HOST instrumentation R and D program overview

The HOST Instrumentation R and D program is focused on two categories of instrumentation. One category is that required to characterize the environment imposed on the hot section components of turbine engines. This category includes instruments for measuring gas flow, gas temperature, and heat flux. The second category is that for measuring the effect of the environment on the hot section components. This category includes strain measuring instruments and an optical system for viewing the interior of an operating combustor to detect cracks, buckling, carbon buildup, etc.

Theoretical models of communication and control systems are discussed in reviews and reports. Topics addressed include smoothing and identification for random fields, the information and coding capacities of mismatched Gaussian channels, recursive least-squares estimation and Kalman filtering by systolic arrays, Kemp echo digital filters, a periodic test-scheduling scheme for communication and queuing processes, and receivers for direct-sequence systems. Consideration is given to a distributed-parameter model for detecting cracks in rotors, active control of aeroelastic systems governed by functional differential equations, robust multivariable control of large space structures, finite-rank relatively bounded perturbations of semigroup generators, and sensitivity analysis of convex optimal-control problems.

Various papers on current developments in optical engineering and commercial optics are presented. Individual topics addressed include: large optics fabrication technology drivers and new manufacturing techniques, new technology for beryllium mirror production, design examples of hybrid refractive-diffractive lenses, optical sensor designs for detecting cracks in optical materials, retroreflector field-of-view properties for open and solid cube corners, correction of misalignment-dependent aberrations of the HST via phase retrieval, basic radiometry review for seeker test set, radiation effects on visible optical elements, and nonlinear simulation of efficiency for large-orbit nonwiggler FELs.

Unified Ultrasonic/Eddy-Current Data Acquisition

Imaging station for detecting cracks and flaws in solid materials developed combining both ultrasonic C-scan and eddy-current imaging. Incorporation of both techniques into one system eliminates duplication of computers and of mechanical scanners; unifies acquisition, processing, and storage of data; reduces setup time for repetitious ultrasonic and eddy-current scans; and increases efficiency of system. Same mechanical scanner used to maneuver either ultrasonic or eddy-current probe over specimen and acquire point-by-point data. For ultrasonic scanning, probe linked to ultrasonic pulser/receiver circuit card, while, for eddy-current imaging, probe linked to impedance-analyzer circuit card. Both ultrasonic and eddy-current imaging subsystems share same desktop-computer controller, containing dedicated plug-in circuit boards for each.

Electromagnetic Flaw Detector Is Easier To Use

Electromagnetic flaw detector based on eddy-current principle. It nondestructively detects cracks, voids, and other flaws introducing electrical discontinuities into specimens of electrically conductive materials. Circuitry associated with this flaw detector simpler than older eddy-current flaw detectors. Unlike older eddy-current nondestructive testers, calibration ordinarily not needed, and readings interpreted with relative ease.

EPA/NASA/USAF Depainting Effort Concludes

The final report contains strip rate data from all of the methods, lessons learned during processing, metallurgical evaluations of the panels, and summaries of corrosion and hydrogen embrittlement studies. Any changes in surface roughness, fatigue and tensile properties, and crack detectability are noted in the report. No process was singled out above the others, as companies should consider equipment and operational costs when complying with the Aerospace NESHAP (National Emission Standards for Hazardous Air Pollutants) and new OSHA (Occupational Safety and Health Administration) regulations.

Stress Measurement System

Under the Aircraft Structural Integrity program, Langley Research Center and Stress Photonics developed an infrared-based stress measurement system for use in nondestructive evaluation of materials and structures. Stress Photonics commercialized the technology in the DeltaTherm 1000 system, used to compare designs and detect cracks in structures, especially for aging aircraft and bridges. The system combines digital signal processing technology with a special infrared camera to provide instantaneous thermal images and live differential images.

Development of an Optical-Real Time Polarimetric Imaging System for Aerospace Applications

The design of an optical polarimetric imaging system, aimed to detect cracks or structural defects on the surface of rotating aircraft engine shafts, is presented. The experimental results have been processed by a real time wavelet denouncing system implemented by a Filed Programmable Gate Arrays (FPGA), which has been designed for this purpose. The experimental results clearly indicate that high signal-to-noise ratio signals can be obtained.

Structural Health Monitoring of Composite Plates Under Ambient and Cryogenic Conditions

Methods for structural health monitoring are now being assessed, especially in high-performance, extreme environment, safety-critical applications. One such application is for composite cryogenic fuel tanks. The work presented here attempts to characterize and investigate the feasibility of using imbedded piezoelectric sensors to detect cracks and delaminations under cryogenic and ambient conditions. Different types of excitation and response signals and different sensors are employed in composite plate samples to aid in determining an optimal algorithm, sensor placement strategy, and type of imbedded sensor to use. Variations of frequency and high frequency chirps of the sensors are employed and compared. Statistical and analytic techniques are then used to determine which method is most desirable for a specific type of damage and operating environment. These results are furthermore compared with previous work using externally mounted sensors. More work is needed to accurately account for changes in temperature seen in these environments and be statistically significant. Sensor development and placement strategy are other areas of further work to make structural health monitoring more robust. Results from this and other work might then be incorporated into a larger composite structure to validate and assess its structural health. This could prove to be important in the development and qualification of any 2nd generation reusable launch vehicle using composites as a structural element.

