Alternative Analysis and Prioritization of Department of Energy “TBD” Materials with No Identified Disposition Pathway

The Department of Energy (DOE) complex manages a significant inventory of excess nuclear materials for which disposition pathways have not been identified, commonly referred to as "To Be Determined" (TBD) items. The Disposition Pathways Program, initiated in FY2018, provides a standardized framework for identifying viable disposition pathways for these materials. In 2023, the program undertook a comprehensive review and systematic analysis of the remaining TBD material groups, updating the assessment from the 2020 TBD Study using the 2022 fiscal year-end Nuclear Material Inventory Assessment (NMIA) as the primary data source. This effort aimed to utilize quantitative analysis to down-select from a wide range of potential disposition options and prioritize the remaining pathways to facilitate informed, risk-based decision-making for future programmatic funding and execution. This paper details the alternative analysis methodology used for screening and prioritization, highlighting the key criteria, ranking process, and resultant recommendations. The study successfully narrowed fifty-two potential disposition options down to nineteen, providing a focused path forward for addressing a longstanding challenge within the DOE complex.

High-resolution analysis of clay minerals and amorphous materials in martian analog environments

Mudrocks and mud-sized sediments (i.e., silt to clay) dominate the surface of Earth and Mars. These fine-grained sediments preserve a rich history of sedimentary processes from source to sink and shed light on ancient climates. However, both the physical and chemical nature of these materials make them difficult to fully characterize with traditional laboratory techniques. Here, we explore a cross-disciplinary and high-resolution approach using synchrotron radiation for X-ray diffraction, pair distribution function analysis, and submicrometer-scale X-ray fluorescence, combined with transmission electron microscopy, to better understand the nanostructure and composition of mud-sized sediments from a glacio-fluvial watershed in southwest Iceland. Our results demonstrate that sediments in the cold and wet climate of Iceland are more altered than previously thought, as evidenced by the identification of kaolinite and mixed-layer kaolinite-smectite. Additionally, sediments are enriched in amorphous materials and nanocrystalline phases, as determined from grain morphologies and compositions consistent with allophane, hisingerite, ferrihydrite, and halloysite. These alteration products are present as intimate mixtures that vary across depositional sites, demonstrating the dynamic nature of the secondary assemblage from source to sink. This work has implications for Mars, where, for example, basalt-sourced sedimentary rocks from Gale crater are abundant in clay minerals and amorphous materials. Finally, this work underpins the importance of using high-resolution techniques, a coordinated methodology, and developing innovative approaches for future planetary sample return missions (e.g., Mars sample return).

M3SF-24LL010302052-Comprehensive Analysis of Radionuclide Interaction with Hydrothermally Altered Repository Materials

This progress report (Level 3 Milestone Number M3SF-24LL010302052) summarizes research conducted at Lawrence Livermore National Laboratory (LLNL) within the Crystalline Work Package Number SF-24LL01030205. The research is focused on actinide and radionuclide sequestration in hydrothermally altered repository materials. In FY24, we completed a rigorous analysis of Se sorption to iron oxide phases using our L-SCIE sorption database. This effort explicitly accounts for surface titration behavior of oxide surfaces that was the subject of a recently published manuscript (Han et al., 2023). With this in mind, our Se sorption analysis now yields a more robust workflow for developing self-consistent surface complexation modeling approaches that can be adapted to specific SCM conceptual and numerical approaches (i.e. non-electrostatic, diffuse layer, triple layer models). In late FY24, we plan to publish the results of our comprehensive surface complexation modeling of Se(IV) and Se(VI) sorption to iron oxide mineral phases and provide a path forward to developing robust radionuclide sorption models for use in performance assessment. In FY24, we also submitted a manuscript summarizing our approach to integrating radionuclide sorption and coprecipitation phenomena and evaluation of radionuclide partitioning values across a range of radionuclides relevant to performance assessment. We demonstrated our approach in detail using Se sorption and coprecipitation with iron oxide minerals as a test case. This manuscript was recently accepted for publication in Applied Geochemistry (Balboni et al., Accepted). We also continued experiments to identify radionuclide interaction with hydrothermally altered crystalline repository and backfill materials. Recent research performed at Los Alamos National Laboratory (LANL) and Sandia National Laboratory (SNL) has provided key insights regarding the hydrothermal alteration behavior of bentonite backfill in the presence of repository materials (steel, concrete, etc.). We are now examining how mineral alteration affects retardation behavior of a suite of radionuclides of interest to repository performance assessment. These experiments also allow us to test the predictive ability of our component additivity approach to surface complexation and ion exchange. Our guiding hypothesis is that a robust surface complexation/ion exchange model and associated database, developed using our L-SCIE approach, can effectively predict changes in radionuclide sorption behavior resulting from the hydrothermal alteration of mineralogy in a repository near field. A short update of results to date is presented below.

