NASA Talks: Harsh Lunar Environments

NASA Talks - Exploration drives technology, and as NASA works toward sustained operations on the lunar surface for a permanent moonbase, it is critical to understand how the location drives what’s needed to accomplish these goals. This is especially important as we land on the lunar South Pole, which will be different and riskier than the previous Apollo landing sites. The thermal conditions will be much colder, the lighting environment is challenged with low sun angles, the regolith holds a charge in the plasma sheath, and the radiation is significantly higher than in low Earth orbit (LEO). Stephanie Sipila, Deputy Manager of Extravehicular Activity and Human Surface Mobility Program (EHP) Technology, Integration and Partnerships Office, provided knowledge and insight into the game-changing technologies NASA is exploring to mitigate these risks.

GPS on-orbit battery performance

Three batteries designed for the GPS system were evaluated. The batteries were wired together, and during the eclipse period were discharged through parallel diodes into a boost converter which then boosted the battery voltage up to the totally regulated bus voltage. Each battery, with a system life of approximately five years, had its own charger. During testing the battery was maintained or used on trickle charge. Data are presented for the battery capacity during the reconditioning. Raw data for each eclipse period and calculations for the average discharge voltage for each battery are given. Thermal cycling for one of the batteries and reconditioning cycles and regimes for all of the batteries are discussed. A reconditioning discharge curve is also given. The problem of temperature cycling in one of the batteries was resolved by redesigning the battery radiator system.

Synthetic battery cycling

The trend in energy storage is toward systems with high-voltage and high-power outputs. These conditions accentuate the cumulative effects of small differences in characteristics from cell to cell in any large multicell battery. These considerations are of particular concern with a number of emerging electrochemical concepts where convenient overcharge reactions do not exist. The use of interactive computer graphics is suggested as an aid in battery system development. Mathematical representations of simplistic but fully representative functions of many electrochemical concepts of current practical interest will permit battery-level charge and discharge phenomena to be analyzed in a qualitative manner prior to the assembly and testing of actual hardware. This technique will be a useful addition to the variety of tools available to the battery system designer as he bridges the gap between interesting single-cell life test data and reliable energy storage subsystems.

International Space Station Lithium-Ion Battery

The International Space Station (ISS) Electric Power System (EPS) currently uses Nickel-Hydrogen (Ni-H2) batteries to store electrical energy. The batteries are charged during insolation and discharged during eclipse. The Ni-H2 batteries are designed to operate at a 35 depth of discharge (DOD) maximum during normal operation in a Low Earth Orbit. Since the oldest of the 48 Ni-H2 battery Orbital Replacement Units (ORUs) has been cycling since September 2006, these batteries are now approaching their end of useful life. In 2010, the ISS Program began the development of Lithium-Ion (Li-ion) batteries to replace the Ni-H2 batteries and concurrently funded a Li-ion cell life testing project. This paper will include an overview of the ISS Li-Ion battery system architecture and the progress of the Li-ion battery design and development.

Battery selection for space experiments

This paper will delineate the criteria required for the selection of batteries as a power source for space experiments. Four basic types of batteries will be explored, lead acid, silver zinc, alkaline manganese and nickel cadmium. A detailed description of the lead acid and silver zinc cells while a brief exploration of the alkaline manganese and nickel cadmium will be given. The factors involved in battery selection such as packaging, energy density, discharge voltage regulation, and cost will be thoroughly examined. The pros and cons of each battery type will be explored. Actual laboratory test data acquired for the lead acid and silver zinc cell will be discussed. This data will include discharging under various temperature conditions, after three months of storage and with different types of loads. A description of the required maintenance for each type of battery will be investigated. The lifetime and number of charge/discharge cycles will be discussed.

Space Station battery system design and development

The Space Station Electric Power System will rely on nickel-hydrogen batteries in its photovoltaic power subsystem for energy storage to support eclipse and contingency operations. These 81-Ah batteries will be designed for a 5-year life capability and are configured as orbital replaceable units (ORUs), permitting replacement of worn-out batteries over the anticipated 30-year Station life. This paper describes the baseline design and the development plans for the battery assemblies, the battery ORUs and the battery system. Key elements reviewed are the cells, mechanical and thermal design of the assembly, the ORU approach and interfaces, and the electrical design of the battery system. The anticipated operational approach is discussed, covering expected performance as well as the processor-controlled charge management and discharge load allocation techniques. Development plans cover verification of materials, cells, assemblies and ORUs, as well as system-level test and analyses.

Experimental and analytical ion thruster research

The results of further spectroscopic studies on the plume from a 3 cm ion source operated on an argon propellant is reported on. In particular, it is shown that it should be possible to use the spectroscopic technique to measure the plasma density of the ion plume close to the grids, where it is difficult to use electrical probe measurements. How the technique, along with electrical probe measurements in the far downstream region of the plume, can be used to characterize the operation of a three-grid, 15 cm diameter thruster from NASA JPL is outlined. Pumping speed measurements on the Vacuum Research Facility have shown that this facility should be adequate for testing the JPL thruster at pressures in the low 10(exp -5) Torr range. Finally, we describe a simple analytical model which can be used to calculate the grid impingement current which results from charge-exchange collisions in the ion plume.

