Use of Glass Reinforced Concrete (GRC) as a substrate for photovoltaic modules

A substrate for flat plate photovoltaic solar panel arrays using a glass fiber reinforced concrete (GRC) material was developed. The installed cost of this GRC panel is 30% less than the cost goal of the Near Term Low-Cost Flat Plate Photovoltaic Solar Array Program. The 4 ft by 8 ft panel is fabricated from readily available inexpensive materials, weighs a nominal 190 lbs., has exceptionally good strength and durability properties (rigid and resists weathering), is amenable to mass production and is easily installed on simple mountings. Solar cells are encapsulated in ethylene/vinyl acetate with Tedlar backing and Korad cover film. The laminates are attached to the GRC substrate with acrylic transfer tape and edge sealed with silicone RTV adhesive.

A mass reduction effort of the electric and hybrid vehicle

Weight reduction, cost competitiveness, and elimination of the intrusion beam resulted from the redesign and fabrication using composite materials of the door outer panel and intrusion beam from a Chevrolet Impala. The basis of the redesign involved replacing these two steel parts with a single compression molding using the unique approach of simultaneously curing a sheet molding compound outside panel with a continuous glass fiber intrusion strap. A weight reduction of nearly 11 pounds per door was achieved. Additional weight savings are possible by taking advantage of the elimination of the intrusion beam to design thinner door structures. The parts consolidation approach allows the composite structure to be cost competitive with the original steel design for both the lower production car models and for the near to midterm production vehicles using current state of the art composite production techniques. The design, prototype fabrication, costing, material, properties and compression molding production requirements are discussed.

Release-rate calorimetry of multilayered materials for aircraft seats

Multilayered samples of contemporary and improved fire-resistant aircraft seat materials were evaluated for their rates of heat release and smoke generation. Top layers with glass-fiber block cushion were evaluated to determine which materials, based on their minimum contributions to the total heat release of the multilayered assembly, may be added or deleted. The smoke and heat release rates of multilayered seat materials were then measured at heat fluxes of 1.5 and 3.5 W/cm2. Abrasion tests were conducted on the decorative fabric covering and slip sheet to ascertain service life and compatibility of layers

Top layers (decorative fabric, slip sheet, fire blocking, and cushion reinforcement) with glass-fiber block cushion were evaluated to determine which materials, based on their minimum contributions to the total heat release of the multilayered assembly, may be added or deleted. Top layers exhibiting desirable burning profiles were combined with foam cushion materials. The smoke and heat-release rate of multilayered seat materials were then measured at heat fluxes of 1.5 and 3.5 W/sq cm. Choices of contact and silicon adhesives for bonding multilayered assemblies were based on flammability, burn and smoke generation, animal toxicity tests, and thermal gravimetric analysis.

Solar hot water system installed at Day's Inn Motel, Savannah, Georgia

The Solar System was designed to provide 50 percent of the total Domestic Hot Water (DHW) demand. Liquid Flat Plate Collectors (900 square feet) are used for the collector subsystem. The collector subsystem is closed loop, using 50 percent Ethylene Glycol solution antifreeze for freeze protection. The 1,000 gallon fiber glass storage tank contains two heat exchangers. One of the heat exchangers heats the storage tank with the collector solar energy. The other heat exchanger preheats the cold supply water as it passes through on the way to the Domestic Hot Water (DHW) tank heaters. Electrical energy supplements the solar energy for the DHW. The Collector Mounting System utilizes guy wires to structurally tie the collector array to the building.

Graphite composite truss welding and cap section forming subsystems. Volume 1: Executive summary

A rolltrusion process was developed for forming of a hybrid, single-ply woven graphite and glass fiber cloth, impregnated with a polysulfone resin and coated with TI02 pigmented P-1700 resin into strips for the on-orbit fabrication of triangular truss segments. Ultrasonic welding in vacuum showed no identifiable effects on weld strength or resin flow characteristics. An existing bench model cap roll forming machine was modified and used to roll form caps for the prototype test truss and for column test specimens in order to test local buckling and torsional instability characteristics.

