Register of experts for information on mechanics of structural failure

This register is comprised of a list of approximately 300 experts from approximately 90 organizations who have published results of theoretical and/or experimental research related to six problem areas in the mechanics of structural failure: (1) life prediction for structural materials, (2) fracture toughness testing, (3) fracture mechanics analysis; (4) hydrogen embrittlement; (5) protective coatings; and (6) composite materials. The criteria for the selection of names for the register are recent contributions to the literature, participation in or support of relevant research programs, and referral by peers. Each author included is listed by organizational affiliation, address, and principal field of expertise. The purpose of the register is to present, in easy reference form, sources for dependable information regarding failure modes and mechanisms of aerospace structures. The register includes two indexes; an alphabetical listing of the experts and an alphabetical listing of the organizations with whom they are affiliated.

Testing of Face-milled Spiral Bevel Gears at High-speed and Load

Spiral bevel gears are an important drive system components of rotorcraft (helicopters) currently in use. In this application the spiral bevel gears are required to transmit very high torque at high rotational speed. Available experimental data on the operational characteristics for thermal and structural behavior is relatively small in comparison to that found for parallel axis gears. An ongoing test program has been in place at NASA Glenn Research Center over the last ten years to investigate their operational behavior at operating conditions found in aerospace applications. This paper will summarize the results of the tests conducted on face-milled spiral bevel gears. The data from the pinion member (temperature and stress) were taken at conditions from slow-roll to 14400 rpm and up to 537 kW (720 hp). The results have shown that operating temperature is affected by the location of the lubricating jet with respect to the point it is injected and the operating conditions that are imposed. Also the stress measured from slow-roll to very high rotational speed, at various torque levels, indicated little dynamic affect over the rotational speeds tested.

Structural Analysis of a 50 cm Diameter Open-Back Triangular Cell Beryllium Mirror in a Cryogenic Environment

This paper discusses NASTRAN structural analysis of the Sub-Scale Beryllium Mirror Demonstrator (SBMD), which has been developed by Ball Aerospace as an experimental design concept for the Next Generation Space Telescope (NGST). The mirror was repeatedly subjected to 35K environment in the large cryogenic test chamber at Marshall Space Flight Center (MSFC). Deformations on the mirror surface were measured optically. The surface distortions predicted by NASTRAN are analyzed optically for comparison with the measured values. Model results compare favorably with measured results for an ambient temperature validation case. For the cryogenic environment case the influence of geometry and material property variations is being investigated to obtain closer correlation.

Design, Development and Testing of the GMI Reflector Deployment Assembly

The GMI Reflector Deployment Assembly (RDA) is an articulating structure that accurately positions and supports the main reflector of the Global Microwave Imager (GMI) throughout the 3 year mission life. The GMI instrument will fly on the core Global Precipitation Measurement (GPM) spacecraft and will be used to make calibrated radiometric measurements at multiple microwave frequencies and polarizations. The GPM mission is an international effort managed by the National Aeronautics and Space Administration (NASA) to improve climate, weather, and hydrometeorological predictions through more accurate and frequent precipitation measurements1. Ball Aerospace and Technologies Corporation (BATC) was selected by NASA Goddard to design, build, and test the GMI instrument. The RDA was designed and manufactured by ATK Aerospace Systems Group to meet a number of challenging packaging and performance requirements. ATK developed a flight-like engineering development unit (EDU) and two flight mechanisms that have been delivered to BATC. This paper will focus on driving GMI instrument system requirements, the RDA design, development, and test activities performed to demonstrate that requirements have been met.

Mixing Process in Ejector Nozzles Studied at Lewis' Aero-Acoustic Propulsion Laboratory

The NASA Lewis Research Center has been studying mixing processes in ejector nozzles for its High Speed Research (HSR) Program. This work is directed at finding ways to minimize the noise of a future supersonic airliner. Much of the noise such an airplane would generate would come from the nozzle, where a hot, high-speed jet exits the engine. Several different nozzle configurations were used to produce nozzle systems with different acoustical and aerodynamic characteristics. The acoustical properties were measured by an array of microphones in an anechoic chamber, and the aerodynamics were measured by traditional pressure and temperature instruments as well as by Laser Doppler Velocimetry (LDV), a technique for visualizing the airflow pattern without disturbing it. These measurements were put together and compared for different configurations to examine the relationships between mixing and noise generation. The mixer-ejector nozzle with the installed flow-visualization windows (foreground), the optical equipment and the supporting structure for the Laser Doppler Velocimetry flow visualization (midfield), and the sound-absorbing wedges used to create an anechoic environment for acoustic testing (background) is shown. The High Speed Research Program is a NASA-funded effort, in cooperation with the U.S. aerospace industry, to develop enabling technologies for a future supersonic airliner. One of the technological barriers being addressed is noise generated during near-airport operation. The mixer-ejector nozzle concept is being examined as a way to reduce jet noise while maintaining thrust. Ambient air is mixed with the high-velocity engine exhaust to reduce the jet velocity and hence the noise generated by the jet. The model was designed and built by Pratt & Whitney under NASA contract. The test, completed in June 1995, was conducted in Lewis' Aero-Acoustic Propulsion Laboratory.

