Integration becomes the name of the OTV game

Since 1981, NASA has been supporting an Orbit Transfer Vehicle (OTV) propulsion technology development program which encompasses the efforts of three major engine manufacturers. A thrust variability ratio of 30:1 has been stipulated for the baseline 520 lbf-sec/lbm engines, in order to yield the versatility needed for low acceleration missions, orbit-transfer missions, and aeromaneuvering tasks. These goals may not be reachable either individually or collectively; the program supports generic technology benefitting all three engine concepts, as well as concept-specific technology. Engine/vehicle integration will determine the final configuration. The three engines under study differ as to turbomachinery types and operating speeds.

Progress report - Advanced cryogenic OTV engine technology

New technologies for space-based, reusable, throttleable, cryogenic orbit transfer propulsion are being evaluated. A variable-thrust (200 to 3000 lbF), 2000 psi chamber pressure, LO2/LH2 engine has been selected to demonstrate the 20-hour, 500-restart life goal, and a specific impulse in excess of 480 lbF-sec/lbM. The results of recent vehicle-engine integration analyses and the progress in design, fabrication, and testing are provided. Emphasis is placed on the following technology areas being investigated in support of the advanced engine design: LOX hydrostatic bearings; burn-resistant materials for high-pressure GOX turbines and valves; high surface-low flux annular combustion chambers for the dual propellant expander cycle; improved cooling approaches for high-pressure combustion chambers, new concepts in integrated controls; and engine health diagnostics.

An experimental data base for material selection and design of high-speed, high-pressure, oxygen turbomachinery

New technologies for space-based, reusable, throttleable, cryogenic, orbit transfer propulsion are being evaluated. A variable-thrust (200 to 3000 lbF), 2000 psi chamber pressure, LO2/LH2 engine has been selected to demonstrate the 20-hour, 500-restart life goal, and a specific impulse of 480 lbF-sec/lbM. The advanced design uses warm oxygen to power a fully integrated turbopump that delivers 4500 psi LO2. The selected engine cycle provides the following advantages over conventional expander cycle designs which use H2 to drive the LH2 and LO2 pumps; higher engine operating pressures and performance in a smaller envelope, lower turbine operating temperatures, elimination of interpropellant seals and purges, and an extended throttling range. The design approach and results of testing to characterize materials for use in high-pressure gaseous oxygen are discussed. Test methods include particle impact testing in a sonic-flow, hot GO2 streams and forced, high-speed friction rubbing testing. Materials are exposed to oxygen and nitrogen atmospheres at pressures of 100, 1000, and 3000 psi to identify separately the gas cooling effects from the metal oxidation effects at the rubbing surface. The selection of candidate design materials is based on an analytical parameter defined as the burn factor. Typical materials tested include carbon steel, stainless steel, nickel, copper, and monel alloys.

Radiation effect on rocket engine performance

The effects of radiation on the performance of modern rocket propulsion systems operating at high pressure and temperature were recognized as a key issue in the design and operation of various liquid rocket engines of the current and future generations. Critical problem areas of radiation coupled with combustion of bipropellants are assessed and accounted for in the formulation of a universal scaling law incorporated with a radiation-enhanced vaporization combustion model. Numerical algorithms are developed and the pertaining data of the Variable Thrust Engine (VTE) and Space Shuttle Main Engine (SSME) are used to conduct parametric sensitivity studies to predict the principal intercoupling effects of radiation. The analysis reveals that low enthalpy engines, such as the VTE, are vulnerable to a substantial performance set back by the radiative loss, whereas the performance of high enthalpy engines such as the SSME, are hardly affected over a broad range of engine operation. Additionally, combustion enhancement by the radiative heating of the propellant has a significant impact in those propellants with high absorptivity. Finally, the areas of research related with radiation phenomena in bipropellant engines are identified.

Space Shuttle Main Engine real time stability analysis

The Space Shuttle Main Engine (SSME) is a reusable, high performance, liquid rocket engine with variable thrust. The engine control system continuously monitors the engine parameters and issues propellant valve control signals in accordance with the thrust and mixture ratio commands. A real time engine simulation lab was installed at MSFC to verify flight software and to perform engine dynamic analysis. A real time engine model was developed on the AD100 computer system. This model provides sufficient fidelity on the dynamics of major engine components and yet simplified enough to be executed in real time. The hardware-in-the-loop type simulation and analysis becomes necessary as NASA is continuously improving the SSME technology, some with significant changes in the dynamics of the engine. The many issues of interfaces between new components and the engine can be better understood and be resolved prior to the firing of the engine. In this paper, the SSME real time simulation Lab at the MSFC, the SSME real time model, SSME engine and control system stability analysis, both in real time and non-real time is presented.