Quantifying market volume sensitivity to material property modifications in polyhydroxybutyrate: A parametric analysis approach

Polyhydroxybutyrate (PHB), a biodegradable biopolymer, represents a promising alternative to petroleum-based thermoplastics. However, despite consistent market growth, PHB faces persistent commercialization challenges that limit widespread adoption. Existing research has focused predominantly on optimizing PHB production processes, leaving a critical gap in understanding which material property modifications would most effectively enhance market competitiveness. This study addresses this gap by systematically analyzing the relationship between polymer material properties and market performance using U.S. market data from 2008 to 2021 for 21 thermoplastic polymers across 19 material properties. We employed principal component regression to identify property modifications that could maximize market volume while reducing CO 2 emissions. Our parametric analysis revealed that two specific material properties – Hardness Shore A and Sheet Extrusion Temperature – significantly influence PHB marketability across different price points. Market simulations demonstrated that a 10% increase in Hardness Shore A could increase PHB market volume by 431.5 million kg while reducing emissions by 188.7 kg CO 2 . A similar 10% increase to Sheet Extrusion Temperature could yield a 297.5 million kg volume increase and a 99.2 kg CO 2 reduction in emissions. Critically, this approach is agnostic to the specific methods required to achieve these property changes, instead providing material scientists with quantitative, data-driven targets for R&D prioritization. Here, this framework offers a novel methodology for evaluating biopolymer competitiveness and supporting strategic decisions to accelerate PHB market adoption and contribute to decarbonization of the plastics industry.

Grain2Mesh: Mesh Generation for Grain-Scale Nonlinear Elasticity Modeling

The nonlinear hysteretic behavior of rocks under cyclic loading is a crucial area of study in geomechanics. The macroscopic response of a variety of materials has been found to be contingent upon the behavior of the micro-scale structure. This project aims to develop a functional and maintainable software package for generating a multi-phase numerical mesh and accompanying simulation files for finite element modeling used in computational mechanics solvers. Meshes generated from images often lack key preprocessing that reduces noise and prevents mesh element distortion that can increase computational cost. By incorporating user feedback throughout, grain2mesh ensures a high-fidelity mesh that can be used to model grain-scale interactions such as shearing, crack propagation, and interfacial material contrast. Scientific applications of this software include material fracturing, stress-strain analysis for natural and engineered materials, and nonlinear meso-scale analysis.

230Th/234U radiochronometry for uranium materials by alpha spectrometry for nuclear forensics analysis

We have developed an alpha spectrometry method for 230Th/234U radiochronometry to determine the model separation age for uranium materials. This method offers an alternative to the more commonly used, but significantly more resource intensive multi-collector inductively coupled plasma mass spectrometry (MC-ICP-MS) while providing similar accuracy and precision. The development included radiochemical separation of uranium and thorium, calibration of the 232U tracer and the alpha spectrometry measurement. The method was validated by analyzing a certified reference material, CRM 125-A, which is a uranium oxide pellet assay, isotopic, and radiochronometric standard. The results were compared to those obtained by our routine MC-ICP-MS 230Th/234U radiochronometry analysis method to assess the performance parameters for alpha spectrometry compared to the state-of-the-art technique.

Phase change material-to-refrigerant heat exchangers: Experimental validation and uneven melting analysis

Thermal energy storage (TES) using phase change materials (PCMs) enables load shifting and reduces mismatches between the building's thermal demand and the heat pump (HP) system's thermal capacity. While most TES studies have focused on single-phase heat transfer fluids, PCM-to-refrigerant heat exchangers (PRHX), in which the refrigerant undergoes liquid-vapor phase change, remain largely underexplored. Here, to address this gap, this study systematically investigates a shell-and-tube PRHX operating as the condenser in an HP through experiments and simulations. A two-dimensional enthalpy-based finite-volume PRHX model was developed and validated against experimental data, including refrigerant and PCM temperature profiles, PRHX capacity, and system-level performance. Results show three characteristic stages: Stage I, the condenser temperature rapidly increases with PCM in the solid state absorbing sensible heat; Stage II, stable operation during PCM phase change; and Stage III, performance decline once part of the PCM becomes fully melted. Heat transfer analysis revealed that uneven PCM melting along the condenser length was driven primarily by variations in the refrigerant-side heat transfer coefficient, rather than local approach temperature differences. Further study demonstrated that minimizing refrigerant outlet subcooling led to more uniform PCM melting and extended Stages I and II by up to 89%. This paper provides a validated PRHX model, clarifies the mechanisms of uneven PCM melting, and highlights subcooling control as an effective strategy to improve TES performance in HP systems without requiring secondary loops.

