Model fire tests on polyphosphazene rubber and polyvinyl chloride (PVC)/nitrile rubber foams

A video tape record of model room fire tests was shown, comparing polyphosphazene (P-N) rubber and polyvinyl chloride (PVC)/nitrile rubber closed-cell foams as interior finish thermal insulation under conditions directly translatable to an actual fire situation. Flashover did not occur with the P-N foam and only moderate amounts of low density smoke were formed, whereas with the PVC/nitrile foam, flashover occurred quickly and large volumes of high density smoke were emitted. The P-N foam was produced in a pilot plant under carefully controlled conditions. The PVC/nitrile foam was a commercial product. A major phase of the overall program involved fire tests on P-N open-cell foam cushioning.

The effect of oceanic whitecaps and foams on pulse-limited radar altimeters

Based on electromagnetic field theory of stratified media, the microwave reflectivity of a sea surface covered by whitecaps and foams at 13.9 GHz was computed. The computed results show that the reflectivity declines with increasing thickness of foams. The reflectivity of the sea surface without any whitecaps or foams is 0.6066 (20 C, S:35 per thousand), but it will be less than 0.15 when the thickness of foam cover is more than 0.3 cm. While gathering the data of whitecap and foam coverage in situ and reviewing whitecapping models, it can be shown that the effect of oceanic whitecaps and foams on the measured results of a pulse-limited radar altimeter working at high frequencies will not be negligible in high sea state conditions.

A comparison of mechanical properties of some foams and honeycombs

A comparative study is conducted of the mechanical properties of foam-core and honeycomb-core sandwich panels, using a normalizing procedure based on common properties of cellular solids and related properties of dense solids. Seven different honeycombs and closed-foam cells are discussed; of these, three are commercial Al alloy honeycombs, one is an Al-alloy foam, and two are polymeric foams. It is concluded that ideal, closed-cell foams may furnish compressive strengths which while isotropic can be fully comparable to the compressive strengths of honeycombs in the thickness direction. The shear strength of ideal closed-cell foams may be superior to the shear strength of honeycombs.

Milestone 5 test report. Task 5, subtask 5.2: Tile to foam strength tests

This report summarizes work that has been performed to date on the strength of a cryotank insulation system using Rohacell foam and TUFI-coated AETB-12 ceramic tiles directly bonded to a simulated graphite-epoxy tank wall. Testing utilized a custom specimen design which consists of a long tensile specimen with eccentric loading to induce curvature similar to the curvature expected due to 'pillowing' of the tank when pressurized. A finite element model was constructed to predict the specific element strains in the test article, and to assist with design of the test specimen to meet the specific goals of curvature and laminate strain. The results indicate that the heat treated 3.25-pcf density Rohacell foam does not provide sufficient strength for the induced stresses due to curvature and stress concentration at the RTV bondline to the TUFI tile. The test was repeated using higher density non-heat treated Rohacell foam (6.9 pcf) without foam failure. The finite element model was shown to predict specimen behavior, and validation of the model was successful. It is pertinent to mention that the analyses described herein accurately predicted the failure of the heat treated foams and based on this analysis method it is expected that the untreated 3.25 pcf Rohacell foam will be successful.

Physics of interplanetary dust capture via impact into organic polymer foams

The physics of hypervelocity impacts into foams is of interest because of the possible application to interplanetary dust particle (IDP) capture by spacecraft. We present a model for the phenomena occurring in such impacts into low-density organic polymer foams. Particles smaller than foam cells behave as if the foam is a series of solid slabs and are fragmented and, at higher velocities, thermally altered. Particles much larger than the foam cells behave as if the foam were a continuum, allowing the use of a continuum mechanics model to describe the effects of drag and ablation. Fragmentation is expected to be a major process, especially for aggregates of small grains. Calculations based on these arguments accurately predict experimental data and, for hypothetical IDPs, indicate that recovery of organic materials will be low for encounter velocities greater than 5 km/s. For an organic particle 100 micrometers in diameter, approx. 35% of the original mass would be collected in an impact at 5 km/s, dropping to approx. 10% at 10 km/s and approx. 0% at 15 km/s. For the same velocities the recovery ratios for troilite (FeS) are approx. 95%, 65%, and 50%, and for olivine (Mg2SiO4) they are approx. 98%, 80%, and 65%, demonstrating that inorganic materials are much more easily collected. The density of the collector material has only a second-order effect, changing the recovered mass by less than 10% of the original mass.