Solar cell anomaly detection method and apparatus

A method is provided for detecting cracks and other imperfections in a solar cell, which includes scanning a narrow light beam back and forth across the cell in a raster pattern, while monitoring the electrical output of the cell to find locations where the electrical output varies significantly. The electrical output can be monitored on a television type screen containing a raster pattern with each point on the screen corresponding to a point on the solar cell surface, and with the brightness of each point on the screen corresponding to the electrical output from the cell which was produced when the light beam was at the corresponding point on the cell. The technique can be utilized to scan a large array of interconnected solar cells, to determine which ones are defective.

Models in the Design and Validation of Eddy Current Inspection for Cracking in the Shuttle Reaction Control System Thruster

A case study is presented for using models in eddy current NDE design for crack detection in Shuttle Reaction Control System thruster components. Numerical methods were used to address the complex geometry of the part and perform parametric studies of potential transducer designs. Simulations were found to show agreement with experimental results. Accurate representation of the coherent noise associated with the measurement and part geometry was found to be critical to properly evaluate the best probe designs.

Practical SQUID Instrument for Nondestructive Testing

We report on the development of a scanning eddy-current imaging system designed to detect deep subsurface flaws in conducting materials. A high transition temperature (high-T c) superconducting quantum interference device (SQUID) magnetometer is employed to provide the required sensitivity at low frequencies, while a combination of small cylindrical high-Tc superconducting and A-metal shields enable the instrument to be scanned in a magnetically noisy environment, rather than the object under test. The shields are arranged to prevent unwanted excitation and ambient noise fields from reaching the SQUID, and to enhance spatial resolution and minimize undesirable edge effects. Thus far, the instrument has successfully detected cracks and pits through 10 layers of aluminum, with a combined thickness of 5 cm at room temperature.

High-Temperature Surface-Acoustic-Wave Transducer

Aircraft-engine rotating equipment usually operates at high temperature and stress. Non-invasive inspection of microcracks in those components poses a challenge for the non-destructive evaluation community. A low-profile ultrasonic guided wave sensor can detect cracks in situ. The key feature of the sensor is that it should withstand high temperatures and excite strong surface wave energy to inspect surface/subsurface cracks. As far as the innovators know at the time of this reporting, there is no existing sensor that is mounted to the rotor disks for crack inspection; the most often used technology includes fluorescent penetrant inspection or eddy-current probes for disassembled part inspection. An efficient, high-temperature, low-profile surface acoustic wave transducer design has been identified and tested for nondestructive evaluation of structures or materials. The development is a Sol-Gel bismuth titanate-based surface-acoustic-wave (SAW) sensor that can generate efficient surface acoustic waves for crack inspection. The produced sensor is very thin (submillimeter), and can generate surface waves up to 540 C. Finite element analysis of the SAW transducer design was performed to predict the sensor behavior, and experimental studies confirmed the results. One major uniqueness of the Sol-Gel bismuth titanate SAW sensor is that it is easy to implement to structures of various shapes. With a spray coating process, the sensor can be applied to surfaces of large curvatures. Second, the sensor is very thin (as a coating) and has very minimal effect on airflow or rotating equipment imbalance. Third, it can withstand temperatures up to 530 C, which is very useful for engine applications where high temperature is an issue.

Smart Sensors Assess Structural Health

NASA frequently inspects launch vehicles, fuel tanks, and other components for structural damage. To perform quick evaluation and monitoring, the Agency pursues the development of structural health monitoring systems. In 2001, Acellent Technologies Inc., of Sunnyvale, California, received Small Business Innovation Research (SBIR) funding from Marshall Space Flight Center to develop a hybrid Stanford Multi-Actuator Receiver Transduction (SMART) Layer for aerospace vehicles and structures. As a result, Acellent expanded the technology's capability and now sells it to aerospace and automotive companies; construction, energy, and utility companies; and the defense, space, transportation, and energy industries for structural condition monitoring, damage detection, crack growth monitoring, and other applications.

Material condition assessment with eddy current sensors

Eddy current sensors and sensor arrays are used for process quality and material condition assessment of conducting materials. In an embodiment, changes in spatially registered high resolution images taken before and after cold work processing reflect the quality of the process, such as intensity and coverage. These images also permit the suppression or removal of local outlier variations. Anisotropy in a material property, such as magnetic permeability or electrical conductivity, can be intentionally introduced and used to assess material condition resulting from an operation, such as a cold work or heat treatment. The anisotropy is determined by sensors that provide directional property measurements. The sensor directionality arises from constructs that use a linear conducting drive segment to impose the magnetic field in a test material. Maintaining the orientation of this drive segment, and associated sense elements, relative to a material edge provides enhanced sensitivity for crack detection at edges.

The IVHM project recommends nine priorities for future IVHM research. Strain measurement technology is one of the nine recommendations. The Decadal Survey of Civil Aeronautics: Foundation for the Future, identified IVHM as the top NASA and national priority within the area of materials and structures. The survey also identified IVHM systems that warrant attention over the next decade such as “locally self-powered, wireless microelectromechanical sensors of various types tiny enough that very large numbers of sensors become practical.” Standard strain gages have been used to detect cracks in aircraft, and have been used to monitor load conditions and fatigue in airframes. High temperature devices will be able to monitor structural health in areas that are inaccessible today.
