High-throughput, in situ imaging of multi-layer powder-blown directed energy deposition with angled nozzle

Laser metal additive manufacturing (AM) has become an increasingly popular technology due to its flexibility in geometry and materials. As one of the commercialized additive processes, powder-blown directed energy deposition (DED) has been used in multiple industries such as aerospace, automotive, medical device, etc. However, a lack of fundamental understanding remains for this process, and many opportunities for alloy development and implementation can be identified. A high-throughput, in situ DED system capable of multi-layer builds that can address these issues is presented here. In this work, implications of layer heights and energy density are investigated through an extensive process parameter sweep, showcasing the power of a high-throughput setup while also discussing multi-layer interactions.

Identification of High-Frequency Transverse Acoustic Modes in Multi-Nozzle Can Combustors

Abstract High frequency thermoacoustic instabilities are problematic for lean-premixed gas turbines. Identifying which acoustic mode is being excited is important, in that it provides insight into potential mitigation measures and mechanical stress/life. However, the frequency spacing between modes becomes quite close for high frequency instabilities in a can combustor. This makes it difficult to distinguish between the modes (e.g., the first transverse mode vs. a higher order axial/mixed mode) based upon frequency calculations alone, which inevitably have uncertainties in boundary conditions, temperature profiles, and combustion response. This paper presents a methodology to simultaneously identify the acoustic mode shapes in the axial and azimuthal directions from acoustic pressure measurements. Multiple high temperature pressure transducers, located at distinct axial and azimuthal positions, are flush mounted in the combustor wall. The measured pressure oscillations from each sensor are then used to reconstruct the pressure distributions by using a least squares method in conjunction with a solution of a three dimensional wave equation. In order to validate the methodology, finite element method (FEM) calculations with estimated post-flame temperature is used to provide the candidate frequencies and corresponding mode shapes. The results demonstrate the reconstructed mode shapes and standing/spinning character of transverse waves, as well as the associated frequencies, both of which are consistent with the FEM predictions. Nodal line location was also extracted from the experimental data during the instabilities in the pressure data.

Design, Analysis, and Experimental Testing of Hydrogen Lean Direct Injection Nozzles at Elevated Pressure

Abstract There are many challenges of commissioning a hydrogen combustor into future gas turbine engines; especially regarding achieving emissions goals. Previously, Escudero et al. and Tran et al. conducted a study to adapt the liquid fuel Lean Direct Injection (LDI) concept from Jet-A to gaseous natural gas-hydrogen blends and pure hydrogen [1], [2]. Experimental data was collected at atmospheric conditions using a Box Behnken design of experiments. The design of experiments suggested that biasing the air split in favor of the inner air circuit and increasing the swirl strength of this inner air passage resulted in improved NOx emissions, while the inverse was true for stability, which was quantified by studying the lean blowoff point (LBO) [1], [2]. The trends revealed by the original experiment [1], [2] provided a design direction for further iterations of the experimental hardware. The study presented herein describes the further investigation of such LDI injectors through experimental methods and computational fluid dynamic (CFD) simulations at atmospheric conditions, which were used to identify potential flow behaviors driving enhanced emissions performance. Further evaluation of select injectors from both studies was then conducted at elevated pressures up to 6 atmospheres. The results from both experiments are presented in this study, which include flame observations, emissions measurements, and operational challenges. NOx emissions results are reported on a volume basis in ppmvd corrected to 15% O2 and corrected for fuel. A predictive model for relating NOx emissions to test conditions at atmospheric conditions show high significance to adiabatic flame temperature while little to no significance to fuel composition for the best performing configurations. The results illustrate the connection between atmospheric testing and testing elevated pressures. The design direction indicated by the initial tests and CFD results in promising configurations for implementation into a Multi-point LDI array.

High-Pressure, Low Temperature Composite Nozzles for Long-Term H2 Dispensing (Final Report)

Final report on evaluation of NanoSonic high pressure hydrogen hoses under CRADA 399. NanoSonic hose liners, fiber winding, and hose end crimp fittings were analyzed for material properties, design, and burst test performance. The hose burst pressures exceeded 100 MPa under -130C sub ambient conditions. Hose crimp fittings were found to have some defects from assembly that impacted burst pressures. The use of digital image correlation provided unique insight to the crimped fitting influence on the composite material and the winding pattern during burst testing.

Attempting to Develop the World’s Most Cost-Effective Metal 3D Printing Technology Through Industrial Adoption of a High-Temperature Electro-Magnetic Nozzle for 3D Printing and Computer Numerical Control Integration

This project aimed to make a practical system capable of sustained metal deposition in air engineered with industrial integration and controls. The Al-Ce wire feedstock was tailored with appropriate deposition and solidification properties for direct reactive interface printing (DRIP), and the goal was to integrate onto a Hybrid Manufacturing Technologies system for producing test parts without a controlled environment.
