ICME for NASA Aerospace Applications: Batteries for Electric Aviation

NASA’s approach to computational materials modeling is detailed in the NASA Vision 2040 Roadmap for Multiscale Modeling and Simulation of Materials and Systems. This report is in the spirit of national initiatives such as the Material Genome Initiative (MGI), Integrated Computational Materials Engineering (ICME), and others. We utilize a combination of fundamental modeling, computational high-throughput screening, and data science methods, e.g., machine learning, are used to find innovative solutions to NASA or national technology challenges. Applications of interest are wide ranging from advanced alloys to batteries to coatings, among others. In this talk, we present three examples for recent work related to NASA applications. First, doping advanced sulfur battery cathodes with selenium boosts electrical conductivity important for electric aircraft applications. First principles calculations will be discussed that result in compositional design maps for these materials. Second, development of icephobic coatings is important to mitigate safety hazards associated with icing for aircraft. Molecular dynamics simulations are reported for ice-surface interfaces to understand adhesion mechanisms and help screen optimal ice-phobic coatings. Third, shape memory alloys have numerous applications as actuators, superelastic materials, etc. for aerospace. We report machine learning models that predict martensitic transition temperatures across a broad swath of compositional space.

A new controller for battery-powered electric vehicles

This paper describes the development, under a NASA/DOE contract, of a new concept for efficient and reliable control of battery-powered vehicles. It avoids the detrimental effects of pulsed-power controllers like the SCR 'chopper' by using rotating machines to meter continuous currents to the traction motor. The concept is validated in a proof-of-principle demonstration system and a complete vehicle is simulated on an analog computer. Test results show exceptional promise for a full-scale system. Optimum control strategies to minimize controller weight are developed by means of the simulated vehicle. The design for an Engineering Model is then prepared in the form of a practical, compact two-bearing package with forced air cooling. Predicted performance is outstanding, with controller efficiency of over 90% at high speed.

Sensor-based Prognostics for Safe Batteries for Electric Aircraft

With a new start awarded under CAS for Fiscal Year 2020, the Sensor-based Prognostics to Avoid Runaway Reactions and Catastrophic Ignition project, or SPARRCI, aims to eliminate safety risks of lithium-ion and next-generation lithium-based batteries. SPARRCI is taking a deeper dive into the inner workings of battery cells by introducing miniature multifunctional sensors within the cells to detect early signs of failure. Combined with nondestructive evaluation techniques to gather complementary battery health data, battery data will be monitored in real-time via prognostics which will ultimately be able to identify when the cell is exhibiting abnormal behavior bordering on failure, with the ability to provide early warning such that the battery may be taken offline prior to catastrophic failure events.

The requirements for batteries for electric vehicles

The paper reassesses the role of electric vehicles in the modern transportation system and their potential impact on oil consumption. Three major factors determining the size of this impact are discussed: the market potential, the date of introduction, and the rate of consumer acceptance. The strategy of selecting the battery type for an urban car to introduce in coming years is analyzed. The results of the analysis suggest that the research and development emphasis should be placed on near- and mid-term battery technology. From the standpoint of maximizing both the cumulative impact and the benefits derived in the year 2000, however, a strategy of early introduction of near-term and mid-term cars followed by the far-term vehicles seems to produce the optimum result.

Application of System-Theoretic Process Analysis (STPA) to a NASA Concept Electric Aircraft Battery System

System-Theoretic Process Analysis (STPA) is a systems-based hazard analysis method that identifies unsafe interactions and control deficiencies in complex systems but has been rarely used for NASA programs in favor of more well-established hazard analyses. To evaluate its applicability, a NASA Safety and Mission Assurance (SMA) team applied the STPA method to an early-stage hybrid electrified aircraft concept, focusing on the energy storage system and electric powertrain. Objectives include assessing STPA’s value relative to traditional methods and its suitability for early design phases. Activities include team training, system review, detailed STPA execution, and comparison with traditional analyses. Findings show STPA provides a structured, comprehensive hazard evaluation and can identify additional risks by expanding analysis boundaries. However, traditional methods can yield similar results when applied rigorously, though they typically require more mature designs. Overall, STPA is a valuable addition, particularly for early development, informing safety requirements and supporting preliminary hazard analyses. Further pilot applications are recommended.

Assessment of alternative power sources for mobile mining machinery

Alternative mobile power sources for mining applications were assessed. A wide variety of heat engines and energy systems was examined as potential alternatives to presently used power systems. The present mobile power systems are electrical trailing cable, electrical battery, and diesel - with diesel being largely limited in the United States to noncoal mines. Each candidate power source was evaluated for the following requirements: (1) ability to achieve the duty cycle; (2) ability to meet Government regulations; (3) availability (production readiness); (4) market availability; and (5) packaging capability. Screening reduced the list of candidates to the following power sources: diesel, stirling, gas turbine, rankine (steam), advanced electric (batteries), mechanical energy storage (flywheel), and use of hydrogen evolved from metal hydrides. This list of candidates is divided into two classes of alternative power sources for mining applications, heat engines and energy storage systems.

Advanced dc motor controller for battery-powered electric vehicles

A motor generation set is connected to run from the dc source and generate a voltage in the traction motor armature circuit that normally opposes the source voltage. The functional feasibility of the concept is demonstrated with tests on a Proof of Principle System. An analog computer simulation is developed, validated with the results of the tests, applied to predict the performance of a full scale Functional Model dc Controller. The results indicate high efficiencies over wide operating ranges and exceptional recovery of regenerated energy. The new machine integrates both motor and generator on a single two bearing shaft. The control strategy produces a controlled bidirectional plus or minus 48 volts dc output from the generator permitting full control of a 96 volt dc traction motor from a 48 volt battery, was designed to control a 20 hp traction motor. The controller weighs 63.5 kg (140 lb.) and has a peak efficiency of 90% in random driving modes and 96% during the SAE J 227a/D driving cycle.

Toward Realizing the Potential of Practical Li-O2 Batteries for Electric Aircraft

Electrochemical power sources based on the Li-O2 couple have potential to achieve more than two-times the specific energy that is achievable with state-of-the-art Li-ion technologies. Despite considerable research, significant practical limitations continue to impede the successful realization of the Li-O2 electrochemistry as a power source in electric and hybrid-electric aviation. In practice, power capability and cycle life present formidable challenges. In this work, projections are presented for Li-O2prismatic cells with lightweight construction and the effect of cathode-limited capacity and discharge rate on specific energy and power are presented.
