progress was made in the development of a uniform graded structure in the silica crucibles. The high speed slicer blade-head weight was reduced to 37 pounds, allowing surface speeds of up to 500 feet per minute. Slicing of 10 cm diameter workpieces at these speeds increased the through-put of the machine to 0.145 mm/min.
The development of a vacuum die-casting process for producing silicon sheet suitable for photovoltaic cells with a terrestrial efficiency greater than 12 percent and having the potential to be scaled for large quantity production is considered. The initial approach includes: (1) obtaining mechanical design parameters by using boron nitride, which has been shown to non-wetting to silicon; (2) optimizing silicon nitride material composition and coatings by sessile drop experiments; (3) testing effectiveness of fluoride salt interfacial media with a graphite mold; and (4) testing the effect of surface finish using both boron nitride and graphite. When the material and mechanical boundary conditions are established, a finalized version of the prototype assembly will be constructed and the casting variables determined.
Results of casting studies are reviewed so as to define the viscosity criteria insuring the fabrication of defect-free grains. The rheology of uncured propellants is analyzed showing that a realistic assessment of a propellant's flow properties must include measurement of viscosity as a function of shear stress and time after curing agent. Methods for measuring propellant viscosity are discussed, with particular attention given to the Haake-Rotovisko rotational viscometer. The effects of propellant compositional and processing variables on apparent viscosity are examined, as are results relating rheological behavior to grain defect formation during casting.
An analysis was made of the two-dimensional interface shape of a slab ingot being cast continuously by withdrawing it from a mold. The sides of the ingot are being cooled and the upper boundary of the ingot is in contact with a pool of molten metal. The solidification interface shape was determined from the analysis of the heat flow, utilizing the condition that the solidification interface is at constant temperature and must be normal to the lines of heat flow carrying away latent heat of fusion from the interface. The analysis includes the effect of interface curvature which, for a constant rate of withdrawing the cast ingot from the mold, causes the solidification to be nonuniform along the interface. The analysis was carried out by a conformal mapping procedure.
Life expectancy of cast aluminum machine parts can be predicted accurately from fatigue tests at 78 K on notched specimens of aluminum alloy. Method was developed for rocket engine turbopump parts made of high strength, heat treatable alloy with high silicon content; however, technique is applicable to other aluminum casting alloys.
Microscopic pores in thin-walled aluminum castings are sealed by impregnation pretreatment. Technique was developed for investment castings used in hermetically sealed chassic for electronic circuitry. Excessively high leakage rates were previously measured in some chassis.
A method for making aluminum-mica particle composites is presented in which mica particles are stirred in molten aluminum alloys followed by casting in permanent molds. Magnesium is added either as an alloying element or in the form of pieces to the surface of the alloy melts to disperse up to 3 wt% mica powders in the melts and to obtain high recoveries of mica in the castings. The mechanical properties of the aluminum alloy-mica composite decrease with increasing mica content; however, even at 2.2% it has a tensile strength of 14.22 kg/sq mm with 1.1% elongation, a compression strength of 42.61 kg/sq mm, and an impact strength of 0.30 kgm/sq cm. Cryogenic and self-lubricating bearing are mentioned applications.
