Earth-to-orbit propulsion turbomachinery subsystem: Overview

The topics presented are covered in viewgraph form. The objectives are: (1) to develop the technology related to the turbomachinery systems of high performance rocket engines, which focuses on advanced design methodologies and concepts, develops high performance turbomachinery data bases, and validates turbomachinery design tools; and (2) specific turbomachinery subsystems and disciplines, which focus on turbine stages, pump stages, bearings, deals, structural dynamics, complex flow paths, materials, manufacturability, producibility, and inspectability, rotordynamics, and fatigue/fracture/life.

Comparison of secondary flows and boundary-layer accumulations in several turbine nozzles

An investigation was made of losses and secondary flows in three different turbine nozzle configurations in annular cascade. Appreciable outer shroud loss cores (passage vortices) were found to exist at the discharge of blades which had thickened suction surface boundary layers near the outer shroud. Blade designs having thinner boundary layers did not show such outer shroud loss cores, but indicated greater inward radial flow of low momentum air, in the wake loss is to this extent an indication of the presence or absence of radial flow. The blade wake was a combination of profile loss and low momentum air from the outer shroud, and the magnitude of the wake loss is to this extent an indication of the presence or absence of radial flow. At a high Mach number, shock-boundary-layer thickening on the blade suction surfaces provided an additional radial flow path for low momentum air, which resulted in large inner shroud loss regions accompanied by large deviations from design values of discharge angle. The design of fins for air-cooled cylinders

An analysis was made to determine the proportions of fins made of aluminum, copper, magnesium, and steel necessary to dissipate maximum quantities of heat for different fin widths, fin weights, and air-flow conditions. The analysis also concerns the determination of the optimum fin proportions when specified limits are placed on the fin dimensions. The calculation of the heat flow in the fins is based on experimentally verified, theoretical equations. The surface heat-transfer coefficients used with this equation were taken from previously reported experiments. In addition to the presentation of fin-design information, this investigation shows that optimum fin dimensions are inappreciably affected by the differences in air flow that are obtained with different air-flow arrangements or by small changes in the length of the air-flow path.

Correlation of Exhaust-Valve Temperatures with Engine Operating Conditions and Valve Design in an Air-Cooled Cylinder

A semiempirical equation correlating exhaust-valve temperatures with engine operating conditions and exhaust-valve design has been developed. The correlation is based on the theory correlating engine and cooling variables developed in a previous NACA report. In addition to the parameters ordinarily used in the correlating equation, a term is included in the equation that is a measure of the resistance of the complex heat-flow paths between the crown of the exhaust valve and a point on the outside surface of the cylinder head. A means for comparing exhaust valves of different designs with respect to cooling is consequently provided. The necessary empirical constants included in the equation were determined from engine investigations of a large air-cooled cylinder. Tests of several valve designs showed that the calculated and experimentally determined exhaust-valve temperatures were in good agreement.

Application of radial-equilibrium condition to axial-flow compressor and turbine design

Basic general equations governing the three-dimensional compressible flow of gas through a compressor or turbine are given in terms of total enthalpy, entropy, and velocity components of the gas. Two methods of solution are obtained for the simplified, steady axially symmetric flow; one involves the use of a number of successive planes normal to the axis of the machine and short distances apart, and the other involves only three stations for a stage in which an appropriate radial-flow path is used. Methods of calculation for the limiting cases of zero and infinite blade aspect ratios and an approximate method of calculation for finite blade aspect ratio are also given. In these methods, the blade loading and the shape of the annular passage wall may be arbitrarily specified.

A note on secondary flow in rotating radial channels

A general vector differential equation for the vorticity component parallel to a streamline is derived for steady, nonviscous, and incompressible flow in a rotating system. This equation is then simplified by restricting it to rotating radial channels and by making further simplifying assumptions. The simplified equation is used to solve for the secondary vorticity, the vorticity component parallel to the streamline, in three special cases involving different streamtube geometries; the results are presented in a series of figures. The secondary vorticity is shown to decrease with decreased absolute angular velocity of the fluid, decreased inlet total-pressure gradient, decreased length of relative flow path, and increased relative velocity.

Computing Flows Of Coolants In Turbomachines

Coolant Passage Flow (CPF) computer code developed to predict accurately coolant flow and heat transfer inside turbomachinery cooling passages (either radial or axial blading). Computes flow in one-inlet/one-outlet passage of any shape. Calculates rate of flow of coolant, temperature, pressure, velocity, and heat-transfer coefficients along passage. Integrates one-dimensional momentum and energy equations along defined flow path, taking into account change in area, addition or subtraction of mass, pumping, friction, and transfer of heat. Written in FORTRAN IV.

