Graphite fiber reinforced thermoplastic resins

Mechanical properties of neat resin samples and graphite fiber reinforced samples of thermoplastic resins were characterized with particular emphasis directed to the effects of environmental exposure (humidity, temperature and ultraviolet radiation). Tensile, flexural, interlaminar shear, creep and impact strengths were measured for polysulfone, polyarylsulfone and a state-of-the-art epoxy resin samples. In general, the thermoplastic resins exhibited environmental degradation resistance equal to or superior to the reference epoxy resin. Demonstration of the utility and quality of a graphite/thermoplastic resin system was accomplished by successfully thermoforming a simulated compressor blade and a fan exit guide vane.

Composite impact strength improvement through a fiber/matrix interphase

Research was conducted to improve the impact strength and toughness of fiber/resin composites by means of a fiber coating interphase. Graphite fiber/epoxy resin composites were fabricated with four different fiber coating systems introduced in a matrix-fiber interphase. Two graphite fibers, a high strength and a high modulus type, were studied with the following coating systems: chemical vapor deposited boron, electroless nickel, a polyamide-imide resin and a thermoplastic polysulfone resin. Evaluation methods included the following tests: Izod, flexure, shear fracture toughness, longitudinal and transverse tensile, and transverse and longitudinal compression. No desirable changes could be effected with the high strength fiber, but significant improvements in impact performance were observed with the polyamide-imide resin coated high modulus fiber with no loss in composite modulus.

Technological development of high energy density capacitors

A study was conducted to develop cylindrical wound metallized film capacitors rated 2 micron F 500 VDC that had energy densities greater than 0.1J/g. Polysulfone (PS) and polyvinylidene (PVF2) were selected as dielectrics. Single film PS capacitors of 0.2J/g (uncased) were made of 3.75 micron material. Single film PVF2 capacitors of 0.19J/g (uncased) were made of 6.0 micron material. Corona measurements were made at room temperature, and capacitance and dissipation factor measurements were made over the ranges 25 C to 125 C and 120 Hz to 100 kHz. Nineteen of twenty PVF2 components survived a 2500 hour dc plus ac life test. Failure analyses revealed most failures occurred at wrinkles, but some edge failures were also seen. A 0.989g case was designed. When the case was combined with the PVF2 component, a finished energy density of 0.11J/g was achieved.

Relative toxicity of pyrolysis products of some synthetic polymers

Nineteen samples of synthetic polymers were evaluated for relative toxicity in the course of characterizing materials intended for aircraft interior applications. The generic polymers included ABS, chlorinated PVC, polycarbonate, polyphenylene oxide, polyphenylene sulfide, polysulfone, polyaryl sulfone, polyether sulfone, polybismaleimide, and polyvinyl fluoride. Test results are presented, and compared in relative rankings with similar results on cellulosic materials and other synthetic polymers. Under these test conditions, the samples of synthetic polymers were either comparable to or significantly less toxic than the samples of commercial cellulosic materials.

Graphite fiber reinforced thermoplastic resins

The results of a program designed to optimize the fabrication procedures for graphite thermoplastic composites are described. The properties of the composites as a function of temperature were measured and graphite thermoplastic fan exit guide vanes were fabricated and tested. Three thermoplastics were included in the investigation: polysulfone, polyethersulfone, and polyarylsulfone. Type HMS graphite was used as the reinforcement. Bending fatigue tests of HMS graphite/polyethersulfone demonstrated a gradual shear failure mode which resulted in a loss of stiffness in the specimens. Preliminary curves were generated to show the loss in stiffness as a function of stress and number of cycles. Fan exit guide vanes of HMS graphite polyethersulfone were satisfactorily fabricated in the final phase of the program. These were found to have stiffness and better fatigue behavior than graphite epoxy vanes which were formerly bill of material.

High frequency capacitor-diode voltage multiplier dc-dc converter development

A power conditioner was developed which used a capacitor diode voltage multiplier to provide a high voltage without the use of a step-up transformer. The power conditioner delivered 1200 Vdc at 100 watts and was operated from a 120 Vdc line. The efficiency was in excess of 90 percent. The component weight was 197 grams. A modified boost-add circuit was used for the regulation. A short circuit protection circuit was used which turns off the drive circuit upon a fault condition, and recovers within 5 ms after removal of the short. High energy density polysulfone capacitors and high speed diodes were used in the multiplier circuit.

Technological development of cylindrical and flat shaped high energy density capacitors

Cylindrical wound metallized film capacitors rated 2 micron F 500 VDC that had an energy density greater than 0.3 J/g, and flat flexible metallized film capacitors rated at 2 micron F 500 VDC that had an energy density greater than 0.1 J/g were developed. Polysulfone, polycarbonate, and polyvinylidene fluoride (PVF2) were investigated as dielectrics for the cylindrical units. PVF2 in 6.0 micron m thickness was employed in the final components of both types. Capacitance and dissipation factor measurements were made over the range 25 C to 100 C, and 10 Hz to 10 kHz. No pre-life-test burning was performed, and six of ten cylindrical units survived a 2500 hour AC plus DC lift test. Three of the four failures were infant mortality. All but two of the flat components survived 400 hours. Finished energy densities were 0.104 J/g at 500 V and 0.200 J/g at 700 V, the energy density being limited by the availability of thin PVF2 films.

Holography through optically active windows

By using two orthogonally polarized reference beams, holograms can be recorded through stressed windows and the reconstructed virtual image will show no stress pattern. As shown analytically, the stress-pattern-free hologram is recordable for any polarization state of the object illumination. Hence, the more efficient nondepolarizing diffuser can be used in performing holography through stressed windows if two reference beams are used. Results are presented for a pair of machined polysulfone windows intended for use in a holographic flow-visualization setup in a single-stage-compressor test rig.

