Assessment of pollution prevention and control technology for plating operations

The National Center for Manufacturing Sciences (NCMS) is sponsoring an on-going project to assess pollution prevention and control technology available to the plating industry and to make this information available to those who can benefit from it. Completed project activities include extensive surveys of the plating industry and vendors of technologies and an indepth literature review. The plating industry survey was performed in cooperation with the National Association of Metal Finishers. The contractor that conducted the surveys and prepared the project products was CAI Engineering. The initial products of the project were made available in April, 1994. These products include an extensive report that presents the results of the surveys and literature review and an electronic database. The project results are useful for all those associated with pollution prevention and control in the plating industry. The results show which treatment, recovery and bath maintenance technologies have been most successful for different plating processes and the costs for purchasing and operating these technologies. The project results also cover trends in chemical substitution, the identification of compliance-problem pollutants, sludge generation rates, off-site sludge recovery and disposal options, and many other pertinent topics.

Cadmium plating replacements

The Boeing Company has been searching for replacements to cadmium plate. Two alloy plating systems seem close to meeting the needs of a cadmium replacement. The two alloys, zinc-nickel and tin-zinc are from alloy plating baths; both baths are neutral pH. The alloys meet the requirements for salt fog corrosion resistance, and both alloys excel as a paint base. Currently, tests are being performed on standard fasteners to compare zinc-nickel and tin-zinc on threaded hardware where cadmium is heavily used. The Hydrogen embrittlement propensity of the zinc-nickel bath has been tested, and just beginning for the tin-zinc bath. Another area of interest is the electrical properties on aluminum for tin-zinc and will be discussed. The zinc-nickel alloy plating bath is in production in Boeing Commercial Airplane Group for non-critical low strength steels. The outlook is promising that these two coatings will help The Boeing Company significantly reduce its dependence on cadmium plating.

Buckling and Postbuckling Behavior of Laminated Composite Plates With a Cutout

This paper addresses the effects of a cutout on the buckling and postbuckling behavior of rectangular plates made of advanced composite materials. An overview of past research is presented, and several key findings and behavioral characteristics are discussed. These findings include the effects of cutout size, shape, eccentricity, and orientation; plate aspect and slenderness ratios; loading and boundary conditions; and plate orthotropy and anisotropy. Some overall important findings of these studies are that plates that have a cutout can buckle at loads higher than the buckling loads for corresponding plates without a cutout and can exhibit substantial postbuckling load-carrying capability. In addition, laminate construction, coupled with cutout geometry, offers a viable means for tailoring structural response.

Buckling Behavior of Long Anisotropic Plates Subjected to Combined Loads

A parametric study of the buckling behavior of infinitely long symmetrically laminated anisotropic plates subjected to combined loads is presented. The study focuses on the interaction of a stable subcritical secondary loading state of constant magnitude and a primary destabilizing load that is increased in magnitude until buckling occurs. The loads considered are uniform axial compression, pure inplane bending, transverse tension and compression, and shear. Results obtained using a special purpose plates with a significant potential for reducing structural nondimensional analysis that is well suited for parametric studies are presented for clamped and simply supported plates. In particular, results are presented for a (+/- 45)(sub s) graphite-epoxy laminate, and generic buckling design charts are presented for a wide range of non-dimensional parameters that are applicable to a broad class of laminate constructions. These results show the effects of flexural orthotropy and flexural anisotropy on plates subjected to various combined loading conditions. An important finding of the present study is that the effect of flexural anisotropy herein as flexural anisotropy on the buckling resistance of a plate can be increased significantly for certain types of combined loads.

Analysis and Testing of Plates with Piezoelectric Sensors and Actuators

Piezoelectric material inherently possesses coupling between electrostatics and structural dynamics. Utilizing linear piezoelectric theory results in an intrinsically coupled pair of piezoelectric constitutive equations. One equation describes the direct piezoelectric effect where strains produce an electric field and the other describes the converse effect where an applied electrical field produces strain. The purpose of this study is to compare finite element analysis and experiments of a thin plate with bonded piezoelectric material. Since an isotropic plate in combination with a thin piezoelectric layer constitutes a special case of a laminated composite, the classical laminated plate theory is used in the formulation to accommodated generic laminated composite panels with multiple bonded and embedded piezoelectric layers. Additionally, the von Karman large deflection plate theory is incorporated. The formulation results in laminate constitutive equations that are amiable to the inclusion of the piezoelectric constitutive equations yielding in a fully electro-mechanically coupled composite laminate. Using the finite element formulation, the governing differential equations of motion of a composite laminate with embedded piezoelectric layers are derived. The finite element model not only considers structural degrees of freedom (d.o.f.) but an additional electrical d.o.f. for each piezoelectric layer. Comparison between experiment and numerical prediction is performed by first treating the piezoelectric as a sensor and then again treating it as an actuator. To assess the piezoelectric layer as a sensor, various uniformly distributed pressure loads were simulated in the analysis and the corresponding generated voltages were calculated using both linear and nonlinear finite element analyses. Experiments were carried out by applying the same uniformly distributed loads and measuring the resulting generated voltages and corresponding maximum plate deflections. It is found that a highly nonlinear relationship exists between maximum deflection and voltage versus pressure loading. In order to assess comparisons of predicted and measured piezoelectric actuation, sinusoidal excitation voltages are simulated/applied and maximum deflections are calculated/measured. The maximum deflection as a function of time was determined using the linear finite elements analysis. Good correlation between prediction and measurement was achieved in all cases.

