Mars 2020 Rover Laser Power Supply Thermomechanical Analysis

Operation of the Laser Power Supply (LPS) module provides the dual challenge of high power dissipation, and the need for strict dielectric isolation, while needing to survive in an environment on Mars that will see a chilly night-time temperature of -123°C, and to a daytime instrument environment in excess of 50°C. Additionally, power restrictions prevent the use of survival heating during the night. The harsh mechanical vibration environment of launch and landing provides an additional challenge to reliability. A multi-physics simulation was created that took into account temperature property variations, as well as solving the transient analysis that also included rapid variation in power-pulsing during the operation of the laser. The steady state analysis employed a more traditional finite element based analysis, but with provisions for Mars gas convection and thermal radiation.

Optimization of residual stresses in MMC's through the variation of interfacial layer architectures and processing parameters

The objective of this work was the development of efficient, user-friendly computer codes for optimizing fabrication-induced residual stresses in metal matrix composites through the use of homogeneous and heterogeneous interfacial layer architectures and processing parameter variation. To satisfy this objective, three major computer codes have been developed and delivered to the NASA-Lewis Research Center, namely MCCM, OPTCOMP, and OPTCOMP2. MCCM is a general research-oriented code for investigating the effects of microstructural details, such as layered morphology of SCS-6 SiC fibers and multiple homogeneous interfacial layers, on the inelastic response of unidirectional metal matrix composites under axisymmetric thermomechanical loading. OPTCOMP and OPTCOMP2 combine the major analysis module resident in MCCM with a commercially-available optimization algorithm and are driven by user-friendly interfaces which facilitate input data construction and program execution. OPTCOMP enables the user to identify those dimensions, geometric arrangements and thermoelastoplastic properties of homogeneous interfacial layers that minimize thermal residual stresses for the specified set of constraints. OPTCOMP2 provides additional flexibility in the residual stress optimization through variation of the processing parameters (time, temperature, external pressure and axial load) as well as the microstructure of the interfacial region which is treated as a heterogeneous two-phase composite. Overviews of the capabilities of these codes are provided together with a summary of results that addresses the effects of various microstructural details of the fiber, interfacial layers and matrix region on the optimization of fabrication-induced residual stresses in metal matrix composites.

Py MILab: Capturing, Analyzing and Storing Test Data

Integrated Computational Materials Engineering (ICME) has recently received widespread attention due to its promises in reducing dependence on physical testing for engineering design by relying on simulation, reducing both time and cost to market for various applications. ICME however requires validated multiscale material models, which is heavily dependent on available test data with full material and test pedigree, including material processing, test and measurement equipment, raw data collection, and analysis methodology and results. Populating searchable information management systems with such rich data sets is often burdensome for data producers, resulting in a lack of findable data for modelers to validate and verify their models. To overcome these cultural barriers to ICME, NASA has developed of various database-integration toolsets that perform both data management activities within the organization’s best practices with additional functionality that relieves the effort of the data producer and promotes adoption of information management system. One such tool currently under development is Py MILab, an automatic framework for automatic capturing, analysis, maintenance, and storage of material test data. Py MILab uses a modular approach for capturing raw data, analyzing the data, and storing the data in a database, interfaced by neutral file structures, to promote plug-and-play capabilities for various analysis types. TMAnalysis is a Python-based tool that performs automatic data reduction and analysis of uniaxial thermomechanical test data. The TMAnalysis toolset can be implemented within the Analysis module of Py MILab, and thus requires a populated neutral file form the Raw Data Module of Py MILab and outputs a Analysis neutral file compatible with the Database Module of Py MILab. TMAnalysis is able to perform automatic segmentation of multistage tests and perform data analysis and reduction, including determination of point-wise properties in tension, compression, and shear, analysis of stress relaxation tests, creep analysis and zone identification, and combination of these stage types for tests with complex loading histories. The TMAnalysis code is accompanied with a graphical user interface (GUI) that allows users to easily analyze test data in bulk, verify the automatic, consistent analysis performed by the backend code, and edit stage segmentation if necessary before producing the output neutral files, ensuring data is properly analyzed and maintained with full traceability.

Packaging Technology for SiC High Temperature Circuits Operable up to 500 Degrees Centigrade

New high temperature low power 8-pin packages have been fabricated using commercial fabrication service. These packages are made of aluminum nitride and 96 percent alumina with Au metallization. The new design of these packages provides the chips inside with EM shielding. Wirebond geometry control has been achieved for precise mechanical tests. Au wirebond samples with 45 degree heel-angle have been tested using wireloop test module. The geometry control improves the consistency of measurement of the wireloop breaking point. Also reported on is a parametric study of the thermomechanical reliability of a Au thick-film based SiC die-attach assembly using nonlinear finite element analysis (FEA) was conducted to optimize the die-attach thermo-mechanical performance for operation at temperatures from room temperature to 500 degrees Centigrade. This parametric study centered on material selection, structure design and process control.

Theory to test comparisons for selected aerospace multishell structures and their interfaces under thermomechanical loadings

Guidelines for structural shell analyses were obtained on the basis of theory-to-test comparisons made on two large-scale aerospace structures subject to thermomechanical loads. The first structural test was the cylindrical aluminum skin-stringer-ring construction of the S-IC forward skirt and S-II interstage. The second structural test included the truncated, cone-shaped, bonded honeycomb sandwich shell of the Spacecraft Lunar Module Adapter; the cylindrical bonded aluminum honeycomb sandwich construction of the Instrument Unit; and the skin-stringer construction with rings and intercostals of the S-IVB forward skirt. Analyses were made for loadings simulating the flight environment. Elementary shear lag theory was superimposed on shell analysis for interface junctions between stages to obtain favorable theory-to-test stress comparisons.