The Manufacturing Process for the NASA Composite Crew Module Demonstration Structure

This paper will describe the approaches and methods selected in fabrication of a carbon composite demonstration structure for the Composite Crew Module (CCM) Program. The program is managed by the NASA Safety and Engineering Center with participants from ten NASA Centers and AFRL. Multiple aerospace contractors are participating in the design development, tooling and fabrication effort as well. The goal of the program is to develop an agency wide design team for composite habitable spacecraft. The specific goals for this development project are: a).To gain hands on experience in design, building and testing a composite crew module. b) To validate key assumptions by resolving composite spacecraft design details through fabrication and testing of hardware. This abstract is based on Preliminary Design data..The final design will continue to evolve through the fall of 2007 with fabrication mostly completed by conference date. From a structures perspective, the.CCM can be viewed as a pressure module with variable pressure time histories and a series of both impact and quasi-static, high intensity point, line, and area distributed loads. The portion of the overall space vehicle being designed and. fabricated by the CCM team is just the pressure module and primary loading points. The heaviest point loads are applied and distributed to the pressure module at.an aluminum Service Module/Alternate Launch Abort System (SM/ALAS) fittings and at Main and Drogue Chute fittings. Significant line loads with metal to metal impact is applied at.the Lids ring. These major external point and line loads as well as pressure impact loads (blast and water landing) are applied to the lobed floor though the reentry shield and crushable materials. The pressure module is divided into upper and lower. shells that mate together with a bonded belly band splice joint to create the completed structural assembly. The benefits of a split CCM far outweigh the risks of a joint. These benefits include lower tooling cost and less manufacturing risk. Assembly of the top and bottom halves of the pressure shell will allow access to the interior of the shell throughout remaining fabrication sequence and can also potentially permit extensive installation of equipment and .crew facilities prior to final assembly of the two shell halves. A Pi pre-form is a woven carbon composite material which is provided in pre-impregnated form and frozen for long term storage. The cross-section shape allows the top of the pi to be bonded to a flat or curved surface with a second flat plate composite section bonded between two upstanding legs of the Pi. One of the regions relying on the merits of the Pi pre-form is the backbone. All connections among plates of the backbone structure, including the upper flanges, and to the lobe base of the pressure shell are currently joined by Pi pre-forms. The intersection of backbone composite plates is formed by application of two Pi pre-forms, top flanges and lobed surfaces are bonded with one Pi pre-form. The process of applying the pre-impregnated pi-preform will be demonstrated to include important steps like surface preparation, forming, application of pressure dams, vacuum bagging for consolidation, and curing techniques. Chopped carbon fiber tooling was selected over other traditional metallic and carbon fiber tooling. The requirement of schedule and cost economy for a moderate reuse cure tool warranted composite tooling options. Composite tooling schedule duration of 18 weeks compared favorably against other metallic tooling including invar tooling. Composite tooling also shows significant cost savings over low CTE metallic options. The composite tooling options were divided into two groups and the final decision was based on the cost, schedule, tolerance, temperature, and reuse requirements.

An evaluation of a constrained test method for obtaining free body responses

A method for obtaining free body responses from dynamic tests on a constrained structure is investigated for practical feasibility. The method is based on the principle that a constrained structure can be considered to be a free body acted upon by multiple forces which include the forces of constraint. By measuring these forces and by exciting the structure so as to develop linearly independent sets of forces, the response of the free body to one force at a time can be computed. Techniques for producing these independent forces are discussed. The development of the theory, computer simulations of tests of representative aerospace vehicles (including experimental error), and a description and listing of the computer programs developed are included. The procedure appears to be a practical method for obtaining in-flight characteristics of such vehicles.