High pressure gas storage capacities. Example of a solution using filament windings

The use of epoxy resin fiber glass and economic factors affecting the choice of materials for gas storage are discussed. The physical nature of the filament windings are described together with the results obtained. It is demonstrated that a substantial reduction in mass and an enhanced level of safety can be assured at a competitive cost by storing gases in this way.

Thermal expansion properties of composite materials

Thermal expansion data for several composite materials, including generic epoxy resins, various graphite, boron, and glass fibers, and unidirectional and woven fabric composites in an epoxy matrix, were compiled. A discussion of the design, material, environmental, and fabrication properties affecting thermal expansion behavior is presented. Test methods and their accuracy are discussed. Analytical approaches to predict laminate coefficients of thermal expansion (CTE) based on lamination theory and micromechanics are also included. A discussion is included of methods of tuning a laminate to obtain a near-zero CTE for space applications.

Ion beam deposited protective films

Sputter deposition of adherent thin films on complex geometric surfaces by ion beam sources is examined in order to evaluate three different types of protective coatings for die materials. In the first experiment, a 30 cm diameter argon ion source was used to sputter deposit adherent metallic films up to eight microns thick on H-13 steel, and a thermal fatigue test specimen sputter deposited with metallic coatings one micron thick was immersed in liquid aluminum and cooled by water for 15,000 cycles to simulate operational environments. Results show that these materials do protect the steel by reducing thermal fatigue and thereby increasing die lifetime. The second experiment generated diamond-like carbon films using a dual beam ion source system that directed an eight cm argon ion source beam at the substrates. These films are still in the process of being evaluated for crystallinity, hardness and infrared absorption. The third experiment coated a fiber glass beam shield incorporated in the eight-cm diameter mercury ion thruster with molybdenum to ensure proper electrical and thermal properties. The coating maintained its integrity even under acceleration tests.

AD-1 oblique wing aircraft program

The oblique wing concept for super- and subsonic transport was assessed by analysis and wind tunnel radio control model and remotely piloted vehicle testing. A one-sixth scale wind tunnel model and a low speed manned oblique wing research airplane (AD-1) were developed. Model wind tunnel test data on dynamic structural response characteristics were used in a simulator to develop the control system. The airplane is of simple design with fiber glass skin, weight of approximately 2100 lbs and speeds of up to 175 knots at altitudes up to 15,000 ft. Flight testing will investigate handling and flying qualities, oblique wing flight control characteristics, aeroelastic wing design and will compare actual with predicted aerodynamic characteristics. Nineteen flights were made at 12,000 to 13,000 feet with speeds of 100-160 knots. Flutter clearance as a function of wing sweep angle is now under investigation.

Evaluation of proof testing as a means of assuring mission success for the Space Shuttle thermal protection system

The reliability analysis of a thermal protection system (TPS) incorporating low density, fibrous ceramic materials must take into account the time-dependency and variability of the system's strength. Fracture mechanics concepts can be used to estimate the allowable strength and expected lifetime, as well as to define a proof test scheme for assuring mission success of TPS. The aim of this study was to evaluate the proof testing scheme used on the TPS of the Space Shuttle with these fracture mechanics concepts. The analysis confirmed that proof testing was necessary for the undensified system and that proof testing should lead to adequate reliability with respect to the design stresses. For the undensified system, fracture mechanics predictions were confirmed by measuring the strength of samples that survived proof testing. It was also found that the time-dependent nature of the system's strength was controlled mainly by the ceramic and that this time-strength dependency is similar to that observed for bulk glasses that have compositions similar to the glass fibers present in the ceramic tiles.

Evaluation of the Acoustic Measurement Capability of the NASA Langley V/STOL Wind Tunnel Open Test Section with Acoustically Absorbent Ceiling and Floor Treatments

The single source location used for helicopter model studies was utilized in a study to determine the distances and directions upstream of the model accurate at which measurements of the direct acoustic field could be obtained. The method used was to measure the decrease of sound pressure levels with distance from a noise source and thereby determine the Hall radius as a function of frequency and direction. Test arrangements and procedures are described. Graphs show the normalized sound pressure level versus distance curves for the glass fiber floor treatment and for the foam floor treatment.