New or supplementary material sources, however, universally comprise unique material properties that can significantly affect the lifetime and performance of resultant batteries. As such, the influence of composition, microstructure, and morphology on electrochemical performance should be characterized quickly and accurately to accelerate commercialization of new material sources. This work introduces a tiered framework to quickly assess new material viability and understand the influence of physicochemical properties on battery performance. The Tier 1 testing described here is rapid and lower-effort to quickly recognize materials with fundamental flaws and potentially disqualify them. Later testing would require more time and effort but provide higher fidelity information with a goal of validating materials for specific applications. A case study examining various commercial sources of LiFePO4 (LFP) is presented, using Tier 1 of the protocol to identify rapid electrochemical and physicochemical signals that correlate with performance and to provide early go/no-go decisions on LFP materials without the need for long-term cycling data.

HOLISTIC ENERGY EFFICIENCY ANALYSIS OF ELECTRIFIED OFF-HIGHWAY MATERIAL HANDLER: FROM DRIVE CYCLE CHARACTERIZATION TO POWERTRAIN, HYDRAULIC, AND THERMAL SYSTEM PERFORMANCE

Three complexities surrounding the operation and testing of hybrid electric, heavy-duty nonroad machines have been addressed experimentally and using 1D simulation. Their resolutions have been intertwined with the development of a prototype machine that was proven to reduce fuel consumption in excess of 20%. A real-world drive cycle that leveraged hydraulic cylinder position was developed and utilized to ensure accurate reproduction of hydraulic work between the baseline and hybrid machines, while simultaneously maintaining less than 5% RMS error in position for main load handling functions. The newly developed, machine-specific drive cycle also contributed towards making equivalent comparisons in energy consumption between machine types through composite performance metrics that were extrapolated over a typical shift duration. Lastly, this work addressed thermal management energy consumption, a topic of increasing popularity when discussing electrified vehicles, by proposing a 1.4% energy savings through special mechanization and control of cooling system components.

Wire Arc Additive Manufacturing of Lightweight High Pressure Die Casting Tooling

Oak Ridge National Laboratory (ORNL) and Mercury Marine partnered to develop and test methods for additively manufactured tooling for aluminum die casting applications under CRADA agreement NFE-20-08193. Tooling is the largest capital expense for high production casting projects. The lead time for tooling is often measured in months with a typical project taking 9-12 months to realize Production Part Approval Process (PPAP) ready die cast samples. This project demonstrated the technical viability of rapidly produced steel components for high pressure die casting tooling via Wire Arc Additive Manufacturing (WAAM). A 410 stainless steel tool was redesigned and optimized with conformal cooling channels and additively manufactured. The finished tool was tested and used to produce over 4000 parts, which well surpassed expectations. A secondary objective was to evaluate the durability of multi-material additively manufactured (AM) components with conformal cooling. A large multi-material tool (H13 and 410SSNiMo) was manufactured using the same methods showing potential reductions in used material and cost. However, the H13 section sustained material cracking. Further analysis showed that the potential cause was the CTE mismatch of the two materials at higher temperatures. It is also suggested that the material mix can be used if the steel processing temperature does not exceed 600 ̊C.This project has shown high potential for using the WAAM technology for creating AM parts for aluminum dies casting. However, the multi-material approach requires extended study and tests.

Inverse prediction of PuO2 processing conditions using Bayesian seemingly unrelated regression with functional data

Over the past decade, a variety of innovative methodologies have been developed to better characterize the relationships between processing conditions and the physical, morphological, and chemical features of special nuclear material (SNM). Different processing conditions generate SNM products with different features, which are known as “signatures” because they are indicative of the processing conditions used to produce the material. These signatures can potentially allow a forensic analyst to determine which processes were used to produce the SNM and make inferences about where the material originated. This article investigates a statistical technique for relating processing conditions to the morphological features of PuO 2 particles. We develop a Bayesian implementation of seemingly unrelated regression (SUR) to inverse-predict unknown PuO 2 processing conditions from known PuO 2 features. Model results from simulated data demonstrate the usefulness of the technique. Applied to empirical data from a bench-scale experiment specifically designed with inverse prediction in mind, our model successfully predicts nitric acid concentration, while results for Pu concentration and precipitation temperature were equivalent to a simple mean model. Our technique compliments other recent methodologies developed for forensic analysis of nuclear material and can be generalized across the field of chemometrics for application to other materials.

