Study of the effects of gaseous environments on the hot corrosion of superalloy materials

The effect of the gaseous corrodent NaCl on the high temperature oxidation and sodium sulfate induced hot corrosion behavior of alumina formers, chromia formers, and the superalloy B-1900 was examined. Isothermal experiments were conducted at 900 C and 1050 C in air in the presence and absence of NaCl vapors. Microstructural changes in oxide morphology and increased rates of oxidation were observed when NaCl(g) was present. It is hypothesized that the accelerated rates of oxidation are the result of removal of aluminum from the scale substrate interface and the weakening of the scale substrate bonds. The aluminum removed was redeposited on the surfaces in the form of alumina whiskers. For the superalloy B-1900, alumina whiskers are also formed, and the alloy oxidizes at catastrophic rates. In the case of Ni-25Cr alloy, NaCl vapors interact with the scale depleting it of chromium.

Study of the effects of gaseous environmental on the hot corrosion of superalloy materials

Studies have been conducted to examine the effect of low concentrations of NaCl(g) on the high temperature oxidation behavior of complex superalloys and potential coating formulations modified by silicon and reactive element (i.e., yttrium and hafnium) additions. Depending on alloy composition, a variety of effects were thermogravimetrically produced. Aluminum free alloys such as MAR-M509 and Hastelloy X with molybdenum and tungsten in solid solution showed accelerated (or breakaway) kinetics similar to that observed for Ni-Cr alloys. For IN-792, an alloy high in chromium and low in aluminum, molybdenum and tungsten present in solid solution does not adversely affect oxidation kinetics in the presence of NaCl(g). On the other hand, nickel-base alloys high in aluminum and molybdenum are catastrophically attacked by NaCl-bearing atmospheres. Silicon additions were, in general, observed to slightly improve the oxidation resistance of Ni, Ni-40Cr and CoCrAlY compositions in NaCl(g)-bearing atmospheres. To the degree that processes responsible for Al2O3 whisker formation deleteriously affect protective scale adherence, the addition of yttrium or hafnium can inhibit such whisker growth.

Microstructure and orientation effects on properties of discontinuous silicon carbide/aluminum composites

Composite panels containing up to 40 vol % discontinuous silicon carbide SiC whisker, nodule, or particulate reinforcement in several aluminum matrices are commercially fabricated and the mechanical properties and microstructual characteristics are evaluated. The yield and tensile strengths and the ductility are controlled primarily by the matrix alloy, the temper condition, and the reinforcement content. Particulate and nodule reinforcements are as effective as whisker reinforcement. Increased ductility is attributed to purer, more uniform starting materials and to more mechanical working during fabrication. Comparing mechanical properties with those of other aluminum alloys shows that these low cost, lightweight composites demonstrate very good potential for application to aerospace structures.

Research in millimeter wave techniques

Work on the development of an improved 183 GHz subharmonic mixer was concentrated in two areas. First, there was an improved performance from current mixer body designs by testing different diodes and varying the whisker lengths. Second, there is the design of a new body structure. The whisker and diode pinsare in the same piece of the mixer that holds the substrate, reducing any motion of the parts that form the ohmic contacts of the diodes circuit. The broadband, low loss, quasi-optical diplexer, which is designed for use with a single ended mixer, has been developed. It uses a Gaussian beam waveguide as its transmission medium. The difference between the diplexer and other diplexers is the use of a Fabry Perot parallel plate filter. One is a multichannel radiometer system. Another approach is a quasi-optical RF polarization diplexer and another receiver. Some of the receivers developed were flown in aircraft and degraded considerably because of an LO failure. A technique for adding a 118 GHz channel to the existing Atmospheric Moisture Microwave Scanner radiometer system, using the RF diplexing scheme, is presented.

Orbit on demand - Structural analysis finds vertical launchers weigh less

Structural considerations arising from favored design concepts for the next generation on-demand launch vehicles are explored. The two emerging concepts are a two stage fully reusable vertical take-off vehicle (V-2) and a horizontal take-off, two stage subsonic boost launch vehicle (H-2-Sub). Both designs have an 1100 n. mi. cross-range capability, with the V-2 orbiter having small wings with winglets for hypersonic trim and the H-2-Sub requiring larger, swept wings. The rockets would be cryogenic, while airbreathing initial boosters would be either turbofans, turbojets and/or ramjets. Dynamic loading is lower in the launch of a V-2. The TPS is a critical factor due to thinner leading edges than on the Shuttle and may require heat-pipe cooling. Airframe structures made of metal matrix composites have passed finite element simulations of projected loads and can now undergo proof-of-concept tests, although whisker-reinforced materials may be superior once long-whisker technology is developed.

