Environmental testing of block 2 solar cell modules

The testing procedures and results of samples of the LSA Project Block 2 procurement of silicon solar cell modules are described. Block 2 was the second large scale procurement of silicon solar cell modules made by the JPL Low-cost Solar Array Project with deliveries in 1977 and early 1978. The results showed that the Block 2 modules were greatly improved over Block 1 modules. In several cases it was shown that design improvements were needed to reduce environmental test degradation. These improvements were incorporated during this production run.

Development and Testing of Shingle-type Solar Cell Modules

The design, development, fabrication and testing of a shingle-type terrestrial solar cell module which produces 98 watts/sq m of exposed module area at 1 kW/sq m insolation and 61 C are reported. These modules make it possible to easily incorporate photovoltaic power generation into the sloping roofs of residential or commercial buildings by simply nailing the modules to the plywood roof sheathing. This design consists of nineteen series-connected 53 mm diameter solar cells arranged in a closely packed hexagon configuration. These cells are individually bonded to the embossed surface of a 3 mm thick thermally tempered hexagon-shaped piece of glass. Polyvinyl butyral is used as the laminating adhesive.

Solar Cell Modules with Parallel Oriented Interconnections

Twenty-four solar modules, half of which were 48 cells in an all-series electrical configuration and half of a six parallel cells by eight series cells were provided. Upon delivery of environmentally tested modules, low power outputs were discovered. These low power modules were determined to have cracked cells which were thought to cause the low output power. The cracks tended to be linear or circular which were caused by different stressing mechanisms. These stressing mechanisms were fully explored. Efforts were undertaken to determine the causes of cell fracture. This resulted in module design and process modifications. The design and process changes were subsequently implemented in production.

Structural cost optimization of photovoltaic central power station modules and support structure

The results of a comprehensive study of photovoltaic module structural support concepts for photovoltaic central power stations and their associated costs are presented. The objective of the study has been the identification of structural cost drivers. Parametric structural design and cost analyses of complete array systems consisting of modules, primary support structures, and foundations were performed. Area related module cost was found to be constant with design, size, and loading. A curved glass module concept was evaluated and found to have the potential to significantly reduce panel structural costs. Conclusions of the study are: array costs do not vary greatly among the designs evaluated; panel and array costs are strongly dependent on design loading; and the best support configuration is load dependent

Development of a shingle-type solar cell module

The development of a solar cell module, which is suitable for use in place of shingles on the sloping roofs of residental or commercial buildings, is reported. The design consists of nineteen series-connected 53 mm diameter solar cells arranged in a closely packed hexagon configuration. The shingle solar cell module consists of two basic functional parts: an exposed rigid portion which contains the solar cell assembly, and a semi-flexible portion which is overlapped by the higher courses of the roof installation. Consideration is given to the semi-flexible substrate configuration and solar cell and module-to-module interconnectors. The results of an electrical performance analysis are given and it is noted that high specific power output can be attributed to the efficient packing of the circular cells within the hexagon shape. The shingle should function for at least 15 years, with a specific power output of 98 W/sq w.

Some failure modes and analysis techniques for terrestrial solar cell modules

Analysis data are presented on failed/defective silicon solar cell modules of various types and produced by different manufacturers. The failure mode (e.g., internal short and open circuits, output power degradation, isolation resistance degradation, etc.) are discussed in detail and in many cases related to the type of technology used in the manufacture of the modules; wherever applicable, appropriate corrective actions are recommended. Consideration is also given to some failure analysis techniques that are applicable to such modules, including X-ray radiography, capacitance measurement, cell shunt resistance measurement by the shadowing technique, steady-state illumination test station for module performance illumination, laser scanning techniques, and the SEM.