The Longitudinal Aerodynamic Characteristics of a Sweptback Wing-Body Combination With and Without End Plates at Mach Numbers from 0.40 to 0.93

An investigation was made at high subsonic speeds in the Langley high-speed 7- by 10-foot tunnel to determine the effect of end plates on the longitudinal aerodynamic characteristics of a sweptback wing-body combination with and without drooped chord-extensions. The wing had 45 deg sweepback of the quarter-chord line, an aspect ratio of 4, a taper ratio of 0.3, and NACA 65AO06 airfoil sections parallel to the plane of symmetry, and was mounted near the rear of a body of revolution having a fineness ratio of approximately 8. The results indicated that the addition of the end plates to either the wing with drooped chord-extensions or to the wing without drooped chord-extensions slightly increased the lift in the low angle-of-attack range but slightly decreased the lift at moderate and high angles of attack. The addition of the end plates to the wing without the chord-extensions caused a small increase in the maximum lift-drag ratio at Mach numbers below 0.65 and a slight decrease at the higher Mach numbers; however, for the addition of the end plates to the wing with the chord- extensions the maximum lift-drag ratio was slightly decreased below a Mach number of 0.88, while a slight increase occurred for the higher Mach numbers. The addition of the end plates to the wings with and without the chord-extensions caused the static longitudinal stability to increase considerably for all Mach numbers; however, only a slight reduction in the aerodynamic-center variation with Mach number was observed.

Static and Vibration Analyses of General Wing Structures Using Equivalent Plate Models

An efficient method, using equivalent plate model, is developed for studying the static and vibration analyses of general built-up wing structures composed of skins, spars, and ribs. The model includes the transverse shear effects by treating the built-up wing as a plate following the Reissner-Mindlin theory, the so-called First-order Shear Deformation Theory (FSDT). The Ritz method is used with the Legendre polynomials being employed as the trial functions. This is in contrast to previous equivalent plate model methods which have used simple polynomials, known to be prone to numerical ill-conditioning, as the trial functions. The present developments are evaluated by comparing the results with those obtained using MSC/NASTRAN, for a set of examples. These examples are: (i) free-vibration analysis of a clamped trapezoidal plate with (a) uniform thickness, and (b) non-uniform thickness varying as an airfoil, (ii) free-vibration and static analyses (including skin stress distribution) of a general built-up wing, and (iii) free-vibration and static analyses of a swept-back box wing. The results obtained by the present equivalent plate model are in good agreement with those obtained by the finite element method.

Design Evaluation Using Finite Element Analysis of Cooled Silicon Nitride Plates for a Turbine Blade Application

Two- and three-dimensional finite element analyses were performed on uncoated and thermal barrier coated (TBC) silicon nitride plates with and without internal cooling by air. Steady-state heat-transfer analyses were done to optimize the size and the geometry of the cooling channels to reduce thermal stresses, and to evaluate the thermal environment experienced by the plate during burner rig testing. The limited experimental data available were used to model the thermal profile exerted by the flame on the plate. Thermal stress analyses were performed to assess the stress response due to thermal loading. Contours for the temperature and the representative stresses for the plates were generated and presented for different cooling hole sizes and shapes. Analysis indicates that the TBC experienced higher stresses, and the temperature gradient was much reduced when the plate was internally cooled by air. The advantages and disadvantages of several cooling channel layouts were evaluated.