Dynamic Scaling Analysis of Accelerated Irradiation Testing on Additive Manufacturing Materials by Positron Annihilation

The timely applications of Additive Manufacturing (AM) materials in nuclear environments require accelerated irradiation tests, mainly ion irradiation to enable rapid prototyping. Low dose ion irradiation would cause sub-nanostructure changes by generation of lattice defects, vacancies, vacancy clusters and voids and void swelling caused by cellular dislocations. Positron Annihilation Lifetime (PAL), a novel technology, sensitive towards sub-nanostructure morphology with high accuracy (about 10-7 vacancy per atom), supported by Transition Electron Microscope (TEM) would be applied to identify the type and total size of the defects. The subsequent PAL measurements and TEM surface studies would be followed by PAL analysis that includes sophisticated trapping model. The PAS results would become an input to dynamic scaling analysis (that predicts radiation effects from low dose studies for high dose effects), which incorporate mean-field theory model. The final effect is an in-depth understanding of the microstructure evolution of AM materials under ion irradiation which can be extrapolated to the studies of neutron irradiation, since ion-irradiation takes less time and do not cause the irradiation hazard. The working hypothesis is that PAL technology, that have excellent sensitivity to low-defect concentration would help to identify ion-induced material damage on the atomic and nano-scale level, which then could be extrapolated to understand the neutron damage better.

Quantitative Particle Analysis of Neptunium-237 Oxides: Optimization of MAMA Analysis for Modified Direct Denitration Products

The production of plutonium-238 through irradiation of neptunium-237 ( 237 Np) target materials for the use in radioisotope thermoelectric generators is paramount for continued deep space exploration. This work employs scanning electron microscopy to analyze 237 Np materials coupled with a well-developed image analysis framework (Morphological Analysis for Material Attribution, or MAMA) to determine the degree of micron-scale homogeneity in the materials. This work demonstrated how the quantification of particle characteristics can validate production materials and affirm the qualitative similarities observed in micrographs. The 237 Np oxide particle analysis determined that the materials from five production runs were quantitatively homogenous (significant at α = 0.05) in particle area, circularity, equivalent circular diameter, and ellipse aspect ratio, with two of the sampling dates having statistically significant different means for one of the four characteristics. Furthermore, these metrics not only confirm general homogeneity of the material but also expand the application of MAMA workflows to 237 Np materials, demonstrating the utility of MAMA analysis for a wider breadth of nuclear materials than previously reported. In the open literature, this study is the first time that these microanalytical techniques were applied to 237 Np materials to this degree.

Exploring New Applications of Municipal Solid Waste

This study aimed to (i) characterize municipal solid waste (MSW) sourced from Utah and Michigan transfer stations and (ii) upcycle, produce, and evaluate composites derived from this MSW. Composition analysis showed that the MSW was composed of a variety of commodity plastics, paper/cardboard, and inorganic materials. Detailed chemical analysis for lignin, cellulose, hemicellulose, and lipids was performed. The plastics identified were mainly polyethylene, polypropylene, polystyrene, and poly (ethylene terephthalate). The compoundability of the MSW was assessed by torque rheometry. Composites were prepared by compounding the MSW in an extruder. A composite flexural strength of 29 MPa and a modulus of 1.0 GPa was achieved. The thermal properties of the composites were also determined. The melt flow behavior of the MSW composites at 190 °C was comparable to wood plastic composite formulations.

Evaluating the efficiency of touch-spun scaffolds in producing dense cell cultures for tissue engineering applications

Developing efficient scaffolds for long-term cell cultivation remains a challenge in tissue engineering. Biomimetic approaches aim to create a three-dimensional (3D) extracellular matrix (ECM)-like fiber network with a tunable hierarchical structure to promote sufficient cell attachment, differentiation, and overall viability. Among the fiber fabrication methods documented in the literature, mechanical fiber drawing techniques, such as touch-spinning, have garnered significant research interest. This is due to the simplicity of the equipment, the ability to control fiber diameter and interfiber spacing at the nanoscale without the need for external fields, and the absence of specific requirements for material dielectric properties. Despite the advantages of mechanically drawn scaffolds in biomedical research, the methodologies for cell culturing and analysis for these materials have not been adequately addressed. In this study, we assess the potential of touch-spun scaffolds in promoting NIH/3T3-GFP fibroblast cell growth for tissue engineering applications. Polycaprolactone/polyethylene oxide (PCL/PEO)-based fiber arrays with a controlled interfiber spacing of 91.9 ± 25.0 μm (N = 50) were fabricated using a modified touch-spinning apparatus and then assembled into 2D and 3D scaffolds through additive manufacturing technology. A comparative cell analysis conducted for single- and multi-layered structures showed that the 3D touch-spun scaffolds support healthy growth of up to 6.5 million fibroblast cells within 21 days and offer enhanced cell viability compared to conventional 2D fiber scaffolds, as confirmed by the Presto Blue assay. Furthermore, the metabolic activity of fibroblasts on 3D scaffolds assessed by the MTT test is approximately four times higher than that of the positive control, making the 3D touch-spun materials ideal for long-term cell culture applications.