Experimental Investigation of Diffuser Pressure-ratio Control with Shock-positioning Limit on 28-inch Ram-jet Engine

The performance of a control system designed for variable thrust applications was determined in an altitude free-jet facility at various Mach numbers, altitudes and angles of attack for a wide range of engine operation. The results are presented as transient response characteristics for step disturbances in fuel flow and stability characteristics as a function of control constants and engine operating conditions. The results indicate that the control is capable of successful operation over the range of conditions tested, although variations in engine gains preclude optimum response characteristics at all conditions with fixed control constants.

A Revolutionary Lunar Space Transportation System Architecture Using Extraterrestrial Lox-augmented NTR Propulsion

The concept of a liquid oxygen (LOX)-augmented nuclear thermal rocket (NTR) engine is introduced, and its potential for revolutionizing lunar space transportation system (LTS) performance using extraterrestrial 'lunar-derived' liquid oxygen (LUNOX) is outlined. The LOX-augmented NTR (LANTR) represents the marriage of conventional liquid hydrogen (LH2)-cooled NTR and airbreathing engine technologies. The large divergent section of the NTR nozzle functions as an 'afterburner' into which oxygen is injected and supersonically combusted with nuclear preheated hydrogen emerging from the NTR's choked sonic throat: 'scramjet propulsion in reverse.' By varying the oxygen-to-fuel mixture ratio (MR), the LANTR concept can provide variable thrust and specific impulse (Isp) capability with a LH2-cooled NTR operating at relatively constant power output. For example, at a MR = 3, the thrust per engine can be increased by a factor of 2.75 while the Isp decreases by only 30 percent. With this thrust augmentation option, smaller, 'easier to develop' NTR's become more acceptable from a mission performance standpoint (e.g., earth escape gravity losses are reduced and perigee propulsion requirements are eliminated). Hydrogen mass and volume is also reduced resulting in smaller space vehicles. An evolutionary NTR-based lunar architecture requiring only Shuttle C and/or 'in-line' shuttle-derived launch vehicles (SDV's) would operate initially in an 'expandable mode' with NTR lunar transfer vehicles (LTV's) delivering 80 percent more payload on piloted missions than their LOX/LH2 chemical propulsion counterparts. With the establishment of LUNOX production facilities on the lunar surface and 'fuel/oxidizer' depot in low lunar orbit (LLO), monopropellant NTR's would be outfitted with an oxygen propellant module, feed system, and afterburner nozzle for 'bipropellant' operation. The LANTR cislunar LTV now transitions to a reusable mode with smaller vehicle and payload doubling benefits on each piloted round trip mission. As the initial lunar outposts grow to centralized bases and settlements with a substantial permanent human presence, a LANTR-powered shuttle capable of 36 to 24 hour 'one-way' trip times to the moon and back becomes possible with initial mass in low earth orbit (IMLEO) requirements of approximately 160 to 240 metric tons, respectively.

Combustion and flow modelling applied to the OMV VTE

A predictive tool for hypergolic bipropellant spray combustion and flow evolution in the OMV VTE (orbital maneuvering vehicle variable thrust engine) is described. It encompasses a computational technique for the gas phase governing equations, a discrete particle method for liquid bipropellant sprays, and constitutive models for combustion chemistry, interphase exchanges, and unlike impinging liquid hypergolic stream interactions. Emphasis is placed on the phenomenological modelling of the hypergolic liquid bipropellant gasification processes. An application to the OMV VTE combustion chamber is given in order to show some of the capabilities and inadequacies of this tool.

Overview of the Center for Advanced Space Propulsion

The mission of the Center for Advanced Space Propulsion (CASP), a Center for the Commercial Development of Space (CCDS), is to strengthen U.S. competitiveness in space technology, foster cooperative research with industry and government, assist industry in developing commercial products and services, and perform research in advanced space propulsion. Current areas of focus are (1) advanced chemical propulsion, including high area ratio nozzle performance, variable thrust engine performance, and spray combustion stability; (2) artificial intelligence propulsion applications, including health monitoring of rocket engines, fault pattern detection and diagnosis, and intelligent hypertext applications; (3) microgravity fluid management, including liquid storage and transfer, a subscale orbital fluid transfer experiment, and helical, two-phase flow; (4) electric propulsion, including magnetic annular arc thruster, ion thrustor, and electrostatic plasma accelerator; and (5) laser materials processing.

Characterization of Plasma Discharges in a High-Field Magnetic Tandem Mirror

High density magnetized plasma discharges in open-ended geometries, like Tandem Mirrors, have a variety of space applications. Chief among them is the production of variable Specific Impulse (I(sub sp)) and variable thrust in a magnetic nozzle. Our research group is pursuing the experimental characterization of such discharges in our high-field facility located at the Advanced Space Propulsion Laboratory (ASPL). These studies focus on identifying plasma stability criteria as functions of density, temperature and magnetic field strength. Plasma heating is accomplished by both Electron and Ion Cyclotron Resonance (ECR and ICR) at frequencies of 2-3 Ghz and 1-30 Mhz respectively, for both Hydrogen and Helium. Electron density and temperature has measured by movable Langmuir probes. Macroscopic plasma stability is being investigated in ongoing research.

