Flat-plate solar-array project. Experimental process system development unit for producing semiconductor-grade silicon using the silane-to-silicon process

The engineering design, fabrication, assembly, operation, economic analysis, and process support R and D for an Experimental Process System Development Unit (EPSDU) are reported. About 95% of purchased equipment is received and will be reshipped to the West Coast location. The Data Collection System is completed. In the area of melting/consolidation, to the system using silicon powder transfer, melting and shotting on a pseudocontinuous basis is demonstrated. It is proposed to continue the very promising fluid bed work.

A deployment mechanism for the double roll-out flexible solar array on the space telescope

A roll-out flexible array which provides more than 4 kW of power for the space telescope was developed. The Array is configured as two wings. The deployment mechanism for each wing is based on flight-proven FRUSA design. Modifications have been incorporated to accommodate an increase in size and mission requirements. The assembly and operation of the deployment mechanism are described together with environmental and functional tests results.

Development of a process for high capacity arc heater production of silicon for solar arrays

A high temperature silicon production process using existing electric arc heater technology is discussed. Silicon tetrachloride and a reductant, liquid sodium, were injected into an arc heated mixture of hydrogen and argon. Under these high temperature conditions, a very rapid reaction occurred, yielding silicon and gaseous sodium chloride. Techniques for high temperature separation and collection of the molten silicon were developed. The desired degree of separation was not achieved. The electrical, control and instrumentation, cooling water, gas, SiCl4, and sodium systems are discussed. The plasma reactor, silicon collection, effluent disposal, the gas burnoff stack, and decontamination and safety are also discussed. Procedure manuals, shakedown testing, data acquisition and analysis, product characterization, disassembly and decontamination, and component evaluation are reviewed.

Experimental evaluation of the Battelle accelerated test design for the solar array at Mead, Nebraska

A previously developed test design for accelerated aging of photovoltaic modules was experimentally evaluated. The studies included a review of relevant field experience, environmental chamber cycling of full size modules, and electrical and physical evaluation of the effects of accelerated aging during and after the tests. The test results indicated that thermally induced fatigue of the interconnects was the primary mode of module failure as measured by normalized power output. No chemical change in the silicone encapsulant was detectable after 360 test cycles.

Low Angle Silicon Sheet Growth. Large Area Silicon Sheet Task Low Cost Solar Array Project

The results of a program to demonstrate the feasibility of a low angle silicon ribbon growth process are described. Twenty-six experimental runs were performed. Ribbons were grown at pull rates from 5 to 68 cm/min. Ribbon lengths up to 74 cm were grown while widths varied from 5 to 25 mm. Thicknesses varied from 0.6 to 2.5 mm, with typical values of about 1 mm.

Low-cost solar array project progress and plans

The considered project is part of the DOE Photovoltaic Technology and Market Development Program. This program is concerned with the development and the utilization of cost-competitive photovoltaic systems. The project has the objective to develop, by 1986, the national capability to manufacture low-cost, long-life photovoltaic arrays at production rates that will realize economies of scale, and at a price of less than $0.70/watt. The array performance objectives include an efficiency greater than 10% and an operating lifetime longer than 20 years. The objective of the silicon material task is to establish the practicality of processes for producing silicon suitable for terrestrial photovoltaic applications at a price of $14/kg. The large-area sheet task is concerned with the development of process technology for sheet formation. Low-cost encapsulation material systems are being developed in connection with the encapsulation task. Another project goal is related to the development of economical process sequences.

Analysis and evaluation in the production process and equipment area of the low-cost solar array project

It was found that the Solarex metallization design and process selection should be modified to yield substantially higher output of the 10 cm x 10 cm cells, while the Westinghouse design is extremely close to the optimum. In addition, further attention to the Solarex pn junction and base high/low junction formation processes could be beneficial. For the future efficiency improvement, it was found that refinement of the various minority carrier lifetime measurement methods is needed, as well as considerably increased sophistication in the interpretation of the results of these methods. In addition, it was determined that further experimental investigation of the Auger lifetime is needed, to conclusively determine the Auger coefficients for the direct Auger recombination at high majority carrier concentrations.

Flat-plate solar array project: Experimental process system development unit for producing semiconductor-grade silicon using the silane-to-silicon process

The process technology for the manufacture of semiconductor-grade silicon in a large commercial plant by 1986, at a price less than $14 per kilogram of silicon based on 1975 dollars is discussed. The engineering design, installation, checkout, and operation of an Experimental Process System Development unit was discussed. Quality control of scaling-up the process and an economic analysis of product and production costs are discussed.

Dilute plasma coupling currents to a high voltage solar array in weak magnetic fields

The plasma coupling current to an approximately 2000 sq cm array was measured for externally biased positive and negative voltages on the array to 1000 V in applied magnetic field strengths from 0 to 0.93 G. The plasma density varied from 2,000 to 1.3 million electrons/cu cm. It was found that the magnetic field primarily increased the plasma coupling current for negative biases. For positive bias, the current could increase or decrease depending on the voltage, field strength, and plasma density. It was also found that the plasma coupling current was not very sensitive to how the plane of the array was oriented relative to the magnetic field.

The Jet Propulsion Laboratory low-cost solar array project, 1974-1986

The overall objective of the photovoltaic program is to ensure that photovoltaic conversion systems play a significant role in the nation's energy supply by stimulating an industry capable of providing approximately 50 GWe of installed electricity generating capacity by the year 2000. In order to achieve this overall objective, several time-phased program goals have been defined. Near-term goals are to achieve photovoltaic flat-plate module or concentrator array prices of $2 per peak watt (1975 dollars) at an annual production rate of 20 peak megawatts in 1982. At this price level, energy costs should range from 100 to 200 mills/kwh. Mid-term goals are to achieve photovoltaic flat-plate module or concentrator array prices of $0.50 per peak watt (in 1975 dollars), and an annual production rate of 500 peak megawatts in 1986. Studies project that photovoltaic systems will begin to compete for both distributed and larger load-center utility-type applications and thereby open up significant markets for large-scale photovoltaic systems. Far term goals are to achieve the photovoltaic flat-plate module or concentrator array price goal of $0.10 to $0.30 per peak watt in 1990 (in 1975 dollars), and an annual production rate of 10 to 20 peak gigawatts in 2000. At this price range, energy cost should be in the range of 40 to 60 mills. kwh and be cost effective for utility applications. Achievement of these goals can make photovoltaic systems economically competitive with other energy sources for dispersed on-site applications as well as for central power generation.