Design, evaluation, and fabrication of low-cost composite blades for intermediate-size wind turbines

Low cost approaches for production of 60 ft long glass fiber/resin composite rotor blades for the MOD-OA wind turbine were identified and evaluated. The most cost-effective configuration was selected for detailed design. Subelement and subscale specimens were fabricated for testing to confirm physical and mechanical properties of the composite blade materials, to develop and evaluate blade fabrication techniques and processes, and to confirm the structural adequacy of the root end joint. Full-scale blade tooling was constructed and a partial blade for tool and process tryout was built. Then two full scale blades were fabricated and delivered to NASA-LeRC for installation on a MOD-OA wind turbine at Clayton, New Mexico for operational testing. Each blade was 60 ft. long with 4.5 ft. chord at root end and 2575 lbs weight including metal hub adapter. The selected blade configuration was a three cell design constructed using a resin impregnated glass fiber tape winding process that allows rapid wrapping of primarily axially oriented fibers onto a tapered mandrel, with tapered wall thickness. The ring winder/transverse filament tape process combination was used for the first time on this program to produce entire rotor blade structures. This approach permitted the complete blade to be wound on stationary mandrels, an improvement which alleviated some of the tooling and process problems encountered on previous composite blade programs.

Precision heat forming of tetrafluoroethylene tubing

An invention that provides a method of altering the size of tetrafluoroethylene tubing which is only available in limited combination of wall thicknesses and diameter are discussed. The method includes the steps of sliding the tetrafluoroethylene tubing onto an aluminum mandrel and clamping the ends of the tubing to the mandrel by means of clamps. The tetrafluorethylene tubing and mandrel are then placed in a supporting coil which with the mandrel and tetrafluorethylene tubing are then positioned in a insulated steel pipe which is normally covered with a fiber glass insulator to smooth out temperature distribution therein. The entire structure is then placed in an event which heats the tetrafluorethylene tubing which is then shrunk by the heat to the outer dimension of the aluminum mandrel. After cooling the aluminum mandrel is removed from the newly sized tetrafluorethylene tubing by a conventional chemical milling process.

Light weight composites made from graphite fibers, glass, or man made materials held in an epoxy matrix, and their application to airframe design are reviewed. The Aircraft Energy Efficiency program is discussed. Characteristics of composites, acceptable risks, building parts and confidence, and aeroelastic tailoring are considered.

Testing of a high capacity research heat pipe

Tests were performed on a high-capacity channel-wick heat pipe to assess the transport limitations of v-grooves and the effects of boiling. The results showed that transport can vary significantly (less than 50 W) under similar conditions and the continuous boiling was observed at power levels as low as 40 W. In addition, some evidence was found to support the predictions using a groove transport model which shows that transport increases with lower groove densities and longer evaporators. However, due to transport variations, these results were not consistent throughout the program. When a glass fiber wick was installed over the grooves, a relatively low transport level was achieved (80 to 140 W). Based on these results and the identification of some potential causes for them, several design suggestions were recommended for reducing the possibility of boiling and improving groove transport.

Photo-orthotropic elasticity - A new technique for stress analysis of composites

This paper deals with the application of photoelastic methods to glass fiber reinforced plastics. The basic principles governing the photoelastic response in birefringent orthotropic composites are briefly reviewed. Then, three important aspects of photo-orthotropic elasticity, namely, photoelastic calibration, separation of principal stresses, and application to problems of engineering importance, are considered in detail. A new calibration specimen is proposed for determining the three independent photoelastic constants: an orthotropic half-plane subjected to a concentrated edge load. From the isochromatic response, the three stress-fringe values can be obtained by a least-squares procedure based on the theoretical stress distribution. Next, four methods of separating the principal stresses in birefringent composite models are proposed: the method of drilling small holes at the points of interest, the method of oblique incidence, the method of combining the transmitted photoelastic response with the reflected photoelastic response, and the method of birefringence dispersion.

Fabrication of Multi-Ply Birefringent Fibrous Composite Laminates

Fabrication method produces unidirectional, multi-ply, transparent birefringent fibrous composite laminates for use in macromechanical stress analysis conducted by means of anisotropic photoelasticity. New laminates glass-fiber-reinforced plastics for which matrix and fibers have same index of refraction. Method utilized in structural applications of composites.