Aromatic Polyimide Foam

A mechanically undensified aromatic polyimide foam is made from an aromatic polyimide precursor solid residuum and has the following combination of properties: a density according to ASTM D-3574A of about 0.5 pounds/cu.ft to about 20 pounds/cu.ft; a compression strength according to ASTM D-3574C of about 1.5 psi to about 1500 psi; and a limiting oxygen index according to ASTM D-2863 of about 35% oxygen to about 75% oxygen at atmospheric pressure. The aromatic polyimide foam has no appreciable solid inorganic contaminants which are residues of inorganic blowing agents. The aromatic polyimide which constitutes the aromatic polyimide foam has a glass transition temperature (Tg) by differential scanning calorimetry of about 235 C to about 400 C; and a thermal stability of 0 to about 1% weight loss at 204 C as determined by thermogravinietric analysis (TGA). The aromatic polyimide foam has utility as foam insulation and as structural foam, for example, for aeronautical, aerospace and maritime applications.

Measurement of Aqueous Foam Rheology by Acoustic Levitation

An experimental technique is demonstrated for acoustically levitating aqueous foam drops and exciting their spheroidal modes. This allows fundamental studies of foam-drop dynamics that provide an alternative means of estimating the viscoelastic properties of the foam. One unique advantage of the technique is the lack of interactions between the foam and container surfaces, which must be accounted for in other techniques. Results are presented in which a foam drop with gas volume fraction phi = 0.77 is levitated at 30 kHz and excited into its first quadrupole resonance at 63 +/- 3 Hz. By modeling the drop as an elastic sphere, the shear modulus of the foam was estimated at 75 +/- 3 Pa.

Foam Optics and Mechanics

The Foam Optics and Mechanics (FOAM) project will exploit the microgravity environment to more accurately measure the rheological and optical characteristics of wet aqueous foams. Using both rheology and laser light scattering diagnostics, the goal is to quantify the unusual elastic character of foams in terms of their underlying microscopic structure and dynamics. Of particular interest is determining how the elastic character vanishes, i.e., how the foam 'melts' into a simple viscous liquid, as a function of both increasing liquid content and increasing shear strain rate. The unusual elastic character of foams will be quantified macroscopically by measurement of the shear stress as a function of shear strain rate and of time following a step strain. Such data will be analyzed in terms of a yield stress, shear moduli, and dynamical time scales. Microscopic information about bubble packing and rearrangement dynamics, from which the macroscopic non-Newtonian properties ultimately arise, will be obtained non-invasively by multiple-light scattering: diffuse transmission spectroscopy (DTS) and diffusing wave spectroscopy (DWS). Quantitative trends with materials parameters, most importantly average bubble size and liquid content, will be sought in order to elucidate the fundamental connection between the microscopic structure and dynamics and the macroscopic rheology.

