Chill-Bar Assembly For Cooling Areas Adjacent To Welds

Assembly of custom-shaped water-cooled chill bars developed for use during repair process in which cracks and pinholes in rocket-engine combustion chamber welded closed. Held in required relative geometric relationships by rigid framework, chill bars pressed against surface of chamber to conduct heat away from areas surrounding welds, preventing damage caused by overheating of areas not meant to be welded. Design features beneficial in other welding applications; for example, manufacture and repair of pressure vessels, chemical-processing vessels, and complexly shaped laboratory vacuum vessels.

Special-Purpose Robotic Welder

Robotic-welding apparatus developed for use in repairing main combustion chamber of rocket engine. Design features beneficial in other robotic-welding applications; for example, manufacture and repair of pressure vessels, chemical-processing vessels, etc. Design problem solved by iterative application of computer-aided techniques.

Cutting Tool For Shaving Weld Beads

Cutting tool proposed for use in shaving weld beads flush with adjacent surfaces of weldments. Modified version of commercial pneumatically driven rotary cutting tool, cutting wheel of which turns at speeds sufficient for machining nickel alloys, titanium, and stainless steels. Equipped with forward-mounted handle and rear-mounted skid plate to maximize control and reduce dependence on skill of technician.

Plasma arc welding repair of space flight hardware

A technique to weld repair the main combustion chamber of Space Shuttle Main Engines has been developed. The technique uses the plasma arc welding process and active cooling to seal cracks and pinholes in the hot-gas wall of the main combustion chamber liner. The liner hot-gas wall is made of NARloy-Z, a copper alloy previously thought to be unweldable using conventional arc welding processes. The process must provide extensive heat input to melt the high conductivity NARloy-Z while protecting the delicate structure of the surrounding material. The higher energy density of the plasma arc process provides the necessary heat input while active water cooling protects the surrounding structure. The welding process is precisely controlled using a computerized robotic welding system.