Friction Stir Welding of Curved Plates

Friction stir welding (FSW) is a remarkable technology for making butt and lap joints in aluminum alloys. The process operates by passing a rotating tool between two closely butted plates. This process generates heat and the heated material is stirred from both sides of the plates to generate a high quality weld. Application of this technique has a very broad field for NASA. In particular, NASA is interested in using this welding process to manufacture tanks and curved elements. Therefore, this research has been oriented to the study the FSW of curved plates. The study has covered a number of topics that are important in the model development and to uncover the physical process involve in the welding itself. The materials used for the experimental welds were as close to each other as we could possibly find, aluminum 5454-0 and 5456-0 with properties listed at http://matweb.com. The application of FSW to curved plates needs to consider the behavior that we observed in this study. There is going to be larger force in the normal direction (Fz) as the curvature of the plate increases. A particular model needs to be derived for each material and thickness. A more complete study should also include parameters such as spin rate, tool velocity, and power used. The force in the direction of motion (Fx) needs to be reconsidered to make sure of its variability with respect to other parameters such as velocity, thickness, etc. It seems like the curvature does not play a role in this case. Variations in temperature were found with respect to the curvature. However, these changes seem to be smaller than the effect on Fz. The temperatures were all below the melting point. We understand now that the process of FSW produces a three dimensional flow of material that takes place during the weld. This flow needs to be study in a more detailed way to see in which directions the flow of material is stronger. It could be possible to model the flow using a 2-dimensional model in the particular directions where the flow moves faster. More experimental information is required to enrich the knowledge about FSW, and from this point, derive useful mathematical formulas to optimize the process and the design of the machines that will perform it. More experiments and experimental equipment are required to uncover the mathematics of the process.

Applications of a General Finite-Difference Method for Calculating Bending Deformations of Solid Plates

This paper reports the findings of an investigation of a finite - difference method directly applicable to calculating static or simple harmonic flexures of solid plates and potentially useful in other problems of structural analysis. The method, which was proposed in doctoral thesis by John C. Houbolt, is based on linear theory and incorporates the principle of minimum potential energy. Full realization of its advantages requires use of high-speed computing equipment. After a review of Houbolt's method, results of some applications are presented and discussed. The applications consisted of calculations of the natural modes and frequencies of several uniform-thickness cantilever plates and, as a special case of interest, calculations of the modes and frequencies of the uniform free-free beam. Computed frequencies and nodal patterns for the first five or six modes of each plate are compared with existing experiments, and those for one plate are compared with another approximate theory. Beam computations are compared with exact theory. On the basis of the comparisons it is concluded that the method is accurate and general in predicting plate flexures, and additional applications are suggested. An appendix is devoted t o computing procedures which evolved in the progress of the applications and which facilitate use of the method in conjunction with high-speed computing equipment.

The Spacelab 3 simulation: basis for a model of growth plate response in microgravity in the rat

Data from Spacelab 3 (SL3) suggested that spaceflight significantly reduces the activity of the rat tibial growth plate. Animal processing after SL3 began twelve hours post-landing, so data reflect post-flight re-adaptation in addition to spaceflight effects. To determine if a twelve-hour period of weight bearing after seven days of unloading could affect the physes of spaceflown rats, the present study assessed the growth plate response to unloading with or without a reloading period. Rats were subjected to hind-limb suspension for seven days and then euthanized, with or without twelve hours of reloading. Activity of the growth plate was assessed by morphometric analysis. Rats suspended without reloading had reserve zone (RZ) height greater than controls, and shorter hypertrophy/calcification zone (HCZ) with fewer cells. The greater RZ was associated with a larger cell area, indicating a possible mitotic delay or secretion defect. Twelve hours of reloading decreased RZ height and cell number, and restored the number of cells in HCZ to control values, but the number of cells in the proliferative zone and height in HCZ were reduced. These results suggest the rebound response to preserve/restore skeletal function after a period of unloading involves an acceleration of growth associated with a decreased cell cycle time in PZ. Changes during the reloading period in this simulation support our hypothesis that the effects of spaceflight on SL3 growth plates were altered by changes that occurred post-landing. The similarities in response to unloading by suspension or during spaceflight are used to propose a model of growth plate response during spaceflight.

AE Source Orientation by Plate Wave Analysis

Lead breaks (Hsu-Neilsen source) were used to generate simulated acoustic emission signals in an aluminum plate at angles of 0, 30, 60, and 90 degrees with respect to the plane of the plate. This was accomplished by breaking the lead on slots cut into the plate at the respective angles. The out-of-plane and in-plane displacement components of the resulting signals were detected by broad band transducers and digitized. Analysis of the waveforms showed them to consist of the extensional and flexural plate modes. The amplitude of both components of the two modes was dependent on the source orientation angle. This suggests that plate wave analysis may be used to determine the source orientation of acoustic emission sources.

The Heat Transfer to a Plate in Flow at High Speed

The heat transfer in the laminar boundary layer of a heated plate in flow at high speed can be obtained by integration of the conventional differential equations of the boundary layer, so long as the material values can be regarded as constant. This premise is fairly well satisfied at speeds up to about twice the sonic speed and at not excessive temperature rise of the heated plate. The general solution of the equation includes Pohlhausen's specific cases of heat transfer to a plate at low speeds and of the plate thermometer. The solution shows that the heat transfer coefficient at high speed must be computed with the same equation as at low speed, when it is referred to the difference of the wall temperature of the heated plate in respect to its "natural temperature." Since this fact follows from the linear structure of the differential equation describing the temperature field, it is equally applicable to the heat transfer in the turbulent boundary layer.