Space fabrication: Graphite composite truss welding and cap forming subsystems

An automated beam builder for the fabrication of space structures is described. The beam builder forms a triangular truss 1.3 meters on a side. Flat strips of preconsolidated graphite fiber fabric in a polysulfone matrix are coiled in a storage canister. Heaters raise the material to forming temperature then the structural cap section is formed by a series of rollers. After cooling, cross members and diagonal tension cords are ultrasonically welded in place to complete the truss. The stability of fabricated structures and composite materials is also examined.

Development of a preprototype thermoelectric integrated membrane evaporation subsystem for water recovery

A three-man urine water recovery preprototype subsystem using a new concept to provide efficient potable water recovery from waste fluids on extended duration space flights has been designed, fabricated, and tested. Low power, compactness, and gravity insensitive operation are featured in this vacuum distillation subsystem that combines a hollow fiber polysulfone membrane evaporator with a thermoelectric heat pump. Application and integration of these key elements have solved problems inherent in previous reclamation subsystem designs. The hollow fiber elements provide positive liquid/gas phase control with no moving parts other than a waste liquid recirculation pump and a product water withdrawal pump. Tubular membranes provide structural integrity, improving on previous flat sheet membrane designs. A thermoelectric heat pump provides latent energy recovery.

Graphite composite truss welding and cap section forming subsystems. Volume 1: Executive summary

A rolltrusion process was developed for forming of a hybrid, single-ply woven graphite and glass fiber cloth, impregnated with a polysulfone resin and coated with TI02 pigmented P-1700 resin into strips for the on-orbit fabrication of triangular truss segments. Ultrasonic welding in vacuum showed no identifiable effects on weld strength or resin flow characteristics. An existing bench model cap roll forming machine was modified and used to roll form caps for the prototype test truss and for column test specimens in order to test local buckling and torsional instability characteristics.

Advanced technology lightweight fuel cell program

The potential of the alkaline electrolyte fuel cell as the power source in a multi hundred kilowatt orbital energy storage system was studied. The total system weight of an electrolysis cell energy storage system was determined. The tests demonstrated: (1) the performance stability of a platinum on carbon anode catalyst configuration after 5000 hours of testing has no loss in performance; (2) capability of the alkaline fuel cell to operate to a cyclical load profile; (3) suitability of a lightweight graphite electrolyte reservoir plate for use in the alkaline fuel cell; (4) long life potential of a hybrid polysulfone cell edge frame construction; and (5) long term stability of a fiber reinforced potassium titanate matrix structure. The power section tested operates with passive water removal eliminating the requirement for a dynamic hydrogen pump water separator thereby allowing a powerplant design with reduced weight, lower parasite power, and a potential for high reliability and extended endurance. It is concluded that two perovskites are unsuitable for use as a catalyst or as a catalyst support at the cathode of an alkaline fuel cell.

Endurance test and evaluation of alkaline water electrolysis cells

Utilization in the development of multi-kW low orbit power systems is discussed. The following technological developments of alkaline water electrolysis cells for space power application were demonstrated: (1) four 92.9 cm2 single water electrolysis cells, two using LST's advanced anodes and two using LST's super anodes; (2) four single cell endurance test stands for life testing of alkaline water electrolyte cells; (3) the solid performance of the advanced electrode and 355 K; (4) the breakthrough performance of the super electrode; (5) the four single cells for over 5,000 hours each significant cell deterioration or cell failure. It is concluded that the static feed water electrolysis concept is reliable and due to the inherent simplicity of the passive water feed mechanism coupled with the use of alkaline electrolyte has greater potential for regenerative fuel cell system applications than alternative electrolyzers. A rise in cell voltage occur after 2,000-3,000 hours which was attributed to deflection of the polysulfone end plates due to creepage of the thermoplastic. More end plate support was added, and the performance of the cells was restored to the initial performance level.

Investigation of degradation mechanisms in composite matrices

Degradation mechanisms were investigated for graphite/polysulfone and graphite/epoxy laminates exposed to ultraviolet and high-energy electron radiations in vacuum up to 960 equivalent sun hours and 10 to the ninth power rads respectively. Based on GC and combined GC/MS analysis of volatile by-products evolved during irradiation, several free radical mechanisms of composite degradation were identified. The radiation resistance of different matrices was compared in terms of G values and quantum yields for gas formation. All the composite materials evaluated show high electron radiation stability and relatively low ultraviolet stability as indicated by low G values and high quantum for gas formation. Mechanical property measurements of irradiated samples did not reveal significant changes, with the possible exception of UV exposed polysulfone laminates. Hydrogen and methane were identified as the main by-products of irradiation, along with unexpectedly high levels of CO and CO2.

Polymer research at NASA Langley Research Center

Polymer synthesis programs involve the development of Novel thermoplastics, pseudothermoplastics, and thermosets. These systems are prepared to elucidate structure-property relationships involving thermal capabilities, toughness, processability and environmental stability. Easily processable polyimides, solvent-resistant polysulfones and polyphenylquinoxalines, and tougher high and intermediate temperature polymers were developed. Characterization efforts included high pressure liquid chromatography methodology, the development of toughness tests for fiber reinforced composites, a study of electrical properties of metal ion filled polyimides, and a study of the mutagenicity of aromatic diamines. Also the mechanism of cure/degradation of experimental polymers was studied by rheology, mechanical behavior, separation techniques and spectroscopy. The degradative crosslinking of alkyl-containing polyimides, the separation and identification of crosslinked phenylquinoxalines, the rheological behavior of hot-melt polyimides, and the elucidation of the cure of norbornene endcapped imides were also studied.