Discharge Transient Coupling in Large Space Power Systems

Experiments have shown that plasma environments can induce discharges in solar arrays. These plasmas simulate the environments found in low earth orbits where current plans call for operation of very large power systems. The discharges could be large enough to couple into the power system and possibly disrupt operations. Here, the general concepts of the discharge mechanism and the techniques of coupling are discussed. Data from both ground and flight experiments are reviewed to obtain an expected basis for the interactions. These concepts were applied to the Space Station solar array and distribution system as an example of the large space power system. The effect of discharges was found to be a function of the discharge site. For most sites in the array discharges would not seriously impact performance. One location at the negative end of the array was identified as a position where discharges could couple to charge stored in system capacitors. This latter case could impact performance.

NASA Engineering Safety Center NASA Aerospace Flight Battery Systems Working Group 2007 Proactive Task Status

In 2007, the NASA Engineering Safety Center (NESC) chartered the NASA Aerospace Flight Battery Systems Working Group to bring forth and address critical battery-related performance/manufacturing issues for NASA and the aerospace community. A suite of tasks identifying and addressing issues related to Ni-H2 and Li-ion battery chemistries was submitted and selected for implementation. The current NESC funded are: (1) Wet Life of Ni-H2 Batteries (2) Binding Procurement (3) NASA Lithium-Ion Battery Guidelines (3a) Li-Ion Performance Assessment (3b) Li-Ion Guidelines Document (3b-i) Assessment of Applicability of Pouch Cells for Aerospace Missions (3b-ii) High Voltage Risk Assessment (3b-iii) Safe Charge Rates for Li-Ion Cells (4) Availability of Source Material for Li-Ion Cells (5) NASA Aerospace Battery Workshop This presentation provides a brief overview of the tasks in the 2007 plan and serves as an introduction to more detailed discussions on each of the specific tasks.

International Space Station Lithium-Ion Battery Start-Up and Cycling

The International Space Station (ISS) primary Electric Power System (EPS) was originally designed to use Nickel-Hydrogen (Ni-H2) batteries to store electrical energy. The electricity for the ISS is generated by its solar arrays, which charge batteries during insolation for subsequent discharge during eclipse. The Ni-H2 batteries were designed to operate at a 35 depth of discharge (DOD) maximum during normal operation in a Low Earth Orbit. In 2010, the ISS Program began the development of Lithium-Ion (Li-Ion) batteries to replace Ni-H2 batteries approaching the end of their useful life and concurrently funded a Li-Ion ORU (Orbital Replacement Unit) and cell life testing project. The first set of 6 Li-ion battery replacements was launched in December 2016 and deployed in January 2017. This paper will discuss the Li-ion battery on-orbit cycling and the status of the Li-Ion cell and ORU life cycle testing.

A nickel-cadmium battery reconditioning circuit

The circuit presented is simple and small enough to be included in a typical battery charge/power control assembly, yet provides the advantage of a complete ground-type battery reconditioning discharge. Test results on the circuit when used to recondition two 24 cell, 20 A-h nickel-cadmium batteries are given. These results show that a battery reconditioned with this circuit returns to greater than 90 percent of its original capacity (greater than nameplate capacity) and follows a typical new battery degradation curve even after over 20,000 simulated orbital cycles for a 4 year period. Applications of the circuit are considered along with recommendations relative to its use. Its application in low voltage (22 to 36 Vdc) power systems and in high voltage (100 to 150 Vdc) power systems is discussed. The implications are that the high voltage systems have a greater need for battery reconditioning than their low voltage counterparts, and that using these circuit techniques, the expected life of a battery in low Earth orbit can be up to 5 years.

Evaluation of Cycle Life and Characterization of YTP 45 Ah Li-Ion Battery for EMU

Li-ion batteries, with longer cycle life and higher energy density features, are now more and more attractive and applied in multiple fields. The YTP 45 Ah Li-ion battery has been evaluated here and may be employed in EMU in the future. Evaluations were on: (1) Cycle life tests - 500 cycles total (completed 40 cycles in simulated shuttle use mode and 460 cycles in an accelerated use mode, and recorded differential voltage of individual cell in battery); (2) Characterization test - discharge capacity measurement in environment temperature of -10, 25, 50 C before and after 500 cycles; and (3) Thermal testing - charge and discharge at 50 C and -10 C before and after 500 cycles. The battery showed less than a 9% drop of initial discharge capacity and energy within 500 cycles with 475 cycles 59% DOD plus 25 cycles 100% DOD. The EOD voltage ranged from 16.0 to 18.0 V, which fits the requirement for operating the EMU.