Progressive Fracture of Laminated Fiber-Reinforced Composite Stiffened Plate Under Pressure

S-Glass/epoxy laminated fiber-reinforced composite stiffened plate structure with laminate configuration (0/90)5 was simulated to investigate damage and fracture progression, under uniform pressure. For comparison reasons a simple plate was examined, in addition with the stiffened plate. An integrated computer code was used for the simulation. The damage initiation began with matrix failure in tension, continuous with damage and/or fracture progression as a result of additional matrix failure and fiber fracture and followed by additional interply delamination. Fracture through the thickness began when the damage accumulation was 90%. After that stage, the cracks propagate rapidly and the structures collapse. The collapse load for the simple plate is 21.57 MPa (3120 psi) and for the stiffened plate 25.24 MPa (3660 psi).

Frequency Response of an Aircraft Wing with Discrete Source Damage Using Equivalent Plate Analysis

An equivalent plate procedure is developed to provide a computationally efficient means of matching the stiffness and frequencies of flight vehicle wing structures for prescribed loading conditions. Several new approaches are proposed and studied to match the stiffness and first five natural frequencies of the two reference models with and without damage. One approach divides the candidate reference plate into multiple zones in which stiffness and mass can be varied using a variety of materials including aluminum, graphite-epoxy, and foam-core graphite-epoxy sandwiches. Another approach places point masses along the edge of the stiffness-matched plate to tune the natural frequencies. Both approaches are successful at matching the stiffness and natural frequencies of the reference plates and provide useful insight into determination of crucial features in equivalent plate models of aircraft wing structures.

An East to West Mineralogical Trend in Mars Exploration Rover Spirit Moessbauer Spectra of Home Plate

Home Plate is a light-toned plateau approx.90 m in diameter within the Inner Basin of the Columbia Hills in Gusev crater on Mars. It is the most extensive exposure of layered bedrock encountered by Spirit to date, and it is composed of clastic rocks of moderately altered alkali basalt composition, enriched in some highly volatile elements. Textural observations suggest an explosive origin and geochemical observations favor volcanism, probably a hydrovolcanic explosion [1]. Since it first arrived at Home Plate on sol 744, Spirit has circumnavigated the plateau (Fig. 1) and is now, since sol 1410, resting at its Winter Haven 3 location at the north end of Home Plate. Results: The MER Moessbauer spectrometers determine Fe oxidation states, identify Fe-bearing mineral phases and quantify the distribution of Fe among oxidation states and mineral phases [2]. Moessbauer spectra of Home Plate bedrock were obtained in five different locations from nine different targets (Fig. 1): Barnhill Ace, Posey Manager, and James Cool Papa Bell Stars at the northwest side of Home Plate; Pesapallo, June Emerson, and Elizabeth Emery on the east side; Texas Chili on the south side; Pecan Pie on the west side; and Chanute on the north side.

Testing and Calibration of Phase Plates for JWST Optical Simulator

Three phase plates were designed to simulate the JWST segmented primary mirror wavefront at three on-orbit alignment stages: coarse phasing, intermediate phasing, and fine phasing. The purpose is to verify JWST's on-orbit wavefront sensing capability. Amongst the three stages, coarse alignment is defined to have piston error between adjacent segments being 30 m to 300 m, intermediate being 0.4 m to 10 m, and fine is below 0.4 m. The phase plates were made of fused silica, and were assembled in JWST Optical Simulator (OSIM). The piston difference was realized by the thickness difference of two adjacent segments. The two important parameters to phase plates are piston and wavefront errors. Dispersed Fringe Sensor (DFS) method was used for initial coarse piston evaluation, which is the emphasis of this paper. Point Diffraction Interferometer (PDI) is used for fine piston and wavefront error. In order to remove piston's 2 pi uncertainty with PDI, three laser wavelengths, 640nm, 660nm, and 780nm, are used for the measurement. The DHS test setup, analysis algorithm and results are presented. The phase plate design concept and its application (i.e. verifying the JWST on-orbit alignment algorithm) are described. The layout of JWST OSIM and the function of phase plates in OSIM are also addressed briefly.

A Study of the Efficiency of High-strength, Steel, Cellular-core Sandwich Plates in Compression

Structural efficiency curves are presented for high-strength, stainless-steel, cellular-core sandwich plates of various proportions subjected to compressive end loads for temperatures of 80 F and 600 F. Optimum proportions of sandwich plates for any value of the compressive loading intensity can be determined from the curves. The efficiency of steel sandwich plates of optimum proportions is compared with the efficiency of solid plates of high-strength steel and aluminum and titanium alloys at the two temperatures.