Analysis of stress-strain, fracture, and ductility behavior of aluminum maxtrix composites containing discontinuous silicon carbide reinforcement

Mechanical properties and stress-strain behavior were evaluated for several types of commercially fabricated aluminum matrix composites, containing up to 40 vol pct discontinuous SiC whisker, nodule, or particulate reinforcement. The elastic modulus of the composites was found to be isotropic, to be independent of type of reinforcement, and to be controlled solely by the volume percentage of SiC reinforcement present. The yield/tensile strengths and ductility were controlled primarily by the matrix alloy and temper condition. Type and orientation of reinforcement had some effect on the strengths of composites, but only for those in which the whisker reinforcement was highly oriented. Ductility decreased with increasing reinforcement content; however, the fracture strains observed were higher than those reported in the literature for this type of composite. This increase in fracture strain was probably attributable to cleaner matrix powder, better mixing, and increased mechanical working during fabrication. Comparison of properties with conventional aluminum and titanium structural alloys showed that the properties of the low-cost, lightweight composites demonstrated very good potential for application to aerospace structures.

Impact-Resistant Ceramic Coating

Refractory fibers more than double strength of coating. Impact strengths of ceramic coatings increase with increasing whisker content. Silicon carbide whiskers clearly produce largest increase, and improvement grows even more with high-temperature sintering. Coating also improves thermal and mechanical properties of electromagnetic components, mirrors, furnace linings, and ceramic parts of advanced internal-combustion engines.

Method and means for generation of tunable laser sidebands in the far-infrared region

A method for generating tunable far-infrared radiation is described. The apparatus includes a Schottky-barrier diode which has one side coupled through a conductor to a waveguide that carries a tunable microwave frequency; the diode has an opposite side which is coupled through a radiating whisker to a bias source. Infrared light is directed at the diode, and infrared light with tunable sidebands is radiated by the whisker through an open space to a reflector. The original infrared is separated from a tunable infrared sideband by a polarizing Michelson interferometer.

A sintering model for SiC(sub)w/Si3N4 composites

Presented is a model which suggests that it should be possible to pressureless sinter a SiC(sub w)/ Si3N4 composite to theoretical density. Prior failure to achieve complete densification by sintering is attributed to the use of compositions which result in a glass deficit. There is one basic premise for this model. The ratio of glass amount to surface area of nonglass constituents must be the same for both composite and sinterable monolithic Si3N4. This model suggests that whisker and grain sizes and whisker loading influence the glass amount necessary for successful sintering of composites. According to the model, a large glass amount will be necessary for successful sintering of these composites. However, grain boundary thicknesses in the composite will be less than those in the analogous monolithic materials. This suggests that good high temperature strength may still be attained. A recent report supports the predictions of the model.

Micromechanical stresses in SiC-reinforced Al2O3 composites

Applying an Eshelby (1957) approach, the internal micromechanical stresses within an SiC-inclusion-reinforced (platelet to whisker geometries) polycrystalline alumina matrix composite were calculated. The results are compared to the experimental residual stress measurements of a SiC-whisker-reinforced Al2O3 by Predecki, et al. (in press) and found to be in excellent agreement. The calculations are then extended to SiC-reinforced composites with polycrystalline mullite, silicon nitride, and cordierite matrices. It is concluded that the internal stresses are significantly influenced by the inclusion geometry as well as the thermoelastic differences between the inclusion and the matrix and also the volume fraction.

The influence of microstructure on the tensile behavior of an aluminum metal matrix composite

The relationship between tensile properties and microstructure of a powder metallurgy aluminum alloy, 2009 was examined. The alloy was investigated both unreinforced and reinforced with 15 v/o SiC whiskers or 15 v/o SiC particulate to form a discontinuous metal matrix composite (MMC). The materials were investigated in the as-fabricated condition and in three different hot-rolled sheet thicknesses of 6.35, 3.18, and 1.8 mm. Image analysis was used to characterize the morphology of the reinforcements and their distributions within the matrix alloy. Fractographic examinations revealed that failure was associated with the presence of microstructural inhomogeneities which were related to both the matrix alloy and to the reinforcement. The results from these observations together with the matrix tensile data were used to predict the strengths and moduli of the MMC's using relatively simple models. The whisker MMC could be modeled as a short fiber composite and an attempt was made to model the particulate MMC as a dispersion/dislocation hardened alloy.

1100 to 1300 K slow plastic compression properties of Ni-38.5Al composites

Compressive properties of Ni-38.5Al (in at. pct) composites containing 4, 7.5, and 15 vol pct Al2O3 whiskers or 20 vol pct TiB2 particles were investigated in samples compacted to full density by vacuum hot pressing at 20.7 MPa and 1725 K, followed by HIP at 207 MPa and 1725 K. Constant-velocity compression tests were conducted in air at 1100, 1200, and 1300 K to 8 percent strain. It was found that the elevated-temperature compressive properties of Ni-38.5Al+Al2O3 whisker composites were only marginally better than those of the matrix, and that the composite containing 20 vol pct TiB2 particles was only slightly stronger than unreinforced Ni-38.5Al.