A CFD validation roadmap for hypersonic flows

A roadmap for computational fluid dynamics (CFD) code validation is developed. The elements of the roadmap are consistent with air-breathing vehicle design requirements and related to the important flow path components: forebody, inlet, combustor, and nozzle. Building block and benchmark validation experiments are identified along with their test conditions and measurements. Based on an evaluation criteria, recommendations for an initial CFD validation data base are given and gaps identified where future experiments would provide the needed validation data.

Check valve with poppet dashpot/frictional damping mechanism

An inline check valve for a flow line where the valve element is guided for inline travel forward and rearward of a valve sealing member and is spring biased to a closed sealing condition is presented. One of the guides for the valve element includes a dashpot housing with a bore and plunger member to control the rate of travel of the valve element in either direction, providing a guiding function. The plunger member is arranged with a dashpot ring to frictionally contact the dashpot bore and has an interior tortuous flow path from one side to the other side of the dashpot ring. The dashpot housing is not anchored to the valve body so that the valve can be functional even if the dashpot ring becomes jammed in the dashpot housing.

Performance model of a recirculating stack nickel hydrogen cell

A theoretical model of the nickel hydrogen battery cell has been utilized to describe the chemical and physical changes during charge and overcharge in a recirculating stack nickel hydrogen cell. In particular, the movement of gas and electrolyte have been examined as a function of the amount of electrolyte put into the cell stack during cell activation, and as a function of flooding in regions of the gas screen in this cell design. Additionally, a two-dimensional variation on this model has been utilized to describe the effects of non-uniform loading in the nickel-electrode on the movement of gas and electrolyte within the recirculating stack nickel hydrogen cell. The type of nonuniform loading that has been examined here is that associated with higher than average loading near the surface of the sintered nickel electrode, a condition present to some degree in many nickel electrodes made by electrochemical impregnation methods. The effects of high surface loading were examined primarily under conditions of overcharge, since the movement of gas and electrolyte in the overcharging condition was typically where the greatest effects of non-uniform loading were found. The results indicate that significant changes in the capillary forces between cell components occur as the percentage of free volume in the stack filled by electrolyte becomes very high. These changes create large gradients in gas-filled space and oxygen concentrations near the boundary between the separator and the hydrogen electrode when the electrolyte fill is much greater than about 95 percent of the stack free volume. At lower electrolyte fill levels, these gaseous and electrolyte gradients become less extreme, and shift through the separator towards the nickel electrode. Similarly, flooding of areas in the gas screen cause higher concentrations of oxygen gas to approach the platinum/hydrogen electrode that is opposite the back side of the nickel electrode. These results illustrate the need for appropriate pore size distributions, and the maintenance of both convective electrolyte and gas flow paths through the stack, if the recirculating stack nickel hydrogen cell design is to work properly.

CONFIG: Integrated engineering of systems and their operation

This article discusses CONFIG 3, a prototype software tool that supports integrated conceptual design evaluation from early in the product life cycle, by supporting isolated or integrated modeling, simulation, and analysis of the function, structure, behavior, failures and operations of system designs. Integration and reuse of models is supported in an object-oriented environment providing capabilities for graph analysis and discrete event simulation. CONFIG supports integration among diverse modeling approaches (component view, configuration or flow path view, and procedure view) and diverse simulation and analysis approaches. CONFIG is designed to support integrated engineering in diverse design domains, including mechanical and electro-mechanical systems, distributed computer systems, and chemical processing and transport systems.

Simplex turbopump design

Turbomachinery used in liquid rocket engines typically are composed of complex geometries made from high strength-to-weight super alloys and have long design and fabrication cycle times (3 to 5 years). A simple, low-cost turbopump is being designed in-house to demonstrate the ability to reduce the overall cost to $500K and compress life cycle time to 18 months. The simplex turbopump was designed to provide a discharge pressure of 1500 psia of liquid oxygen at 90 lbm/s. The turbine will be powered by gaseous oxygen. This eliminates the need for an inter-propellant seal typically required to separate the fuel-rich turbine gases from the liquid oxygen pump components. Materials used in the turbine flow paths will utilize existing characterized metals at 800 deg R that are compatible with a warm oxygen environment. This turbopump design would be suitable for integration with a 40 K pound thrust hybrid motor that provides warm oxygen from a tapped-off location to power the turbine. The preliminary and detailed analysis was completed in a year by a multiple discipline, concurrent engineering team. Manpower, schedule, and cost data were tracked during the process for a comparison to the initial goal. The Simplex hardware is the procurement cycle with the expectation of the first test to occur approximately 1.5 months behind the original schedule goal.