Optimal Design of Functionally Graded Metallic Foam Insulations

The focus of our work has been on developing an insight into the physics that govern the optimum design of thermal insulation for use in thermal protection systems of launch vehicle. Of particular interest was to obtain optimality criteria for designing foam insulations that have density (or porosity) distributions through the thickness for optimum thermal performance. We investigate the optimum design of functionally graded thermal insulation for steady state heat transfer through the foam. We showed that the heat transfer in the foam has competing modes, of radiation and conduction. The problem assumed a fixed inside temperature of 400 K and varied the aerodynamic surface heating on the outside surface from 0.2 to 1.0 MW/sq m. The thermal insulation develops a high temperature gradient through the thickness. Investigation of the model developed for heat conduction in foams showed that at high temperatures (as on outside wall) intracellular radiation dominates the heat transfer in the foam. Minimizing radiation requires reducing the pore size, which increases the density of the foam. At low temperatures (as on the inside wall), intracellular conduction (of the metal and air) dominates the heat transfer. Minimizing conduction requires increasing the pore size. This indicated that for every temperature there was an optimum value of density that minimized the heat transfer coefficient. Two optimization studies were performed. One was to minimize the heat transmitted though a fixed thickness insulation by varying density profiles. The second was to obtain the minimum mass insulation for specified thickness. Analytical optimality criteria were derived for the cases considered. The optimality condition for minimum heat transfer required that at each temperature we find the density that minimizes the heat transfer coefficient. Once a relationship between the optimum heat transfer coefficient and the temperature was found, the design problem reduced to the solution of a simple nonlinear differential equation. Preliminary results of this work were presented at the American Society of Composites meeting, and the final version was submitted for publication in the AIAA Journal. In addition to minimizing the transmitted heat, we investigated the optimum design for minimum weight given an acceptable level of heat transmission through the insulation. The optimality criterion developed was different from that obtained for minimizing beat transfer coefficient. For minimum mass design, we had to find for a given temperature the optimum density, which minimized the logarithmic derivative of the insulation thermal conductivity with respect to its density. The logarithmic derivative is defined as the ratio of relative change in the dependent response (thermal conductivity) to the relative change in the independent variable (density). The results have been documented as a conference paper that will be presented at the upcoming AIAA.

Surface Evaluation by X-Ray Photoelectron Spectroscopy of High Performance Polyimide Foams After Exposure to Oxygen Plasma

Aromatic polyimides have been attractive in the aerospace and electronics industries for applications such as cryogenic insulation, flame retardant panels and structural subcomponents. Newer to the arena of polyimides is the synthesis of polyimide foams and their applications. In the present work, three different, closely related, polyimide foams developed by NASA Langley Research Center (LaRC) are studied by X-ray Photoelectron Spectroscopy (XPS) after exposure to radio frequency generated Oxygen Plasma. Although polyimide films exposure to atomic oxygen and plasma have been studied previously and reported, the data relate to films and not foams. Foams have much more surface area and thus present new information to be explored. Understanding degradation mechanisms and properties versus structure, foam versus solid is of interest and fundamental to the application and protection of foams exposed to atomic oxygen in Low Earth Orbit (LEO).

Analysis of Stainless Steel Sandwich Panels with a Metal Foam Care for Lightweight Fan Blade Design

The quest for cheap, low density and high performance materials in the design of aircraft and rotorcraft engine fan and propeller blades poses immense challenges to the materials and structural design engineers. Traditionally, these components have been fabricated using expensive materials such as light weight titanium alloys, polymeric composite materials and carbon-carbon composites. The present study investigates the use of P sandwich foam fan blade made up of solid face sheets and a metal foam core. The face sheets and the metal foam core material were an aerospace grade precipitation hardened 17-4 PH stainless steel with high strength and high toughness. The stiffness of the sandwich structure is increased by separating the two face sheets by a foam core. The resulting structure possesses a high stiffness while being lighter than a similar solid construction. Since the face sheets carry the applied bending loads, the sandwich architecture is a viable engineering concept. The material properties of 17-4 PH metal foam are reviewed briefly to describe the characteristics of the sandwich structure for a fan blade application. A vibration analysis for natural frequencies and P detailed stress analysis on the 17-4 PH sandwich foam blade design for different combinations of skin thickness and core volume %re presented with a comparison to a solid titanium blade.

Application of Video Image Correlation Techniques to the Space Shuttle External Tank Foam Materials

Results that illustrate the use of a video-image-correlation-based displacement and strain measurement system to assess the effects of material nonuniformities on the behavior of the sprayed-on foam insulation (SOFI) used for the thermal protection system on the Space Shuttle External Tank are presented. Standard structural verification specimens for the SOFI material with and without cracks and subjected to mechanical or thermal loading conditions were tested. Measured full-field displacements and strains are presented for selected loading conditions to illustrate the behavior of the foam and the viability of the measurement technology. The results indicate that significant strain localization can occur in the foam because of material nonuniformities. In particular, elongated cells in the foam can interact with other geometric or material discontinuities in the foam and develop large-magnitude localized strain concentrations that likely initiate failures. Furthermore, some of the results suggest that continuum mechanics and linear elastic fracture mechanics might not adequately represent the physical behavior of the foam, and failure predictions based on homogeneous linear material models are likely to be inadequate.

