In Situ Synchrotron Micro-CT of Microballoon-Filled RTV Silicone During Thermal Decomposition

This work investigates the thermal decomposition of microballoon-filled room-temperature-vulcanizing (RTV) silicone using time-resolved synchrotron micro-CT at the Advanced Light Source. In situ imaging of constrained and unconstrained samples captures the evolution of the internal microstructure during heating, including material expansion, microballoon and void growth, tearing, pyrolysis, shrinkage, and increasing porosity. The measurements provide new insight into the mechanisms governing RTV degradation and generate three-dimensional data for future quantitative analysis and material-response model development.

Leveraging High-Level Synthesis to Migrate Motor Control Algorithms From Microcontroller to FPGA

As motor control algorithms become increasingly complex, traditional microcontroller-based implementations are reaching computational limits that prevent the controller from operating at the required speed. This paper presents a novel workflow leveraging High-Level Synthesis (HLS) to migrate motor control algorithms from a microcontroller implementation to a Field-Programmable Gate Array (FPGA) implementation. The proposed approach utilizes the free Vitis HLS software to automatically convert Embedded Coder-generated C code from a Simulink model into Hardware Description Language (HDL) code suitable for FPGA deployment.

Safe, High Power / Voltage Battery Design Challenges

NASA seeks safe, high performing battery module designs that can deliver 3C discharge rates continuously, achieve 160 Wh/kg, and is passively propagation resistant to a single cell thermal runaway event. One solution is presented that uses a patented oscillating heat pipe technology for thermal management. Combined with light weight packaging and a new commercially available gas permeable vent port, all 5 preliminary safety tests results performed to date are showing ample margins.

Spray Forming of NiTi and NiTiPd Shape-Memory Alloys

In the work to be presented, vacuum plasma spray forming has been used as a process to deposit and consolidate prealloyed NiTi and NiTiPd powders into near net shape actuators. Testing showed that excellent shape memory behavior could be developed in the deposited materials and the investigation proved that VPS forming could be a means to directly form a wide range of shape memory alloy components. The results of DSC characterization and actual actuation test results will be presented demonstrating the behavior of a Nitinol 55 alloy and a higher transition temperature NiTiPd alloy in the form of torque tube actuators that could be used in aircraft and aerospace controls.

Some Experiments on the Passage of High-Energy Protons in Dense Matter

A series of experiments designed to study the nuclear cascade resulting from the passage of 1 to 3 GeV protons in matter has been in progress at the Brookhaven Cosmotron. Preliminary results on the fluxes of fast neutrons (upper limits) and of strongly interacting particles above 50 MeV are summarized here (Fig. 1 and Table 1). The four cases studied are: 1-GeV protons on Fe, on chondritic material, and on C 5 H 8 O 2 , and 3-GeV protons on Fe.

Developmental and Cryogenic Thermal Vacuum (TVAC) Testing Lessons Learned

Developmental thermal vacuum (TVAC) testing is a critical step in maturing hardware designs and validating performance prior to flight qualification. Unlike qualification or acceptance testing, developmental testing provides flexibility to explore design margins, uncover integration challenges, and refine test approaches before formal verification activities begin. This presentation highlights the value of developmental testing while sharing common pitfalls encountered during developmental TVAC campaigns. Lessons learned from hands-on testing experience, including extensive developmental testing at cryogenic temperatures, will be shared in this presentation. Topics include test planning and preparation, instrumentation strategies, contamination control considerations, troubleshooting unexpected anomalies, and approaches for staying on schedule while meeting test objectives. The audience will gain practical insights and best practices that can improve test efficiency, reduce risk, and enhance the overall success of future developmental TVAC efforts.

High Velocity Oxygen Fuel Spraying of Erosion and Wear Resistant Coatings on Jet Engine Parts

High velocity oxygen fuel (HVOF) spraying is the most recent development in the field of thermal spraying. The importance of this technique for the repair and new part manufacturing of jet engine parts is rapidly increasing. The HVOF uses a supersonic oxygen-fuel flame to heat and accelerate the powder particles that form the coating. The high particle velocity results in a high density and a low porosity, a high bond strength, and a high macro and micro hardness of the coating. The high quality of the HVOF coatings makes it possible to use these coatings on high loaded, rotating parts in jet engines. This paper will highlight the use of HVOF processes to apply erosion resistant cermet coatings to high pressure compressor blades. These blades are exposed to severe erosion. Next to the D-gun process, HVOF spraying is the only nonproprietary technique that can be used to apply these high performance coatings. Also the use of the HVOF process to apply wear resistant coatings and superalloys to jet engine parts will be discussed. The difference between HVOF coatings and plasma sprayed coatings will be highlighted. During HVOF spraying, the parts are exposed to a high heat flow. Solutions to avoid overheating, especially of titanium parts, will be presented.

A new lead-acid battery for high pulse power applications

The development of new electronically conductive materials which can withstand the environment of the positive plates has made possible the construction of a high pulse power sealed bipolar lead-acid battery. The new battery is described and its advantages over other electrochemical systems are outlined. Performance projections show that the peak specific power of the battery can be as high as 90 kW/kg, and that a specific power of 5 kW/kg can be sustained over several thousand pulses.