Computational fluid dynamics analysis in support of the simplex turbopump design

Simplex is a turbopump that is being developed at NASA/Marshall Space Flight Center (MSFC) by an in-house team. The turbopump consists of a single-stage centrifugal impeller, vaned-diffuser pump powered by a single-stage, axial, supersonic, partial admission turbine. The turbine is driven by warm gaseous oxygen tapped off of the hybrid motor to which it will be coupled. Rolling element bearings are cooled by the pumping fluid. Details of the configuration and operating conditions are given by Marsh. CFD has been used extensively to verify one-dimensional (1D) predictions, assess aerodynamic and hydrodynamic designs, and to provide flow environments. The complete primary flow path of the pump-end and the hot gas path of the turbine, excluding the inlet torus, have been analyzed. All CFD analyses conducted for the Simplex turbopump employed the pressure based Finite Difference Navier-Stokes (FDNS) code using a standard kappa-epsilon turbulence model with wall functions. More detailed results are presented by Garcia et. al. To support the team, loading and temperature results for the turbine rotor were provided as inputs to structural and thermal analyses, and blade loadings from the inducer were provided for structural analyses.

Relative performance comparison between baseline labyrinth and dual-brush compressor discharge seals in a T-700 engine test

In separate series of T-700 engine tests, direct comparisons were made between the forward-facing labyrinth and dual-brush compressor discharge seals. Compressor speeds to 43,000 rpm, surface speeds to 160 m/s (530 ft/s), pressures to 1 MPa (145 psi), and temperatures to 680 K (765 F) characterized these tests. The wear estimate for 40 hr of engine operations was less than 0.025 mm (0.001 in.) of the Haynes 25 alloy bristles running against a chromium-oxide-coated rub runner. The pressure drops were higher for the dual-brush than for the forward-facing labyrinth seal, implying better seal characteristics and engine performance for the brush seal. Modification of the secondary flow path requires that changes in cooling air and engine dynamics be accounted for.

Evaluating GCM land surface hydrology parameterizations by computing river discharges using a runoff routing model: Application to the Mississippi basin

To relate general circulation model (GCM) hydrologic output to readily available river hydrographic data, a runoff routing scheme that routes gridded runoffs through regional- or continental-scale river drainage basins is developed. By following the basin overland flow paths, the routing model generates river discharge hydrographs that can be compared to observed river discharges, thus allowing an analysis of the GCM representation of monthly, seasonal, and annual water balances over large regions. The runoff routing model consists of two linear reservoirs, a surface reservoir and a groundwater reservoir, which store and transport water. The water transport mechanisms operating within these two reservoirs are differentiated by their time scales; the groundwater reservoir transports water much more slowly than the surface reservior. The groundwater reservior feeds the corresponding surface store, and the surface stores are connected via the river network. The routing model is implemented over the Global Energy and Water Cycle Experiment (GEWEX) Continental-Scale International Project Mississippi River basin on a rectangular grid of 2 deg X 2.5 deg. Two land surface hydrology parameterizations provide the gridded runoff data required to run the runoff routing scheme: the variable infiltration capacity model, and the soil moisture component of the simple biosphere model. These parameterizations are driven with 4 deg X 5 deg gridded climatological potential evapotranspiration and 1979 First Global Atmospheric Research Program (GARP) Global Experiment precipitation. These investigations have quantified the importance of physically realistic soil moisture holding capacities, evaporation parameters, and runoff mechanisms in land surface hydrology formulations.

Shield For Flexible Pipe

Cylindrical shield designed to fit around flexible pipe to protect nearby workers from injury and equipment from damage if pipe ruptures. Designed as pressure-relief device. Absorbs impact of debris ejected radially from broken flexible pipe. Also redirects flow of pressurized fluid escaping from broken pipe onto flow path allowing for relief of pressure while minimizing potential for harm.

Compressor speeds to 43 000 rpm, surface speeds to 160 m/s (530 ft/s), pressures to 1 MPa (145 psi), and temperatures to 680 K (765 F) characterized these tests. The wear estimate for 46 hr of engine operations was less than 0.025 mm (0.001 in.) of the Haynes 25 alloy bristles running against a chromium-carbide-coated rub runner. The pressure drops were higher for the dual-brush seal than for the forward-facing labyrinth seal and leakage was lower-with the labyrinth seal leakage being 2-1/2 times greater-implying better seal characteristics, better secondary airflow distribution, and better engine performance (3 percent at high pressure to 5 percent at lower pressure) for the brush seal. (However, as brush seals wear down (after 500 to 1000 hr of engine operation), their leakage rates will increase.) Modification of the secondary flow path requires that changes in cooling air and engine dynamics be accounted for.