Artemis Suit Material Effects of Calendaring Woven Fabrics on Dust Resistance

This paper presents one element of an ongoing NASA technology-infusion effort to design, fabricate, and test a new outer shell fabric for a lunar Extravehicular Activity (EVA) space suit, a critical component of sustained lunar exploration. A primary challenge for suit textiles is preventing lunar dust, which is highly abrasive, electrostatically charged, and capable of infiltrating even tightly woven fabrics from penetrating the Environment Protection Garment (EPG) and compromising suit durability and astronaut safety. To enhance dust-blocking performance, the Artemis Suit Materials Team investigated calendaring, a continuous roll to roll mechanical finishing process in which fabric passes through heated rollers under high pressure to compress and flatten the weave, thereby reducing pore size and modifying surface texture without significantly affecting other properties. Targeted testing of calendared Teflon™ T-162 and Ortho Fabric samples provides new insight into how calendaring influences dust resistance, informing future material development and advancing EVA suit technology for long-duration lunar missions.

Heat Capacity and Thermal Relaxation of Bulk Helium Very Near the Lambda Point

In October 1992 a low temperature experiment was flown on the Space Shuttle in low Earth orbit. The objective of the mission was to measure the heat capacity and thermal conductivity of helium very close to the lambda point with the smearing effect of gravity removed. We report preliminary results from the experiment, and compare them with related measurements performed on the ground. The sample was s sphere of helium 3.5 cm in diameter contained within a copper calorimeter of vey high thermal conductivity. The calorimeter was attached to a pair of high resolution paramagnetic salt thermometers with noise levels in the 10 -10 K range and suspended from a high stability thermal isolation system. During the mission we found that the resolution of the thermometers was degraded somewhat due to the impact of charged particles. This effect limited the useful resolution of the measurements to about two nanokelvins from the lambda point. The results reported here are limited to about ten nanokelvins from the transition.

NASA Battery Working Group - 2007-2008: Battery Task Summary Report

This presentation provides a summary of the 2007-2008 NASA Battery Working Group efforts completed in support of the NASA Engineering Safety Center (NESC). The effort covered a series of pro-active tasks that address the following: Binding Procurements -- guidelines related to requirements for the battery system that should be considered at the time of contract award Wet Life of Ni-H2 Batteries -- issues/strategies for effective storage and impact of long-term storage on performance and life Generic Guidelines for Lithium-ion Safety, Handling and Qualification -- Standardized approaches developed and risk assessments (1) Lithium-ion Performance Assessment -- survey of manufacturers and capabilities to meet mission needs. Guidelines document generated (2) Conditions Required for using Pouch Cells in Aerospace Missions -- focus on corrosion, thermal excursions and long-term performance issues. Document defining requirements to maintain performance and life (3) High Voltage Risk Assessment -- focus on safety and abuse tolerance of battery module assemblies. Recommendations of features required for safe implementation (4) Procedure for Determination of Safe Charge Rates -- evaluation of various cell chemistries and recommendation of safe operating regimes for specific cell designs

Hydrofluoroether (HFE) Cleaning Fluid Replacement and Qualification

This NASA Engineering and Safety Center (NESC) Technical Assessment Report addresses the urgent need to identify, test, and qualify replacement cleaning solvents and technologies following 3M’s decision to discontinue production of hydrofluoroether (HFE) products, including Novec HFE-7100, by the end of 2025. HFE-7100 is widely used across NASA for precision cleaning of ground and flight hardware, especially in oxygen system components, and as a heat transfer fluid in high-power-density thermal control systems. The assessment evaluates commercially available replacement solvents, alternative cleaning technologies, and their compatibility with NASA’s operational requirements. Key findings include the identification of viable solvent replacements, their performance in contaminant removal, materials compatibility, and oxygen system safety. The report also explores novel cleaning approaches, including aqueous, supercritical CO₂, cryogenic aerosol, plasma, UV-ozone, magnetically optimized fluids, and induced charge active filtration, highlighting their merits, limitations, and readiness for NASA adoption. The NESC provides recommendations for solvent selection, facility adaptation, and continued technology maturation to ensure mission continuity and regulatory compliance.

International Space Station Lithium-Ion Battery Status

When originally launched, the International Space Station (ISS) primary Electric Power System (EPS) used Nickel-Hydrogen (Ni-H2) batteries to store electrical energy. The electricity for the space station is generated by its solar arrays, which charge batteries during insolation for subsequent discharge during eclipse. The Ni-H2 batteries were designed to operate for ten years at a 35 percent depth of discharge (DOD) maximum during normal operation in a Low Earth Orbit. For service beyond that period, upgraded Li-Ion Orbital Replacement Units (ORUs) were designed. These are the largest Li-Ion batteries ever utilized for a human rated spacecraft. With the oldest 12 Ni-H2 battery ORUs cycling since September 2006, the first set of six was replaced by Li-Ion batteries in December 2016; the second set of six is planned for replacement in September 2018. This paper will include an overview of the ISS Li-Ion battery system architecture, on-orbit status of the first 6 batteries, start up of the second 6 batteries, and the status of the Li-Ion cell and ORU life cycle testing.
