Towards Flange-to-Flange Turbopump Simulations for Liquid Rocket Engines

The primary objective of this research is to support the design of liquid rocket systems for the Advanced Space Transportation System. Since the space launch systems in the near future are likely to rely on liquid rocket engines, increasing the efficiency and reliability of the engine components is an important task. One of the major problems in the liquid rocket engine is to understand fluid dynamics of fuel and oxidizer flows from the fuel tank to plume. Understanding the flow through the entire turbopump geometry through numerical simulation will be of significant value toward design. This will help to improve safety of future space missions. One of the milestones of this effort is to develop, apply and demonstrate the capability and accuracy of 3D CFD methods as efficient design analysis tools on high performance computer platforms. The development of the MPI and MLP versions of the INS3D code is currently underway. The serial version of INS3D code is a multidimensional incompressible Navier-Stokes solver based on overset grid technology. INS3D-MPI is based on the explicit massage-passing interface across processors and is primarily suited for distributed memory systems. INS3D-MLP is based on multi-level parallel method and is suitable for distributed-shared memory systems. For the entire turbopump simulations, moving boundary capability and an efficient time-accurate integration methods are build in the flow solver. To handle the geometric complexity and moving boundary problems, overset grid scheme is incorporated with the solver that new connectivity data will be obtained at each time step. The Chimera overlapped grid scheme allows subdomains move relative to each other, and provides a great flexibility when the boundary movement creates large displacements. The performance of the two time integration schemes for time-accurate computations is investigated. For an unsteady flow which requires small physical time step, the pressure projection method was found to be computationally efficient since it does not require any subiterations procedure. It was observed that the artificial compressibility method requires a fast convergence scheme at each physical time step in order to satisfy incompressibility condition. This was obtained by using a GMRES-ILU(0) solver in our computations. When a line-relaxation scheme was used, the time accuracy was degraded and time-accurate computations became very expensive. The current geometry for the LOX boost turbopump has various rotating and stationary components, such as inducer, stators, kicker, hydrolic turbine, where the flow is extremely unsteady. Figure 1 shows the geometry and computed surface pressure of the inducer. The inducer and the hydrolic turbine rotate in different rotational speed.

Evaluation of the Spherical Flange Concept for a Rocket Engine

Due to the inherent tolerance variability of hardware, flange misalignments occur during installation of mating components for a liquid propellant rocket engine. Flange misalignments include axial, lateral, and angular offsets. If these misalignments are high, they can impart significant loads into the two mating components. These significant loads can then be a driver in the design of the propellant ducts. Such was the case for the Rocketdyne RS-83 engine design for the Space Launch Initiative Program. To address this flange misalignment issue, Marshall Space Flight Center joined with Rocketdyne to develop and test a spherical flange system that allows for misalignment, yet reduces loads imparted, and at the same time provides sufficient sealing against leakage. The flange design was tested to evaluate and compare performance parameters such as misalignment and leakage. The environmental conditions ranged from -100 to 400 degrees Fahrenheit (F) with 1000 to 4000 pounds per square inch gage (psig) pressure. The desirable design features will be extracted and synthesized into a new flange design concept. This paper will address the spherical flange design and the test results.

Stress Analysis of Bolted, Segmented Cylindrical Shells Exhibiting Flange Mating-Surface Waviness

Bolted, segmented cylindrical shells are a common structural component in many engineering systems especially for aerospace launch vehicles. Segmented shells are often needed due to limitations of manufacturing capabilities or transportation issues related to very long, large-diameter cylindrical shells. These cylindrical shells typically have a flange or ring welded to opposite ends so that shell segments can be mated together and bolted to form a larger structural system. As the diameter of these shells increases, maintaining strict fabrication tolerances for the flanges to be flat and parallel on a welded structure is an extreme challenge. Local fit-up stresses develop in the structure due to flange mating-surface mismatch (flange waviness). These local stresses need to be considered when predicting a critical initial flaw size. Flange waviness is one contributor to the fit-up stress state. The present paper describes the modeling and analysis effort to simulate fit-up stresses due to flange waviness in a typical bolted, segmented cylindrical shell. Results from parametric studies are presented for various flange mating-surface waviness distributions and amplitudes.