Effects of Impact Damage in Midplane Asymmetric Sandwich Composites

Several structural sandwich composites arc in service on military and commercial aerospace vehicles, however, these components have been limited to secondary structures partly because the impact damage and damage tolerance of these composites have not been extensively characterized. To improve durability, safety, and life cycle performance of PMCs while reducing maintenance costs, combined analysis, and test methods that provide a means of predicting critical engineering properties after impact damage of the structure, must be developed. A key enabling technology here is the establishment of the correlation between the impact test results conducted in the laboratory and the mechanics-based phenomenological solutions. This research was undertaken to investigate the compression and flexural properties following low velocity impact of a nomex/phenolic honeycomb core, fiberglass/epoxy facesheet, midplane asymmetric sandwich composite. One facesheet (thin side) was composed of two plies of the fiberglass/epoxy (0/90), while the other facesheet (thick side) was composed of four plies (0/90/0/90) of fiberglass/epoxy. Due to the differences in facesheet thickness, impact damage was separately induced on the thick side as well as the thin side. The compression and flexural strength properties for each damage arrangement were compared using different levels of impact energy ranging from 0 to 452 Joules. In all cases, higher impact energy resulted in decreased compression and flexural strength. Impact on the thin side showed slightly more retention of compression strength at low impact levels, whereas higher residual compressive strength was observed from impact on the thick side at higher impact levels. Different facesheet thicknesses or midplane asymmetry, played an important role in the flexural strength, however, low velocity impact on the both the thick and thin fiberglass/epoxy facesheet side showed an almost linear loss of flexural strength to saturation.

Aerocapture Technology Developments from NASA's In-Space Propulsion Technology Program

The organizations that have been funded by ISPT over that time period received awards from a 2002 NASA Research Announcement. They are: Lockheed Martin Space Systems, Applied Research Associates, Inc., Ball Aerospace, NASA's Ames Research Center, and NASA's Langley Research Center. Their accomplishments include improved understanding of entry aerothermal environments, particularly at Titan, demonstration of aerocapture guidance algorithm robustness at multiple bodies, manufacture and test of a 2-meter Carbon-Carbon "hot structure," development and test of evolutionary, high-temperature structural systems with efficient ablative materials, and development of aerothermal sensors that will fly on the Mars Science Laboratory in 2009. Due in large part to this sustained ISPT support for Aerocapture, the technology is ready to be validated in flight.

Inflatable Softgoods Testing Capability Development for Habitation

The Habitation Systems Development Office (HP40) at NASA Marshall Space Flight Center supports systems engineering, integration, and project management for next generation space habitats. The office is responsible for formulation activities for Lunar Surface Habitat and Mars Transit Habitat. HP40 also manages commercial partnerships for exploration habitat development. The Lunar Surface Habitat is intended to initially support a minimum of two crew on the lunar surface for an approximately 30-day mission, with the ability to accommodate four crew for short durations. The Mars Transit Habitat will transport four crew to and from Mars orbit on a potentially 1,200 day mission. Both concepts are envisioned to leverage inflatable softgoods as the primary structural material for the habitation portion of the architecture. Inflatable softgoods are a complex, multi-material system consisting of multiple layers which perform specific functions. A bladder layer (polymer) contains the habitat’s atmosphere. The bladder is indexed to a woven restraint layer, usually Kevlar or Vectran, which serves as the structural layer. The remaining outer layers are for micro-meteoroid orbital debris (MMOD) shielding, protection from atomic Oxygen (if the material system is to be deployed in low earth orbit), and thermal insulation. The primary advantage of inflatable softgoods is that they can offer a larger volume per unit mass relative to a rigid metal structure. Inflatable softgoods have a strong development heritage within NASA, beginning with work in the 1960s in partnership with Goodyear Aerospace and continuing with Johnson Space Center’s TransHab project in the 1990s . Some development efforts subsequently transitioned into the private sector to mature the material technology for flight applications, including human habitation. In August 2022, NASA published its guidelines for certification of crewed inflatable softgoods structures (JSC-67721). This document outlines a series of tests which will be needed to certify inflatable softgoods material systems for use in crewed mission applications. It includes burst testing at the subscale and full-scale to determine the ultimate burst pressure of the softgoods architecture. Creep (long term deformation of the material under stress) is a key failure mode which must be characterized. Creep testing at the component and module levels is also recommended to generate time to failure curves and verify that the inflatable system has a predicted operational life which exceeds mission parameters. ET (Test Engineering) at MSFC and HP40 have worked together to establish softgoods testing capabilities for the center. This includes the ability to conduct module level burst tests and creep tests. The poster will highlight these capabilities and provide examples of testing which has been performed to date by ET. NASA MSFC anticipates that these test capabilities will continue to offer critical support for companies pursuing inflatable softgoods for exploration applications (lunar surface habitation, Mars transit) as well as commercial low earth orbit platforms.