Fracture Toughness Evaluation of Space Shuttle External Tank Thermal Protection System Polyurethane Foam Insulation Materials

Experimental evaluation of the basic fracture properties of Thermal Protection System (TPS) polyurethane foam insulation materials was conducted to validate the methodology used in estimating critical defect sizes in TPS applications on the Space Shuttle External Fuel Tank. The polyurethane foam found on the External Tank (ET) is manufactured by mixing liquid constituents and allowing them to react and expand upwards - a process which creates component cells that are generally elongated in the foam rise direction and gives rise to mechanical anisotropy. Similarly, the application of successive foam layers to the ET produces cohesive foam interfaces (knitlines) which may lead to local variations in mechanical properties. This study reports the fracture toughness of BX-265, NCFI 24-124, and PDL-1034 closed-cell polyurethane foam as a function of ambient and cryogenic temperatures and knitline/cellular orientation at ambient pressure.

Structural Continuum Modeling of Space Shuttle External Tank Foam Insulation

The Space Shuttle External Tank is covered with rigid polymeric closed-cell foam insulation to prevent ice formation, protect the metallic tank from aerodynamic heating, and control the breakup of the tank during re-entry. The cryogenic state of the tank, as well as the ascent into a vacuum environment, places this foam under significant stress. Because the loss of the foam during ascent poses a critical risk to the shuttle orbiter, there is much interest in understanding the stress state in the foam insulation and how it may contribute to fracture and debris loss. Several foam applications on the external tank have been analyzed using finite element methods. This presentation describes the approach used to model the foam material behavior and compares analytical results to experiments.

Thermal Expansion of Three Closed Cell Polymeric Foams at Cryogenic Temperatures

The Space Shuttle External Tank (ET) contains the liquid H2 fuel and liquid oxygen oxidizer and supplies them under pressure to the three space shuttle main engines (SSME) in the orbiter during lift-off and ascent. The ET thermal protection system consists of sprayed-on foam insulation and pre-molded ablator materials. The closed-cell foams are the external coating on the ET and are responsible for minimizing the amount of moisture that condenses out and freezes on the tank from the humid air in Florida while it is on the pad with cryogenic propellant awaiting launch. This effort was part of the overall drive to understand the behavior of these materials under use-conditions. There are four specially-engineered closed-cell foams used on the tank. The thermal expansion (contraction) of three of the polyurethane and polyisocyanurate foams were measured from -423 F (the temperature of liquid hydrogen) to 125 F under atmospheric conditions and under vacuum. One of them, NCFI 24-124, is a mechanically-applied material and covers the main acreage of the tank, accounting for 77 percent of the total foam used. Another, BX-265, is also a mechanically-applied and hand-sprayed material used on the tank's "closeout" areas. PDL 1034 is a hand-poured foam used for filling odd-shaped cavities in the tank, Measurements were made in triplicate in the three primary material directions in the case of the first two materials and the two primary material directions in the case of the last. Task 1 was developing the techniques for getting a uniform heating rate and minimizing axial and radial thermal gradients in the specimens. Temperature measurements were made at four locations in the specimens during this initial development phase of testing. Major challenges that were overcome include developing techniques for transferring the coolant, liquid helium (-452 F), from its storage container to the test facility with a minimal transfer of heat to the coolant and control of the heating rate at the lowest temperatures.

Springback Foam

A decade ago, NASA's Ames Research Center developed a new foam material for protective padding of airplane seats. Now known as Temper Foam, the material has become one of the most widely-used spinoffs. Latest application is a line of Temper Foam cushioning produced by Edmont-Wilson, Coshocton, Ohio for office and medical furniture. The example pictured is the Classic Dental Stool, manufactured by Dentsply International, Inc., York, Pennsylvania, one of four models which use Edmont-Wilson Temper Foam. Temper Foam is an open-cell, flameresistant foam with unique qualities.