Design Criteria for Low Profile Flange Calculations

An analytical method and a design procedure to develop flanged separable pipe connectors are discussed. A previously established algorithm is the basis for calculating low profile flanges. The characteristics and advantages of the low profile flange are analyzed. The use of aluminum, titanium, and plastics for flange materials is described. Mathematical models are developed to show the mechanical properties of various flange configurations. A computer program for determining the structural stability of the flanges is described.

The Behavior Under Shearing Stress of Duralumin Strip with Round, Flanged Holes

This report presents the results of an investigation to determine the behavior of dural strip with flanged holes in the center when subjected to shear stresses. They buckle under a certain load just as a flat sheet. There is one optimum hole spacing and a corresponding buckling load in shear for each sheet width, sheet thickness, and flange form. Comparison with non-flanged sheets revealed a marked increase of buckling load in shear due to the flanging and a slightly greater displacement. Strips were clamped between two stationary end rails and one sliding center rail at which the shear is applied. The force was measured with a tension stirrup up to 20 tons and a compression dynamometer up to 10 tons. The displacement was recorded with the Zeiss dial gauge. The following were investigated: 1) effect of strip width; 2) strip thickness; 3) diameter of flanging; 4) depth of flanging; 5) and hole distance.

Dual-wall integrated flange joint

A dual-wall integrated flange joint is provided. The integrated flange joint includes an inner wall having at least one inlet and at least one outlet, a flange extending radially outward from the inlet of the inner wall, and a collar extending from the flange in the direction of the inner wall and surrounding at least a portion of the inner wall. The integrated flange joint is formed of a single piece of material. Also, the collar at least partially defines an outer wall, and a volume between the collar and the inner wall at least partially defines an airgap.

Fastener provides for bolt misalignment and quick release of flange

Fastener enables two large flanges to be bolted together without close alignment between the bolt and bolt-hole diameters, and provides for a quick release of one of the flanges under emergency conditions. It contains a nut that is retained by a square head in a recess in one side of the removable flange and by a collar and snap ring on the other side of the flange.

Effect of flange bolt preload on Space Shuttle main engine high pressure oxidizer turbopump housing analysis

Cracks at the seal fillet flange and the strut pilot groove of primary turbine drain passage of the space shuttle main engine (SSME) high pressure oxidizer turbopump (HPOTP) were observed and reported. Stress information for critical structural components in the SSME under actual conditions is necessary for design and life prediction analysis. However, little information is available about the stress distribution at this location under various combinations of loadings and environments. Thus, a stress analysis was conducted to determine an influence of the various operation and installation loads on the stresses of the HPOTP main mounting flange. To do this, a 3-D finite element model of the HPOTP housing was generated. A fairly comfortable margin of stresses at the flange fillet with respect to the yield stress of Inconel 718 is shown. However, it was revealed that the bending stress arising from the housing flange bolt preloads could significantly affect the stress distribution at the strut pilot groove of primary turbine drain passage in the HPOTP housing. Consequently, the information obtained from the present 3-D analysis results should be useful in guiding the development of the SSME HPOTP.