Endurance testing of first generation /Block I/ commercial solar cell modules

NASA-LeRC has conducted outdoor endurance tests on modules commercially produced as part of the 46-kW purchase of first generation (Block I) modules by the JPL Low Cost Silicon Solar Array Project. Block I modules from four manufacturers were installed at commercial testing sites in Florida, Puerto Rico, and Arizona and at noncommercial sites in Cleveland, Ohio. The conditions endured by these modules included hot and dry, hot and humid, tropical rain forest, sea-air, urban industrial and urban clean; exposures were for periods up to one year. Test results are presented and discussed.

Environmental testing of terrestrial flat plate photovoltaic modules

The Low-Cost Solar Array (LSA) Project at the Jet Propulsion Laboratory has as one objective: the development and implementation of environmental tests for flat plate photovoltaic modules as part of the Department of Energy's terrestrial photovoltaic program. Modules procured under this program have been subjected to a variety of laboratory tests intended to simulate service environments, and the results of these tests have been compared to available data from actual field service. This comparison indicates that certain tests (notably temperature cycling, humidity cycling, and cyclic pressure loading) are effective indicators of some forms of field failures. Other tests have yielded results useful in formulating module design guidelines. Not all effects noted in field service have been successfully reproduced in the laboratory, however, and work is continuing in order to improve the value of the test program as a tool for evaluating module design and workmanship. This paper contains a review of these ongoing efforts and an assessment of significant test results to date.

25 kW power module evolution study

This paper presents a study of evolutionary growth concepts for the 25 kW power module to augment STS mission support future capabilities. The study aimed to establish user payload requirements, define evolution methods for system initial operational capability, and formulate a development program and conceptual designs. The payload requirements analysis focused on material processing in space, public services, and solar terrestrial observations; evolutionary system concepts were evaluated to derive the power module and system support requirements, and four reference orbits were used to construct the nominal program scenario. The mission accomodations analysis evaluated the capability of the nominal program scenario and associated power module concepts to meet user needs. Finally, the recommended modular design consisting of electric power, attitude control, thermal control, and command and data handling is described, and it is concluded that the 25 kW power module is a logical first step to support the near term NASA sortie and free-flyer mission requirements.

Evaluation of cleaners for photovoltaic modules exposed in an outdoor environment

Power recovery of silicone encapsulated and glass covered photovoltaic modules, exposed for two years to a suburban environment, was measured after washing with a variety of cleaners including detergents, abrasive soap, and hydrocarbon solvents. Silicone encapsulated modules in operating environments may experience significant power losses or require extensive periodic cleaning. Glass front-faced modules in similar situations are much less affected. Organic hydrocarbon solvents or abrasives were found to be about five times more effective than mild detergents in cleaning encapsulated modules.

A bubble memory module

A bubble memory module design providing flexibility for many user applications in spacecraft data recording is described. The memory module can be used with user-designed controllers with the memory organization determined by the application. Asynchronous data rates from zero to 1.33 Mbits/sec at minimum power are accomplished by using 8-chip memory cells with 100 K bit serial chips. The memory module is expandable from a 4 x 2 cell matrix to a 4 x 16 cell matrix corresponding to an expandable capacity of 6.55 M to 52.4 M bits. The module's design, utility in various memory systems, and user clocking scheme are described.

Bubble memory module

Design, fabrication and test of partially populated prototype recorder using 100 kilobit serial chips is described. Electrical interface, operating modes, and mechanical design of several module configurations are discussed. Fabrication and test of the module demonstrated the practicality of multiplexing resulting in lower power, weight, and volume. This effort resulted in the completion of a module consisting of a fully engineered printed circuit storage board populated with 5 of 8 possible cells and a wire wrapped electronics board. Interface of the module is 16 bits parallel at a maximum of 1.33 megabits per second data rate on either of two interface buses.

Low cost solar array project production process and equipment task. A Module Experimental Process System Development Unit (MEPSDU)

Technical readiness for the production of photovoltaic modules using single crystal silicon dendritic web sheet material is demonstrated by: (1) selection, design and implementation of solar cell and photovoltaic module process sequence in a Module Experimental Process System Development Unit; (2) demonstration runs; (3) passing of acceptance and qualification tests; and (4) achievement of a cost effective module.