Flight Results and Lessons Learned from the Starling Propulsion System

NASA’s Starling mission is a swarm of four 6U Cubesats flying in formation in Low Earth Orbit to demonstrate scalable swarm technologies, particularly related to crosslink networking. In order to maintain and modify their formation, the Starling spacecraft use a cold gas propulsion system called Hamlet, which provides each spacecraft with 30 m/s of delta-V, as well as attitude control during maneuvers. Hamlet is a fully self-contained system, incorporating propellant tanks, valves, nozzles, and control electronics. Most of the structure of Hamlet is a single piece of stereolithography-printed composite, which simplifies assembly and allows for unusual tank geometry that maximizes propellant volume in the allocated space. An extensive qualification campaign was conducted for Hamlet, including performance characterization that has been largely validated by in-flight measurements. Since the start of nominal mission operations in late summer 2023, Hamlet has conducted weekly or bi-weekly maneuvers of up to 0.29 m/s to assemble the swarm, maintain formation, and change swarm configurations as required by the experiments. Operations have not been without challenges, including a propellant leak on one unit and thrust variability issues on all four. This paper describes the design and implementation of Hamlet, as well as in-flight performance data, anomaly investigation and resolution, and lessons learned.

Static Investigation of a Multiaxis Thrust-Vectoring Nozzle With Variable Internal Contouring Ability

The thrust efficiency and vectoring performance of a convergent-divergent nozzle were investigated at static conditions in the model preparation area of the Langley 16-Foot Transonic Tunnel. The diamond-shaped nozzle was capable of varying the internal contour of each quadrant individually by using cam mechanisms and retractable drawers to produce pitch and yaw thrust vectoring. Pitch thrust vectoring was achieved by either retracting the lower drawers to incline the throat or varying the internal flow-path contours to incline the throat. Yaw thrust vectoring was achieved by reducing flow area left of the nozzle centerline and increasing flow area right of the nozzle centerline; a skewed throat deflected the flow in the lateral direction.

Quiet, clean short-haul experimental engine (QCSEE) test results from a 14 cm inlet for a variable pitch fan thrust reverser

A 1/13th scale model of the fan discharge duct was tested with a matrix of flare exlets. Exlets are flared fan nozzles configured for improved reverse flow inlet performance for reverse pitch fan applications. Results showed that a flare type exlet is an acceptable design for QCSEE, as indicated by high pressure recovery and low distortion performance.

Reverse-thrust technology for variable-pitch fan propulsion systems

Tests conducted to develop the technology necessary to meet the unique reverse-thrust performance requirements of a variable pitch fan propulsion system are discussed. The losses and distortion associated with the air entering the fan and core compressor from the rear of the engine, the direction of fan blade pitch rotation for best reverse-thrust aeroacoustic performance, and engine response and operating characteristics during forward- to reverse-thrust transients are among the factors studied. The test results of several scale fan models as well as a full-size variable pitch fan engine are summarized. Results show the following: a flared exhaust nozzle makes a good reverse-thrust inlet; acceptable core inlet duct recovery and distortion levels in reverse flow were demonstrated; adequate thrust levels were achieved; forward- to reverse-thrust response time achieved was better than the goal; thrust and noise levels strongly favor reverse through feather pitch; and finally, flight-type inlets make the establishment of reverse flow more difficult.

Optimum Interplanetary Rendezvous Trajectories With Powerlimited Vehicles

The optimum-thrust equations for both variable and constant thrust are presented. These thrust programs are used to generate rendezvous trajectories from the Earth to Mars for various flight times and launch dates during the years 1968-71. The manner in which the propulsion requirements vary with flight time and launch date are considered, and a comparison of vehicle performance using the variable- and constant-thrust programs is presented. The optimization of the pro- pulsion system parameters is discussed, and the existence of optimum launch dates is interpreted in terms of certain transversality conditions derivable from the calculus of variations. A brief comparison of the advanced propulsion vehicle and the ballistic vehicle propulsion requirements is made for Earth-Mars rendezvous trajectories. An appendix considering the analytical basis for this work is included.

Reverse thrust performance of the QCSEE variable pitch turbofan engine

Results of steady state reverse and forward to reverse thrust transient performance tests are presented. The original quiet, clean, short haul, experimental engine four segment variable fan nozzle was retested in reverse and compared with a continuous, 30 deg half angle conical exlet. Data indicated that the significantly more stable, higher pressure recovery flow with the fixed 30 deg exlet resulted in lower engine vibrations, lower fan blade stress, and approximately a 20 percent improvement in reverse thrust. Objective reverse thrust of 35 percent of takeoff thrust was reached. Thrust response of less than 1.5 sec was achieved for the approach and the takeoff to reverse thrust transients.