Fabrication and optimization of a whiskerless Schottky barrier diode for submillimeter wave applications

The following accomplishments were made towards the goal of an optimized whiskerless diode chip for submillimeter wavelength applications. (1) Surface channel whiskerless diode structure was developed which offers excellent DC and RF characteristics, reduced shunt capacitance and simplified fabrication compared to mesa and proton isolated structures. (2) Reliable fabrication technology was developed for the surface channel structure. The new anode plating technology is a major improvement. (3) DC and RF characterization of the surface channel diode was compared with whisker contacted diodes. This data indicates electrical performance as good as the best reported for similar whisker contacted devices. (4) Additional batches of surface channel diodes were fabricated with excellent I-V and reduced shunt capacitance. (5) Large scale capacitance modelinng was done for the planar diode structure. This work revealed the importance of removing the substrate gallium arsenide for absolute minimum pad capacitance. (6) A surface channel diode was developed on quartz substrate and this substrate was completely removed after diode mounting for minimum parasitic capacitance. This work continues with the goal of producing excellent quality submillimeter wavelength planar diodes which satisfy the requirements of easy handling and robustness. These devices will allow the routine implementation of Schottky receivers into space-based applications at frequencies as high as 1 THz, and, in the future, beyond.

Scanning electron acoustic microscopy of indentation-induced cracks and residual stresses in ceramics

The ability of scanning electron acoustic microscopy (SEAM) to characterize ceramic materials is assessed. SEAM images of Vickers indentations in SiC whisker-reinforced alumina clearly reveal not only the radial cracks, the length of which can be used to estimate the fracture toughness of the material, but also reveal strong contrast, interpreted as arising from the combined effects of lateral cracks and the residual stress field left in the SiC whisker-reinforced alumina by the indenter. The strong contrast is removed after the material is heat treated at 1000 C to relieve the residual stresses around the indentations. A comparison of these observations with SEAM and reflected polarized light observations of Vickers indentations in soda-lime glass both before and after heat treatment confirms the interpretation of the strong contrast.

1200 and 1300 K slow plastic compression properties of Ni-50Al composites

XD synthesis, powder blending, and hot pressing techniques have been utilized to produce NiAl composites containing 4, 7.5, 15, and 25 vol pct alumina whiskers and hybrid composite materials with 15 vol pct Al2O3 + 10 or 20 vol pct, nominally 1 micron TiB2 particles. The resistance to slow plastic flow was determined at 1200 and 1300 K via compression testing in air under constant velocity conditions. The stress-strain behavior of the intermetallic composites depended on the fraction of second phases where the 4 and 7.5 percent Al2O3 materials flowed at a nominally constant stress after about 2 percent deformation, while all the other composites exhibited diffuse yielding followed by strain softening. The flow stress-strain rate properties increased with volume fraction of Al2O3 whiskers except for the 4 and 7.5 percent materials, which had similar strengths. The hybrid composite NiAl + 15Al2O3 + 10TiB2 was substantially stronger than the materials simply containing alumina. Deformation in these composites can be described by the Kelly and Street model of creep in perfectly bonded, rigid, discontinuous fiber materials.

Reliability and life prediction of ceramic composite structures at elevated temperatures

Methods are highlighted that ascertain the structural reliability of components fabricated of composites with ceramic matrices reinforced with ceramic fibers or whiskers and subject to quasi-static load conditions at elevated temperatures. Each method focuses on a particular composite microstructure: whisker-toughened ceramics, laminated ceramic matrix composites, and fabric reinforced ceramic matrix composites. In addition, since elevated service temperatures usually involve time-dependent effects, a section dealing with reliability degradation as a function of load history has been included. A recurring theme throughout this chapter is that even though component failure is controlled by a sequence of many microfailure events, failure of ceramic composites will be modeled using macrovariables.

Development of Tough, Strong, and Pest-Resistant MoSi2-(Beta)Si3N4 Composites for High-Temperature Structural Applications

A new MoSi2-base composite was developed that contains in-situ reinforcement of whisker-type beta-Si3N4 grains in a MoSi2 matrix. The advantages of this in-situ reinforced MoSi2-Si3N4 are lower density, higher fracture toughness and better strength than typical MoSi2 alloys, combined with excellent environmental and pest resistance. The average fracture toughness of the in-situ reinforced material determined by one technique was 12.2 MPa.m(exp 1/2) compared to 4.9 to 5.5 MPa.m(exp 1/2) for similar materials with the exception that the beta-Si3N4 had a blocky morphology as opposed to the whisker-like morphology typical of the in-situ toughened material. This MoSi2-(beta)Si3N4 was also resistant to pesting at intermediate temperatures (400 to 600 C) even when precracked or under applied load; conditions that would quickly reduce typical MoSi2 alloys to oxidized powder.

Advances in Submillimeter Semiconductor-Based Device Designs and Processes

Planar submillimeter circuits are slowly replacing whisker-contacted devices at frequencies above 100 GHz, but in many cases the size constraints brought on by the short wavelengths associated with high frequency operation have not been adequeately addressed. Also, reproducibility becomes more important as we make the transition from tunable, whisker-based circuits to more monolithic designs. We are continuing to develop new circuites with more reproducible characteristics.