A Module Experimental Process System Development Unit (MEPSDU)

Subsequent to the design review, a series of tests was conducted on simulated modules to demonstrate that all environmental specifications (wind loading, hailstone impact, thermal cycling, and humidity cycling) are satisfied by the design. All tests, except hailstone impact, were successfully completed. The assembly sequence was simplified by virtue of eliminating the frame components and assembly steps. Performance was improved by reducing the module edge border required to accommodate the frame of the preliminary design module. An ultrasonic rolling spot bonding technique was selected for use in the machine to perform the aluminum interconnect to cell metallization electrical joints required in the MEPSDU module configuration. This selection was based on extensive experimental tests and economic analyses.

Investigation of direct integrated optics modulators

Direct optical modulation techniques applicable to integrated optical data preprocessors were studied. Emphasis was placed on the analysis and fabrication of a field effect type modulator. A series of computer modeling studies were performed to determine the effects of semiconductor cladding on the fields of propagating waves in planar dielectric waveguides. These studies predicted that changes in the propagation characteristics of waveguides clad with silicon and gallium arsenide could be made large enough to be useful in modulators. These effects are dependent on the complex permittivity and thickness of the cladding. Since the conductivity of the cladding can be changed by the photon generation of hole-electron pairs, incoherent light may be used as the input to modulate a coherent light beam. Waveguides were fabricated and silicon claddings were applied to verify the theoretical predictions.

Airborne particulate soiling of terrestrial photovoltaic modules and cover materials

Results are presented for the first phase of a photovoltaic-module soiling study that was carried out with NASA participation to investigate the problem of the electrical performance degradation of flat-plate photovoltaic modules exposed at outdoor sites that is due to the accumulation of airborne particulates on sensitive optical surfaces. The results were obtained in both field and laboratory soiling experiments, as well as in materials field experiments using candidate encapsulants and top covers. It is concluded that: (1) the electrical performance degradation shows a significant time and site dependence, ranging from 2% to 60% power loss; (2) the rate of particulate accumulation appears to be largely material independent when natural removal processes do not dominate; (3) the effectiveness of natural removal processes, especially rain, is strongly material dependent; (4) top-cover materials of glass and plexiglass retain fewer particles than silicone rubber; and (5) high module voltages relative to ground do not appear to affect the rate of dirt accumulation on modules.

Some tradeoffs in ingot shaping and price of solar photovoltaic modules

Growth of round ingots is cost-effective for sheets but leaves unused space when round cells are packed into a module. This reduces the packing efficiency, which approaches 95% for square cells, to about 78% and reduces the conversion efficiency of the module by the same ratio. Shaping these ingots into squares with regrowth of cut silicon improves the packing factor, but increases growth cost. The cost impact on solar cell modules was determined by considering shaping ingots in stages from full round to complete square. The sequence of module production with relevant price allocation guidelines is outlined. The severe penalties in add-on price due to increasing slice thickness and kerf are presented. Trade-offs between advantages of recycling silicon and shaping costs are developed for different slicing scenarios. It is shown that shaping results in cost saving of up to 21% for a 15 cm dia. ingot.

Thrust modulation methods for a subsonic V/STOL aircraft

Attention is given to four techniques for attaining thrust modulation, namely (1) varying the engine rotational speed; (2) varying the fan nozzle exit area; (3) changing the thrust of the propulsion system by using a variable pitch rotor; and (4) changing the thrust by means of variable inlet guide vanes. The thrust modulation range, thrust level, and blade stresses are examined for each of the thrust modulation systems. Results are shown at the high angles of attack associated with tilt-nacelle V/STOL aircraft. Finally, the interrelationship between the inlet and the thrust modulation system is illustrated for two inlet types.