Assessment of the LC-2 Prelaunch Fatigue Spectra of the CM-to-SM Flange Weld

The pad stay and rollout components of the Ares I-X life cycle can generate cyclic stress oscillations to the vehicle that could initiate and grow fatigue cracks from weld defects. The Ares I-X Project requested that a study be performed to determine if stabilization of the vehicle is required to reduce the stresses that could initiate and grow fatigue cracks at the flange-to-skin weld of the Command Module (CM) and Service Module (SM) interface. A fatigue crack growth analysis was conducted that used loads (LC-2) and stress analyses developed by the Ares I-X Project and utilized material data and analysis methods developed by a critical initial flaw size (CIFS) analysis conducted by NASA Engineering and Safety Center (NESC) for the Upper Stage Simulator (USS) of the Ares I-X vehicle. A full CIFS analysis for the CM-to-SM flange-to-skin weld was not performed because the full flight spectrum was not provided and was not necessary to answer the question posed by the Ares I-X Project. Instead, an approach was developed to determine if the crack growth due to the pad stay and rollout components of the flight spectrum would adversely influence the CIFS. The approach taken used a number of conservative assumptions that eliminated the need for high-fidelity analyses and additional material testing, but still provided a bounding solution for the uncertainties of the problem. The results from this analysis indicate that the LC-2 pad stay and rollout spectrum components would not produce significant fatigue crack growth on the CM-to-SM flange-to-skin weld. Thus, from a fatigue crack growth standpoint, no stabilization is required to reduce the LC-2 pad stay and rollout cyclic stresses on the CM-to-SM flange-to-skin weld.

Cryogenic Flange and Seal Evaluation

The assembly of flanges, seals, and pipes are used to carry cryogenic fluid from a storage tank to the vehicle at launch sites. However, after a certain amount of cycles these raised face flanges with glass-filled Teflon gaskets have been found to have torque relaxation and are as a result susceptible to cryogenic fluid leakage if not re-torqued. The intent of this project is to identify alternate combinations of flanges and seals which may improve thermal cycle performance and decrease re-torque requirements. The general approach is to design a test fixture to evaluate leak characteristics between spiral and concentric serrations and to test alternate flange and seal combinations. Due to insufficient time, it was not possible to evaluate these different types of combinations for the combination that improved thermal cycle performance the most. However, the necessary drawings for the test fixture were designed and assembled along with the collection of the necessary parts.

Spherical joint connects axially misaligned flanges

Interconnecting straight tube connects axially misaligned flanges in a duct assembly. It adjusts to accommodate variations in relative location of the flanges by pivoting. Adjustment is by spherical mating faces and a spherical-faced indexing swivel flange for bolting backup.

Flange design for large-scale modular assembly jigs

Technique incorporates weld-free method for securing flanges to projecting ends of unmachined box-beam framework so flanged structure may be reused without modification. One such framework may be readily assembled to another by simply matching flanges together and passing connecting members between preformed holes in structures.

Integral flange design program

An automated interactive flange design program utilizing an electronic desk top calculator is presented. The program calculates the operating and seating stresses for circular flanges of the integral or optional type subjected to internal pressure. The required input information is documented. The program provides an automated procedure for computing stresses in selected flange geometries for comparison to the allowable code values.

And one framework may be readily assembled to another by simply matching the flanges together and passing connecting members between performed holes in the structures.

Cooling Waveguide Flanges in Microwave Transmitters

Flang appendage circulates coolant for conductive heat removal. Flange appendage bore accomodates coolant tube. O-ring surrounds bore; when adjacent waveguide sections are bolted together, continuous conduit is formed for coolant. Pressure release groove in modified flange prevents coolant from entering waveguide should O'ring seal fail.

Lightweight Restraint For Coupling Flanges

End flanges of flexible coupling system restrained against excessive rotation or axial separation by inexpensive, lightweight mechanism based on cables and pulleys. Restraining mechanism adapted to cable, duct, hose, or passageway couplings between vehicles, or to other applications in which angular and positional misalignments must be restricted to moderate specified values. Total misalignment of two end flanges limited to amount of slack available in cable-and-pulley mechanism. When cable taut, further axial separation of flange centers restrained, but small tilts accommodated by running of cable through pulleys.

Flange Correction For Metal-To-Metal Contacts

Improved mathematical model provides correction for flange effect in estimating resistance of square contact between two metal layers from standard four-terminal measurements. Extended version of one developed previously for contact between metal layer and semiconductor layer, wherein flange effect important in semiconductor layer only. Here flange effect in both metal layers significant. Interfacial resistances extracted more accurately.