Application of Pi Preform Composite Joints in Fabrication of NASA Composite Crew Module Demonstration Structure

This paper will describe unique and extensive use of pre-woven and impregnated pi cross-sections in fabrication of a carbon composite demonstration structure for the Composite Crew Module (CCM) Program. The program is managed by the NASA Safety and Engineering Center with participants from ten NASA Centers and AFRL. Multiple aerospace contractors are participating in the design development, tooling and fabrication effort as well. The goal of the program is to develop an agency wide design team for composite habitable spacecraft. The specific goals for this development project are: a) To gain hands on experience in design, building and testing a composite crew module. b) To validate key assumptions by resolving composite spacecraft design details through fabrication and testing of hardware. This paper will focus on the design and fabrication issues supporting selection of the Lockheed Martin patented Pi pre-form to provide sound composite joints a numerous locations in the structure. Optical Fiber Strain Instrumentation for High Temperature Aerospace Structural Monitoring

The objective of the program is the development and laboratory demonstration of sensors based on silica optical fibers for measurement of high temperature strain for aerospace materials evaluations. A complete fiber strain sensor system based on white-light interferometry was designed and implemented. An experiment set-up was constructed to permit testing of strain measurement up to 850 C. The strain is created by bending an alumina cantilever beam to which is the fiber sensor is attached. The strain calibration is provided by the application of known beam deflections. To ensure the high temperature operation capability of the sensor, gold-coated single-mode fiber is used. Moreover, a new method of sensor surface attachment which permits accurate sensor gage length determination is also developed. Excellent results were obtained at temperatures up to 800-850 C.

Additive Manufacturing (AM) for Propulsion Component and System Applications

NASA MSFC is developing several areas of additive manufacturing (AM) for propulsion component and system applications. These developments include new AM process and material development, large-scale AM pathfinder component fabrication and hot-fire testing, AM-centric design methodology, modeling and simulation, post-processing advancements, and new design applications of AM in aerospace. Some specific areas NASA has focused is the development and commercial infusion of AM supply chain for materials such as copper-alloy GRCop (Cu-Cr-Nb), Hydrogen-resistant alloys (NASA HR-1, JBK-75), refractory-based alloys (C-103, W, Mo, new formulations), and bimetallic and multi-metallic AM processes. Additional efforts have been focused on large scale AM demonstrating complex thin-wall structures up to 60” diameter using directed energy deposition. Material characterization, properties and component hot-fire testing has been completed using many of these newly developed AM alloys/processes. NASA has also focused on improvements to post-processing including powder removal, surface enhancements, and support removal to further realize cost and schedule benefits to the overall supply chain. These developments are part of the NASA Rapid Analysis and Manufacturing Propulsion Technology (RAMPT), Low Cost Upper Stage Propulsion (LCUSP) and Long Life Additive Manufacturing (LLAMA) projects, in addition to internal IRAD, and external collaborations.

The Inspectability Metric: A Formalized System Of Measurement Enabling The Design For Inspection Framework

Nondestructive evaluation (NDE) engineers are often confronted with structural design choices that present challenges to meeting inspection requirements. These challenges, at best, increase the resources needed to design an inspection solution and, at worst, require resource intensive redesign of the structure. If the inspectability of the structure can be determined early in the design cycle, these challenging inspection scenarios can be avoided. The emergence of additive manufacturing has further compounded this problem by enabling the creation of highly optimized structures with no regard to inspection constraints. Design for inspection (DFI) offers a framework to integrate nondestructive evaluation (NDE) into the design process to alleviate the mechanisms that produce uninspectable designs. DFI is the concept of including inspectability in a multi-objective optimization framework so that it can be considered in parallel to other metrics such as mass and manufacturability. This allows rapid evaluation of the trade-off between design metrics to find solutions that meet the inspection needs of a particular material system, structural concept, or vehicle program. To enable DFI, there must be a system by which the inspectability of a structure can be measured. This system must be agile to produce results quickly, it must be versatile to work with the type of incomplete information one would encounter early in the design process (such as lack of inspection requirements), and it must be delivered in a form that is easily understood by designers. To meet this need, this presentation introduces the novel inspectability metric as a system to measure inspectability. The inspectability metric is a standardized, automation friendly procedure that uses simulations to determine inspectability. Along with guidelines to properly process designs and integrate with existing workflows, the inspectability metric provides a suite of simulation tests to interrogate the ability to find defects and the sensitivity to variability. The testing rubric is designed to maximize the coverage of the parameter space while minimizing the number of simulations needed. The inspectability metric has been in development in collaboration with industry partners to ensure compatibility with modern simulation tools and aerospace design workflows. In this study, we will demonstrate how the inspectability metric is able to determine the inspectability of multiple types of structures, including aerospace composites and additively manufactured parts. We will then show how the inspectability score can be plugged into existing design optimization tasks, such as structural sizing algorithms or design for manufacturing (DFM) frameworks.
